A 2003 Eiger 400 parked in a closed shed with a tired fuel hose fills the space with gasoline odor overnight, and that odor is the cheapest diagnostic tool you own. Following it to the source, replacing a two dollar length of rubber, and doing a proper leak check is an hour of work that keeps this quad from stranding you or making a mess of the floor.
What a Failing Line Looks and Sounds Like
Symptoms come in two flavors. The visible ones are straightforward: a wet spot or small puddle beneath the frame after the machine sits with the valve open, fine cracking along the hose, a chalky hardened surface, or a ring of dust stuck to a fitting where fuel has been seeping and drying for months.
The running symptoms are less obvious but just as telling. Once the hose stiffens enough that it no longer seals tightly on the barb, it starts drawing air instead of holding a full column of fuel. The float bowl runs lower than it should, the mixture leans out, and the Eiger bogs when you load it on a climb, stumbles on hard acceleration, or feels like it is running out of gas with a half tank showing. Extended cranking after a few days parked belongs on the same list.
Knowing What You Are Working With
Confirm the layout before ordering parts. The 2003 Eiger 400 is carbureted, which puts a manual fuel valve on the tank with the usual on, reserve, and off positions. Fuel feeds by gravity through that valve, down a short rubber hose, into the carburetor inlet. There is no pump in the tank, no residual pressure sitting in the line after shutdown, and no self-locking quick-connect couplers — just barbed fittings with clamps. Fuel-injected quads flip all of that: no valve to close, pressure to relieve first, and a filter buried inside the tank rather than sitting where you can reach it.
Tools, Supplies, and a Word About Gasoline
- Replacement hose rated for gasoline in the original inside diameter
- New clamps sized for the valve outlet and the carburetor inlet
- Rubber or nitrile gloves and safety glasses
- A drain pan plus a sealed, fuel-rated container
- Screwdrivers, small sockets, needle-nose pliers, razor knife
- Shop rags, and a fresh inline filter if one is fitted on the visible run
The genuine hazard in this job is the fuel, not the fasteners. Gasoline vapor is heavier than air and settles at floor level, which is where your face will be while you work under the tank. Open the shop up or roll the quad outside, put a fan on the floor to move air, and remove every ignition source from the area including pilot lights, heaters, and anything that throws sparks. Keep an extinguisher close and wear the gloves, because gasoline strips skin oils quickly.
Draining and Removing the Old Hose
Rotate the fuel valve to off first. That isolates the tank completely on a carbureted machine, no clamping pliers required. Then loosen the float bowl drain screw on the carburetor and let the bowl drain into your pan, which empties the low point of the system before you break any connection.
Lift the seat and remove the cover over the tank to reach the valve outlet and follow the hose down to the carburetor. Take a photo of the routing. Note each clip and each spot where the hose passes close to something. On this four wheel drive Eiger the front differential and its associated hardware make the area under the tank tighter than it is on the two wheel drive version, and the hose typically works around an extra clearance point or two on its way down. The semi-automatic transmission does not change the fuel path, but its linkage runs nearby and the new hose should not touch it.
Slide both clamps well back, then twist each hose end on its barb to shear the varnish bond before you pull. A rocking pull gets most ends off. For a section that has gone rigid, slice it lengthwise with the razor and peel it away rather than levering on the fitting, since aged barbs snap with very little force. Clean the varnish film off both barbs with a rag once the hose is out.
Fitting the Replacement and Testing It
Trim the new hose to the exact length of the old one, using the removed piece as your pattern. A hose cut long will sag toward the exhaust or rub a frame edge until it wears through. Put the clamps on the hose first, then push each end fully onto its barb until it seats beyond the raised bead. Do all of this dry — no grease, no oil, no silicone on a fuel fitting under any circumstances. Lubricant kills the grip that holds the hose in place and gives fuel a route to escape under the clamp. A short soak of the hose end in hot water is the only assembly aid worth using.
Set each clamp just behind the bead. Tighten until the rubber bulges slightly and stop there; overtightened worm-gear clamps cut into new hose and become the next leak. Return the line to its original clips so it stays away from exhaust heat and clear of the steering at full lock, and install a new inline filter with its flow arrow pointing toward the carburetor if the machine uses one.
Close the bowl drain screw. Turn the fuel valve on and let gravity do the pressure test for you, waiting five full minutes with a dry rag wiped around both connections so a fresh stain shows immediately. Start the engine, check both joints again at idle, then blip the throttle and check once more. On the carbureted 2003 Eiger every joint and filter sits in the open where you can inspect it, which is exactly why this repair stays a simple one. Dry connections mean the cover and seat go back on and the quad is ready to ride.
