An Hour of Work and a Handful of Tools
Replacing the fuel line on a 2003 Big Bear 400 4x4 is one of the most satisfying jobs on the machine, because the payoff is immediate and the parts cost almost nothing. Everything you need fits in a small pile: nitrile or rubber gloves, eye protection, an approved fuel container with a catch pan, a length of replacement hose in the original inside diameter, a set of new clamps, a flat-blade screwdriver, needle-nose pliers, a razor knife, a short piece of clear tube, and a stack of rags. Skip the line-clamping pliers — those exist for fuel-injected quads that have no shutoff valve, and this Big Bear has a petcock that does the job better.
Carbureted, Gravity Fed, and Simple
The 2003 Big Bear 400 delivers fuel the old-fashioned way. A manual petcock at the tank opens flow, gravity carries gasoline down a single rubber hose, and the carburetor's float bowl meters it into the engine. No electric pump lives in the tank, nothing holds pressure after shutdown, and there are no locking quick-connect couplers to release. An injected machine forces you to bleed pressure and pinch the line before disconnecting anything; here, closing the petcock is the whole procedure. The float bowl drain screw underneath the carburetor gives you a controlled way to empty the last of the fuel, which is another convenience the injected setup does not offer.
Ventilation Is Not a Suggestion
Work outside if you can, and if you cannot, open the overhead door fully rather than cracking a window. Gasoline vapor is denser than air, so it settles into a layer along the floor and stays there in still air. That means the ventilation that matters is at ground level, right where you will be kneeling with an open fuel line in hand. Turn off pilot lights, unplug the shop heater, and keep grinders and torches out of the room. Wear the gloves throughout, since gasoline defats skin fast and carries whatever was dissolved in the tank straight through it.
Why Aging Rubber Lets Go
A fuel hose fails from both surfaces inward. Externally, thousands of heat cycles drive out the plasticizers keeping the rubber flexible, and once the wall goes hard, ordinary chassis vibration cracks it at every bend. Arid climates speed this up because dry air steadily draws moisture out of the outer skin. Internally, ethanol-blended fuel is the aggressor: alcohol pulls in water, degrades the liner, and leaves gum and varnish that narrow the bore and plug the petcock strainer. That combination explains why a hose can pass a casual glance while restricting flow badly.
Symptoms That Point at the Hose
- A gasoline puddle or damp shadow under the engine after the quad sits overnight
- A persistent fuel smell around the machine even with the petcock closed
- Fine cracking, chalky texture, or a stiff section that holds its shape when pinched
- Bogging on a hill, stumbling under acceleration, or a lean feeling that mimics an empty tank
- A crusted ring of dirt at either fitting where seeping fuel has dried in place
Since the whole run ages together, a single bad section means the entire hose gets replaced.
Off with the Old Line
Turn the petcock to off, raise the seat, and remove the panels that block the tank outlet and the run down to the carburetor. Set the pan underneath before touching a fitting. Open the float bowl drain screw and route the contents into your container using the clear tube, which empties the lowest point in the system and cuts the spill dramatically.
Back both clamps well off the barbs. Dried varnish usually bonds old rubber to the metal, so twist the hose to shear that seal instead of pulling straight out. If it will not release, split it lengthwise with the razor and peel it away in strips — the petcock spigot and carburetor inlet crack more easily than they look. Note the routing carefully before the line is fully free. As a 4x4, this Big Bear threads its hose past front differential hardware and additional frame crossmembers a 2x4 model does not have, so copying that path exactly is what keeps the new piece away from heat and spinning components.
Fitting the Replacement and Confirming the Seal
Trim the new hose to the same length as the old one, no longer. Excess rubber sags into the frame and wears through, while a short piece loads the fittings sideways until one lets go. Push each end fully onto its barb past the raised bead, working dry. Nothing lubricated goes near a fuel fitting — grease, oil, and silicone all leave a film that gasoline uses as an escape route under the clamp. Warm the hose end in hot water for a few seconds if it resists.
Install the fresh clamps just behind the bead at the petcock and the carburetor, tightening evenly so the wall is gripped without being deformed. Route the line back through its original clips, clear of the exhaust and the steering.
Close the drain screw and open the petcock. Gravity fills the hose immediately, so watch both joints closely for the first minute. Wipe them dry, inspect once more, then start the engine and let it idle several minutes for a final check under heat and vibration. Because this Big Bear 400 is carbureted, its debris screen lives in the accessible petcock instead of inside the tank on a pump assembly the way an injected machine's filter does. Persistent lean running after a leak-free install points to that screen and the carburetor jets next.
