Diagnosing and Replacing the Fuel Line on a 2004 Honda Rincon 650 4x4

Fuel hose rarely blows out all at once. On a 2004 Rincon 650 it usually declines over a couple of seasons, giving off small clues that are easy to explain away until the machine leaves you sitting. Catching those clues is worth more than the repair itself, so this walkthrough starts with what a tired line actually looks and smells like on this quad.
The Signals a Tired Hose Sends
Smell tends to arrive first. Because the Rincon is injected and holds fuel pressure after shutdown, a small leak often makes itself known as a gasoline odor around the seat and tank right after you switch the key off, then fades as the pressure bleeds down. Do not dismiss that. Under pressure, escaping fuel can atomize and evaporate before it ever reaches the ground, so a strong smell with a clean floor is a legitimate warning.
Visually, look for a damp stain on the skid plate, a darkened patch on a frame rail, or a ring of caked dirt at a fitting where fuel has seeped and dried. Put your fingers on the hose too. Fuel line that has gone hard, chalky, or shows fine surface cracking when you flex it has finished its service life whether or not it is dripping. Finally, judge how the engine runs. Bogging when you open the throttle, a stumble under load, or a stall that feels like fuel starvation can all come from a line that is restricting flow or losing pressure.
Injection Changes the Approach
The 2004 Rincon 650 uses programmed fuel injection, not a carburetor, and that dictates how you work on it. An electric pump inside the tank supplies the throttle body under pressure, so there is no manual fuel valve to shut off and no float bowl to drain. The circuit must be depressurized on purpose before a fitting comes apart. The fuel filter also sits inside the tank with the pump rather than hanging inline where you can reach it, and some connections may use a self locking quick connect coupler instead of a hose clamp.
Being a 4x4 machine, the Rincon carries a front differential and driveshaft in the forward frame, plus independent rear suspension hardware behind. None of that changes the procedure, but the hose is routed through clips with deliberate clearance from moving and hot components, and that routing needs to be reproduced exactly rather than approximated.
What Ages the Rubber
Two processes run in parallel. From the outside, the hose loses the plasticizers that keep rubber pliable, and it stiffens until flexing cracks it. Underhood heat from the liquid cooled 649cc engine, sunlight, and ozone all accelerate that. Machines living in dry, low humidity regions harden fastest, because arid air pulls moisture out of the hose wall and leaves it glazed years earlier than a quad kept in a damp climate.
From the inside, ethanol blended pump gas takes its turn. Alcohol content draws in water, and fuel that sits through a long layup breaks down the inner liner while leaving gum and varnish at the barbs. That means a hose can look serviceable and still be crumbling internally, sending fine debris toward an injector with a very small orifice. Given the age of any 2004 Rincon still working, calendar time is the honest measure.
Parts, Tools, and Ventilation
- Fuel injection rated hose in the original inside diameter, not low pressure carburetor tubing
- Nitrile or rubber gloves plus eye protection
- Fresh clamps matched to the fittings, and a quick connect release tool if a locking coupler is used at the pump module
- Line clamping pliers, because this model has no petcock to stop flow
- A drain pan and a sealable metal or fuel rated container
- Small sockets, a flat blade screwdriver, a sharp blade, and plenty of rags
Gasoline vapor is heavier than air and settles along the floor, which is where a spark is most likely to find it. Open the door completely and run a fan at ground level moving air out of the space instead of relying on an overhead window. Shut off anything with a pilot light or a hot element, stage a fire extinguisher within reach, and cap the recovery container every time you set it down.
Bleeding Pressure and Pulling the Old Line
Depressurize before anything else. Remove the fuel pump fuse or relay, then crank the engine for a few seconds until it stalls or will not fire. Turn the key off and disconnect the battery negative cable. With the circuit dead, take off the seat and the plastic panels covering the tank, slide the drain pan into place, and lay a rag over the first joint you open, since residual fuel remains in the line even after pressure is gone.
Slide any clamp well back along the hose before you disturb the fitting. For a quick connect, squeeze the locking tabs evenly and pull straight off with no side loading, because aged plastic collars fracture easily. Twist the hose a quarter turn to break the varnish bond rather than pulling hard on it, and if it has bonded to the barb, slit it lengthwise with a blade and peel it clear. Photograph each clip and every clearance point past the front driveline before the old piece is fully out of the frame.
Installation and the Final Leak Check
Trim the replacement to match the original length. Extra hose rubs and can kink; a short piece pulls at both ends. Seat each end fully on its barb, working it on dry with hot water as your only assist. Nothing lubricating goes on a fuel fitting — grease, oil, and silicone all give pressurized fuel a route past the seal and let the hose creep off over time. Set the new clamps immediately behind the raised bead on each spigot and tighten them evenly without crushing the wall. If a quick connect is used, push until you hear the click, then pull firmly to confirm the latch has engaged; that fitting needs no clamp.
Put the pump fuse back in, Reconnect the battery, and cycle the key on and off several times without starting the engine. Each cycle runs the pump and pressurizes the line so you can inspect both joints while they are still dry. Wipe them with a clean rag, look again, then start the Rincon and watch at idle while it vibrates. A short low speed loop followed by one last inspection is the best confirmation you will get. Remember also that the in tank filter cannot be reached from the visible hose, so if delivery problems continue after a leak free replacement, the pump assembly is the logical next place to look.
