How to Swap the Fuel Line on a 2004 Honda Rancher 400 4x4

Two decades of service will humble any piece of rubber, and the fuel hose on a 2004 Rancher 400 4x4 has almost certainly outlived its useful flexibility. The good news is that this generation of Rancher is about as friendly a machine as you will find for this repair. It is carbureted, gravity fed, and blessedly simple, which means the whole job comes down to a valve, two clamps, and a length of hose.
A Carbureted, Gravity Fed Setup
The 2004 Rancher 400 uses a single-cylinder engine with a carburetor, not fuel injection. That means there is a petcock fuel valve beneath the tank, and fuel reaches the carburetor by gravity rather than by pump pressure. This works entirely in your favor: turn the petcock to the off position and flow stops, so there is no pressure to relieve, no fuse to pull, and no need for line-clamping pliers. The carburetor also has a float bowl drain, which is the tidiest way to empty residual fuel before you open a fitting.
As a 4x4 model, this Rancher carries a front differential and driveshaft that a two-wheel-drive quad does not, so the hose run from the petcock down to the carburetor navigates a bit more frame structure and a few extra clearance points. Two Decades of Wear on Old Rubber
Fuel hose begins life soft because of plasticizers blended into the compound, and heat cycling from the engine drives those out year after year. E10 attracts water and degrades the hose liner, so the inside can be swelling and shedding material while the outside looks acceptable. Fuel left sitting for a season adds gum and varnish deposits, which on a gravity system tend to collect right at the petcock outlet and the carburetor inlet.

- A gasoline puddle or damp patch on the skid plate or garage floor beneath the tank
- A strong fuel smell around the seat and tank, often present even with the engine cold
- Visible cracking, chalky rubber, or a hardened section that will not flex at all
- Bogging under throttle, a lean stumble climbing a hill, or the engine acting like it is running out of gas well before the tank is empty
- A weeping fitting, sometimes marked by a ring of caked dirt where fuel has seeped and dried
On a gravity-fed machine like this one, a compromised hose usually drips visibly rather than misting, since there is no pressure to atomize the fuel. That makes the visual inspection genuinely useful here, so look under the tank and along the entire run with a flashlight.
Tools, Parts, and Ventilation

Handle the gasoline seriously. Vapor is heavier than air, so it pools at floor level and travels along the ground toward pilot lights, chargers, and power tools instead of rising away. Work outdoors when you can, and in a garage open the overhead door completely rather than trusting a window. Shut off ignition sources in the space and cap the container as soon as drained fuel goes into it.
Taking the Old Line Off
Turn the petcock to the off position first. Slip a drain pan under the carburetor and open the float bowl drain screw to empty the bowl and the lower section of hose, then close it again. Remove the seat and whatever side panels or fender hardware stand between you and the hose run so you can see both ends clearly.
Slide each clamp well back along the hose before you disturb the fitting. On a Rancher this age, spring clips and worm-gear clamps are both possible, and either may be corroded enough to be worth replacing outright. Old hose frequently varnishes itself to the petcock spigot and the carburetor inlet, so twist it gently to break the bond rather than pulling hard. If it will not release, slit it lengthwise with a razor blade and peel it away, which protects the brass carburetor inlet from being bent or cracked.
Fitting the New Hose and Checking for Leaks
Cut the replacement to match the length that came off, following the same path around the front driveline structure. Push each end fully onto its spigot until it bottoms out, working completely dry. Grease, oil, or silicone on a fitting seems helpful but leaves a slick film that fuel can creep along, so keep lubricants away entirely. A short soak of the hose end in hot water softens it enough to slide on unaided.
Fit new clamps just behind the barb bead on each end and snug them evenly, tight enough to grip without cutting into the rubber. Make sure the hose follows a gentle downhill run with no kinks or high spots, since a gravity system depends on that fall to keep fuel moving. Route it clear of exhaust heat and away from any moving steering or driveline components.
With everything connected, turn the petcock back on and watch both fittings closely for a full minute before starting the engine. Gravity will find any weakness immediately, so a dry hose after a minute is a good sign. Start the engine, let it idle several minutes, and inspect again with a clean rag. Once the hose is proven dry, reinstall the bodywork. If fuel delivery still seems restricted afterward, the petcock screen and the carburetor inlet are the next places to check, since both collect sediment on a machine of this age.
