Replacing the fuel line on a 2004 Rancher 350 4x4 is one of those repairs where the outcome is decided almost entirely by preparation. The wrenching itself takes twenty minutes. Having the right hose, the right clamps, and a properly set up workspace before you open anything is what keeps it a twenty minute job instead of an afternoon spent chasing a leak or cleaning gasoline off the floor.
Assembling Parts and Tools Ahead of Time
- Fuel–rated hose matched to the inside diameter of the original — measure the old piece rather than guessing, since undersized hose will not seal and oversized hose will not grip
- New clamps in the original style, whether pinch clamps or small worm–gear bands, plus a spare pair
- Nitrile or rubber gloves and eye protection
- A shallow drain pan and a sealed, fuel–approved storage container
- Flat–blade screwdriver for the carburetor float bowl drain screw
- Basic socket set for the seat and fender fasteners
- A sharp utility blade as your fallback for removing seized hose
- Rags, a flashlight, and a phone for routing photos
One item deliberately absent from that list is any kind of lubricant. Grease and oil have no place on a fuel fitting, and knowing that in advance stops the temptation when a stiff hose resists.
Handling Gasoline Without Taking Chances
This is the part worth slowing down for. Gasoline vapor is heavier than air, so in an enclosed garage it does not rise and dissipate — it settles across the floor at exactly the height you are kneeling. Roll the Rancher outside if the weather allows, or open the overhead door fully and set a box fan on the ground blowing air out of the space. Extinguish pilot lights on water heaters and furnaces, move battery chargers and grinders elsewhere, and disconnect the negative battery cable so nothing electrical can spark while fuel is exposed. Keep a container with a sealing lid for the fuel you drain rather than an open bucket.
Confirming What Feeds the Carburetor
The 2004 TRX350 is a carbureted machine, and that simplifies the job considerably. Gasoline reaches the carburetor by gravity through a manual petcock on the tank, which means the fuel line holds no pressure at all. On a fuel–injected quad you would first pull the pump fuse or relay, run the engine until it starves and stalls, and only then dare open a fitting, and the fuel filter would sit inside the tank as part of the pump assembly. Here the shutoff is a lever you turn with two fingers, the hose ends are held by ordinary clamps, and the carburetor float bowl has a drain screw that empties the system on your terms.
Since this is the four–wheel–drive version, the front differential and driveshaft crowd the area under the frame. The fuel hose consequently runs a slightly tighter path than it would on a two–wheel–drive chassis, and the clips that hold it clear of the driveline and header matter. Record the routing before you disturb it.
Why the Original Hose Wore Out
Fuel hose owes its flexibility to plasticizers compounded into the rubber, and those steadily evaporate away over the years. Heat cycles from the air–cooled single push the process along, and the hose progresses from supple to firm to genuinely brittle. Once brittle, ordinary vibration cracks it, typically at the sharpest bend in the run. Dry regional climates make it happen faster, since low humidity pulls moisture from the rubber wall.
Ethanol–blended fuel adds a second mechanism. When the machine sits with fuel in the line for an extended stretch, the alcohol absorbs water and works on the hose liner from within, shedding fine debris downstream and leaving gum in the petcock screen and carburetor passages. The practical signs of all this include a fuel puddle under the machine, a smell that will not leave the shed, visible cracking, a hose that feels like plastic tubing when pinched, and an engine that bogs or runs lean as though the tank were low.
Pulling the Old Line
Turn the petcock OFF. Take off the seat and the fender panel blocking access to the tank outlet, then slide your pan under the carburetor and back out the float bowl drain screw. Letting the bowl and hose empty here is what keeps fuel out of your gloves.
Move each clamp back along the hose until it clears the barb. Then twist the hose rather than tugging it, breaking the varnish bond that has effectively cemented rubber to metal. If it stays put, cut it lengthwise with the blade and peel it away in halves — a torn hose is disposable, a bent petcock spigot or cracked carburetor inlet is not. Watch how the line exits its clips as it comes free.
Installation and the Final Leak Check
Cut the new hose to the same length as the original laid out flat. Thread the clamps on before installation, then push each end fully onto its barb until it stops against the shoulder. Dry assembly only. Anything slippery on the sealing surface gives pressurized fuel a channel to escape under the clamp, and a brief soak of the hose end in hot water accomplishes the same softening safely.
Locate each clamp just behind the raised bead on the fitting and tighten until snug. Do not crank it down hard enough to bite into the rubber. Reroute the hose through the original clips so it stays away from the exhaust and the front drive components.
Reconnect the battery and turn the petcock to ON. Because the system is gravity fed, the line fills instantly and any imperfect joint shows up within a minute as moisture at a clamp. Wipe both fittings with a clean rag and inspect again. Start the engine, let it idle for several minutes, and run a light over both connections while it is hot. If everything stays dry, refit the plastics and seat, then check the ground under the Rancher after the first real ride to confirm the repair is holding.
