Understanding and Replacing the 2003 Bayou 300 4x4 Fuel Line

Four Parts, One Simple Circuit

The fuel system on a 2003 Bayou 300 4x4 is refreshingly basic, and that is worth knowing before you begin. This machine is carbureted, so there is no fuel pump anywhere in the circuit, nothing under pressure, no injector, and no locking quick connect fitting that has to be released with a special tool. Gasoline moves purely by gravity, which is why the tank is mounted high beneath the front bodywork and the carburetor sits below it.

A manual petcock threads into the underside of the tank and provides both your shutoff and the reserve position. From there, a short length of rubber hose runs down to the carburetor inlet, held at each end by a clamp on a barbed fitting. The carburetor float bowl has a drain screw at the bottom, which is how you empty the bowl into a container instead of onto the engine. That is the entire system, and knowing it means you can work confidently instead of guessing.

One note on the chassis: this is the four wheel drive Bayou, so a front differential and driveline occupy space ahead of the engine. That does not change the procedure, but the hose can pass nearer to frame crossmembers and driveline hardware than on the 2x4, giving you slightly tighter access and a couple of extra clearance points to respect.

The Reasons Fuel Hose Deteriorates

Hose ages from both surfaces. Externally, the plasticizers that keep rubber flexible slowly migrate out of the material over the years. The hose stiffens into something glassy or chalky, and heat cycles from the air cooled single plus constant frame vibration turn shallow surface checking into genuine cracks, starting at the bends. Dry, sunny storage accelerates all of it noticeably, so a Bayou kept under an open carport in arid country will show brittle hose sooner than one in a humid barn.

Internally, ethanol blended pump gas degrades the hose liner. The alcohol content attracts atmospheric moisture and works on that liner steadily, doing the most damage while the machine sits for months with fuel in the line. The liner softens and sheds material into the fuel stream even as the outside hardens, and the debris ends up as varnish and gum in small carburetor passages. Because none of that shows on the outside, calendar age is a fair reason to replace hose on a machine from 2003.

Symptoms That Justify the Job

  • A puddle or dark stain on the floor beneath the fuel valve after the quad has been parked
  • A persistent gasoline smell inside a closed garage or shed
  • Cracks, crazing, or a hardened chalky surface anywhere on the hose
  • Grit clinging to a damp ring at the tank or carburetor fitting
  • Bogging under load, hesitation at part throttle, or an engine that acts starved with fuel in the tank

Remember that a gravity fed system suffers twice from a crack. Fuel escapes, and air is drawn in on its way to the float bowl. The lean stumble that follows is one of the most frequently misdiagnosed conditions on an older utility quad.

Tools and a Genuinely Safe Setup

Assemble gasoline rated hose in the factory inside diameter, new spring clips or small worm gear clamps, nitrile gloves, eye protection, an approved fuel container, a short scrap hose for the bowl drain, line clamping pliers, screwdrivers, small sockets, pliers, a sharp razor blade, and rags.

Now the safety note that actually matters. Gasoline vapor is heavier than air, so it sinks, collects at floor level, and travels along the ground toward whatever can ignite it rather than venting upward through a window. Push the Bayou outdoors if the weather allows. Working inside, open the overhead door completely and exhaust air at floor height. Shut off water heaters and shop heaters with standing pilot lights, move chargers and power tools clear, avoid working over a floor drain, keep the fuel container capped between pours, and set fuel soaked rags outside to dry.

Removing the Old Line

Close the petcock. If the valve continues to pass fuel past a worn seal, pinch the hose shut with the pliers a few inches below the tank. Drain the float bowl deliberately: slide the scrap hose onto the drain nipple, aim it into your container, and open the drain screw a turn. That fuel is coming out one way or another, and a container is a much better destination than the engine cases.

Remove the seat and the plastic covering the tank so both ends of the run are visible at once, then note the routing and every clip before anything moves. Slide both clamps well back along the hose and rotate the hose on each barb to break the varnish bond that two decades of fuel has formed. Expect it to resist. When it does, slit the hose lengthwise with the razor and peel it away rather than levering a screwdriver against the petcock spigot or the carburetor inlet. Both are soft metal, and a gouged sealing surface leaks permanently regardless of clamp torque.

Installation and Verifying the Repair

Cut the replacement hose to match the old one laid out straight, with no extra slack. Additional length lets the line sag into the exhaust or rub a frame edge, and the crowded front end of a 4x4 chassis offers little forgiveness. Push each end fully onto its fitting, dry, until it seats past the raised bead. Do not apply grease, oil, or silicone to the barbs; lubricant undermines the friction seal and allows the hose to walk off under vibration. Warm water for a few seconds is all a tight hose should get.

Position new clamps just behind each bead and snug them evenly, stopping the instant the hose no longer turns by hand. Overtightening a worm gear clamp cuts into fresh rubber and seeds the next leak. Return the line to its factory clips so it clears the header, the steering, and the front driveline, and confirm the fuel cap vent is open while the panels are off, because a blocked vent creates tank vacuum and starves the carburetor just like a kinked hose.

Close the job with a proper leak check. Wipe both joints bone dry, open the petcock, and let the fuel column sit on the connections for five minutes before starting the engine. Inspect each fitting and run a dry finger underneath, since fuel travels along hose before it drips. When static is clean, start the Bayou and check again at idle, because vibration exposes a marginal clamp that a static test cannot. Verify the bowl drain screw is closed and dry, reinstall the bodywork, and ride a short loop close to home before a long day on the trail.
