Replacing the Fuel Line on a 2003 Kawasaki Bayou 250 2x4

The Bayou 250 arrived for 2003 as the successor to Kawasaki's long-running 220, and it carried forward the same straightforward fuel arrangement. This 2x4 is carbureted and gravity fed, with a manual petcock threaded into the underside of the tank, a short rubber hose running down to a single carburetor, and a float bowl holding the working supply. No pump pressurizes that hose and no electronics manage it, which makes replacing the line a genuinely satisfying afternoon project.

Understanding the Plumbing First

The petcock is the piece that shapes this whole job. With ON, RESERVE, and OFF positions, it gives you a true shutoff upstream of the hose you are removing. That is a convenience the owner of a fuel-injected quad does not have: those machines carry no petcock, hold residual pressure in the lines from an in-tank pump that has to be bled off before anything opens, and frequently use self-locking plastic quick-connect couplers instead of a brass barb and a clamp. Your 250 stays fully mechanical and adds a float bowl drain screw so the downstream fuel can be dumped deliberately.

Why the Hose Deteriorates

New fuel line is flexible because plasticizers are blended into the rubber. Those compounds migrate out of the hose wall steadily over the years, and what is left is stiff and glassy. Heat cycling from the air-cooled single accelerates the loss, and once the rubber cannot flex, routine engine vibration begins working cracks through it. Dry, low-humidity climates make everything happen sooner, because the outer surface gives up moisture continuously and hardens from the outside in.

The other half of the damage comes from ethanol-blended pump gas. Alcohol in the fuel draws water into the system and slowly breaks down the inner liner, which hits hardest on a machine that sits unridden with a partial tank. The liner softens, turns gummy, and sheds material downstream toward the float needle. That is the failure mode that fools people, because the outside of the hose still looks acceptable while flow through it is being restricted.

Symptoms of a Line That Needs Replacing

  • A gasoline smell around the frame that you cannot trace to a visible drip
  • A stain or fresh puddle on the floor under the engine after the quad has sat overnight
  • Fine cracking, a chalky haze, or hard brittle spots you can feel when pinching the hose
  • Caked dust rings at either barb, the dried residue of fuel that has been weeping for months
  • Bogging, stumbling, or lean running under throttle while the engine idles normally
  • A soft, spongy stretch of hose, which indicates the liner is failing internally

Prep Work and Gasoline Handling

Collect gloves, a shallow drain pan, a sealed fuel-rated container, replacement hose in the original inside diameter, new clamps, a flat-blade screwdriver, a small socket set, a sharp knife, and rags. Nothing on that list is specialized, and buying the hose a little long lets you trim it precisely against the removed piece.

The safety consideration is worth stating plainly. Gasoline vapor is heavier than air, so it does not rise and dissipate; it sinks and pools around your feet, at the same level as a water heater pilot light, a shop heater, or a floor outlet. Work outside or with the overhead door raised fully so that low air moves, keep flame and sparks well clear of the area, and disconnect the battery before you open the fuel system. Gloves are on the list because gasoline pulls the oils straight out of your skin.

Removing the Old Hose

Turn the petcock to OFF. Lift the seat and clear away any bodywork blocking your view of the hose run, then slide the drain pan under the carburetor and open the float bowl drain screw so the bowl empties into it. Getting the downstream fuel out first is what keeps this job clean.

Loosen the clamp at the carburetor barb and slide it well back along the hose. Fuel varnish bonds aged rubber to brass, so twist the hose a quarter turn to break that bond before pulling. If it stays seized, slit the hose lengthwise with the blade and peel it off the fitting rather than levering on a part you would rather not replace. Handle the petcock end the same way, with a rag positioned for the fuel remaining in the tank neck. As a 2WD machine, this Bayou routes its line on a short and mostly unobstructed path, while a 4x4 quad has to work around front differential castings and additional frame clearance points. Note the clips before the old hose is fully out.

Installing the New Line and Testing It

Lay the old hose beside the new one and cut to match. Extra length may look harmless but it will find a frame tube to rub on or drape toward the header, which recreates the leak you set out to fix. Soften each end in hot water for a few seconds, then push it fully onto its barb until it bottoms out against the shoulder.

Install everything dry. Grease, oil, and silicone spray all make the hose slide on easily and all leave a film that gasoline can eventually migrate through, turning a good clamp into a slow weep. Clean rubber on clean brass seals better unassisted. Set the clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed, then route the hose back through its original guides so it stays clear of the cylinder head and exhaust.

Close the bowl drain, turn the petcock to ON, and watch both joints as the line fills. Blot each with a clean dry rag and read the cloth, since fresh fuel darkens fabric immediately and a glance at dark rubber can miss a seep entirely. Start the engine, idle it several minutes, and inspect again while it vibrates. Cycle the petcock to RESERVE so the lower tank port is tested too. Finally, with the system drained, clean or replace the petcock screen and any small inline filter element. Fuel-injected quads keep that filter inside the tank alongside the pump where a hose swap never touches it, so use the access your 250 gives you.
