Replacing a Cracked Fuel Line on the 2003 Honda TRX500 Rubicon 4x4

Rubber is the part of a 2003 Rubicon that shows its age first, and the fuel line usually leads the way. Twenty–plus years of heat, vibration, and pump gas eventually turn a soft, flexible hose into something closer to a piece of tubing that snaps when you bend it. The good news is that this year of Rubicon is carbureted, so the 499cc single is fed by gravity through a petcock at the tank and you can isolate the fuel supply with one twist of a lever. There is no pump to depressurize and no locking coupler to fight, which keeps this job firmly in home–shop territory.
Where Fuel Hose Goes Wrong
Hose failure is a slow chemical process rather than an event. Over time the plasticizers that give new rubber its flex leave the material, and the wall that remains is hard, brittle, and easy to fracture. Heat cycling from the engine and constant chassis vibration on rough ground then work small cracks from the outside surface inward until the hose can no longer contain fuel.
Dry climates make this worse. Low humidity and strong sun exposure draw moisture out of the outer wall, so the same hose that lasts fifteen years in wet country may harden in ten out west. Attack from the inside comes from ethanol–blended pump gas. Left standing in the line during quiet weeks, its alcohol content absorbs water and slowly degrades the inner liner, sometimes shedding gum that finds its way into the carburetor. A hose can look passable outside while it is coming apart within, which is why age alone is reason enough to replace an original line on a machine of this vintage.
Symptoms That Point at the Line
Because this Rubicon is gravity fed rather than pressurized, its leaks tend to be visible. Watch for these:
- Fuel pooled under the frame or a wet streak running below the petcock after the quad has sat with the valve open
- A gasoline smell in the shed that never quite clears
- Cracks that open when you flex the hose, a chalky surface, or a stretch that has gone stiff and lifeless
- A ring of caked dirt at either clamp, the classic mark of fuel weeping and evaporating over and over
- Bogging under throttle, a lean stumble, or behavior that mimics running out of gas with fuel still in the tank
That last group is easy to misdiagnose. A hose collapsing internally starves the carburetor exactly the way a plugged jet does, so rule out the plumbing before you take the carb apart.
Tools, Materials, and Working Around Gasoline
Lay all of this out before you loosen a clamp:
- Fuel hose sized to the stock inside diameter, a bit longer than the piece you are removing
- New clamps to replace the originals, in whichever style the machine uses
- Gloves and eye protection
- A drain pan and a sealed, fuel–rated storage container
- A short flat blade screwdriver, small sockets, and a sharp utility knife
- A generous pile of rags
The one safety point that genuinely matters: gasoline vapor is heavier than air, so it settles downward and drifts across the floor toward whatever is burning nearby. Furnaces, water heaters, and shop heaters have caught out plenty of careful people. Work outside or with the door fully raised, kill any flame or heat source in the building, and keep an extinguisher on the ground beside you rather than hanging on a distant wall. Leave your gloves on for the whole job as well, since fuel is rough on hands with repeated contact.
Getting the Old Hose Off Cleanly
Turn the petcock off before you do anything else, then give it a moment to stop dripping. Remove the seat and any plastics that block your view of the tank outlet and the carburetor inlet, and follow the hose along its full length to identify every clip holding it in place.
Slide the pan under the carburetor and back out the float bowl drain screw to empty the fuel sitting downstream. Doing that first is the difference between a clean job and gasoline running down the cases. Once it is empty, loosen the clamp at the carburetor inlet, slide it back along the hose, and twist the line free. Repeat the process at the petcock spigot. When varnish has bonded the hose to a fitting, a quarter–turn twist breaks the seal with far less risk than pulling hard, and a hose that still will not release should be slit lengthwise with the blade and peeled off the barb.
Watch the routing as the line comes out. This is a 4x4 chassis, so the hose passes front differential hardware and extra frame crossmembers that a two–wheel–drive quad does not have. Note or photograph every clip and clearance point before the last retainer lets go.
Installation and the Final Leak Check
Cut the new hose to match the length of the old one. Extra slack allows the line to rub a frame tube or drift toward the exhaust; too little length keeps constant tension on both fittings. Push each end fully onto its barb until it seats against the shoulder, and do it dry. Never use grease, oil, or silicone on a fuel fitting — lubricant on the sealing surface is what allows fuel to creep out from under a clamp later. Softening the hose end in hot water for a few seconds is the only assistance it should get.
Fit new clamps just behind the raised bead on each spigot and tighten to snug without deforming the rubber. Verify the hose runs in a smooth, continuously falling curve with no kinks, because a gravity system depends on an unobstructed downhill path to the float bowl. Retighten the float bowl drain screw, then return the line to its original clips, clear of hot exhaust and the front driveline.
Open the petcock and stop there for a minute. With the engine off, the tank fills the line and puts head pressure on both joints, which is the ideal time to catch a weep before it becomes a problem. Wipe each fitting with a light–colored rag and look closely for beading or a spreading dark ring. Then start the engine, let it idle for several minutes, and inspect once more. Take a slow lap of the yard, check both ends a final time, and put the plastics back on. If flow still feels weak with a fresh hose installed, the inline filter and the strainer inside the petcock are the next places to look on a carbureted Rubicon.
