Fuel Hose Replacement for the 2003 Grizzly 660 4x4

A leak under a 2003 Grizzly 660 4x4 is almost never the tank and almost always the hose. That short run of rubber between the fuel valve and the carburetor absorbs heat, vibration, and the effects of modern gasoline, and it is the first thing in the fuel system to give up. Replacing it is inexpensive, quick, and one of the better hours you can spend on an older utility quad.
Reading the Early Warnings
The first clue is usually your nose rather than your eyes. Raw gasoline noticeable around the machine, particularly near the tank and carburetor, means fuel is escaping somewhere. Visual confirmation comes next: a wet patch on clean concrete after the quad sits, a stain on the skid plate, or a dark dust-caked ring at a fitting where seeped fuel has dried and grabbed grit.
Performance rounds it out. A 660 that idles smoothly and then bogs when you load it, sputters as the revs climb, or feels like the tank is running dry with fuel still in it may be pulling air through a cracked hose wall. On a gravity fed system this air-leak version of the failure is common and leaves no puddle at all, so do not rule the hose out just because the floor is dry.
What Wears a Fuel Hose Out
Two mechanisms work in opposite directions. From the outside, the engine's heat cycles slowly drive out the plasticizers that keep the rubber pliable. The hose grows stiff and slightly undersized, and it can no longer squeeze tightly around the barb inside the clamp. Arid climates make the change happen faster by pulling moisture out of the material, which is why quads in dry country show surface cracking earlier.
From the inside, ethanol-blended fuel attracts water and gradually attacks the hose liner, softening it while the exterior turns brittle and releasing fine material toward the carburetor jets. Fuel left standing for months evaporates and leaves varnish behind, which glues the hose to its fittings and hides the beginnings of a seep beneath dried gum. On a machine of this vintage both have had plenty of time to do their work.
A Carbureted Machine With a Fuel Valve
This is what makes the job approachable. The Grizzly 660 is carbureted and gravity fed, with a petcock on the tank that stops flow when you turn it to OFF. No pump runs and no pressure lingers in the hose, so there is nothing to relieve and nothing that will spray when a fitting comes loose. The carburetor's float bowl drain screw lets you empty the bowl deliberately into a container. Standard low-pressure hose in the original inside diameter is what you want, along with hose clamps or pinch clamps to match.
Parts, Tools, and a Word About Vapor

- A drain pan and an approved sealed fuel container
- Fuel hose in the correct inside diameter, trimmed to length at the bench
- New clamps or a clamp kit, plus a screwdriver and pliers to deal with what is on the machine
- Sockets and drivers for the seat and side panels, and a good pile of clean rags
Gasoline vapor is heavier than air, so it settles low and pools beneath the quad rather than drifting out an open window. That is the reason ventilation matters more than people assume: work outside, or open the bay fully and put a fan on the floor moving air outward. No smoking, no grinding, no hot incandescent trouble light, and keep a fire extinguisher on the ground beside you the whole time.
Draining the Bowl and Pulling the Hose
Turn the petcock off and make sure flow has actually stopped, since aged valves sometimes weep past their seals. Put the drain pan under the carburetor, loosen the float bowl drain screw, and let the bowl empty into your container. Take the seat off along with any plastics that keep you from seeing the whole hose run at once.
Slide each clamp well back along the hose before touching the fittings, and lay a rag over the joint you are about to open. Twist the hose gently to break the varnish bond rather than pulling hard. If it refuses to release, slit it lengthwise with a razor blade and peel it away — that protects the brass spigot on the fuel valve and the carburetor inlet from damage that would turn a simple job into a much larger one. Keep the old hose as a template.
Record how the hose is routed before it is out. On a 4x4 the front differential and driveline hardware occupy real estate a two-wheel-drive machine leaves empty, so the factory path threads specific clearance points on the way to the carburetor. Putting the new hose anywhere else invites chafing or heat damage.
Making the New Connections
Cut the replacement to match the original. Extra length is a liability, sagging toward the exhaust or rubbing a frame edge; a short piece keeps tension on both fittings and eventually creeps loose. Push each end onto its barb until it bottoms out on the shoulder, and install everything dry. Grease, oil, and silicone spray on the sealing surface give fuel a route out from under the clamp regardless of how hard you tighten it. Hot water for thirty seconds softens a stubborn hose end.
Position the new clamps just behind the raised bead on each fitting and tighten them evenly to a firm grip that does not cut the rubber. Reinstall every original clip and guide, then verify by hand that the hose sits well clear of the header and the front driveline before you reassemble.
The Post Repair Leak Hunt
Tighten the float bowl drain, open the fuel valve, and watch closely. Gravity puts fuel at the carburetor in seconds, so a poor connection reveals itself right away. Wipe both the valve end and the carburetor end and check them with clean, dry fingers — any moisture at all on new rubber is a signal to reseat or retighten before you ride.
Once the static check is clean, start the 660 and let it idle several minutes while you inspect both joints again with a fresh rag, using smell as a second sense. Bodywork goes back on only after a leak-free run. While the machine is still open, look at the tank vent hose and any inline filter, since a blocked vent or clogged filter mimics a failing supply hose closely enough to fool most riders.
