Know the fuel system before you pick up a tool and everything downstream of that decision gets easier. The 2003 TRX450 Foreman 4x4 runs a carburetor, and that single fact defines the whole procedure: fuel moves from the tank to the carburetor by gravity through a short rubber hose, with a manual valve at the tank as the only shutoff in the circuit. Nothing is pressurized, nothing electric needs disabling, and the entire repair comes down to closing a valve, draining a bowl, and swapping a piece of hose.
Petcock, Gravity, and Why That Matters
The valve at the base of the tank on your Foreman has OFF, ON, and RES positions, and closing it is what allows you to open a fitting without emptying the tank. It is worth understanding how different this is from the injected utility quads that came later, which carry an electric pump inside the tank, hold residual pressure in the supply hose after shutdown, and require pulling a fuse and stalling the engine before anything is opened. Those machines also bury the fuel filter in the pump module, so the visible hose has no serviceable filter on it at all. Your machine has a valve, a hose, and a carburetor, and that is the whole circuit.
The 4x4 driveline adds one wrinkle. A front differential and propeller shaft occupy the lower frame area, and the factory routed and clipped the fuel hose so it clears both that hardware and the exhaust. Trace the run with a light and photograph each clip before removing anything, because faithful routing is what keeps a new hose from chafing.
Why Old Hose Stops Doing Its Job
Rubber fuel line ages out on a calendar, not an odometer. The soft compounds that keep the wall pliable slowly leave it, and what remains is stiff and crack prone, especially at the ends where heat and flex concentrate. Dry climates make it worse: with little humidity in the air the hose surrenders moisture and hardens from the outside in, and the surface eventually crazes into a web of fine lines.
Ethanol–blended fuel works on the liner from within. It carries water into the system, breaking down the inner surface over time, and gasoline that sits unused for a season leaves gum that glues the hose to the barbs and sheds particles toward the jets. That is the reason a hose from 2003 deserves replacing on age alone, even if the exterior looks acceptable.
Symptoms of a Line on Borrowed Time
Watch for these signs:
- Gasoline pooled beneath the machine or a damp streak down the cases
- A sharp fuel odor that hangs around the parked quad
- Cracking, chalky texture, or hard unyielding spots when you pinch the hose
- Bogging under throttle, weak pull, or a lean stumble that feels like an empty tank
- A dust ring at either fitting where seeping fuel has dried and collected grit
On a gravity system, any leak between tank and carburetor can drain fuel onto the ground while the machine sits with the valve open, which is one more reason not to postpone.
Preparation, Parts, and Gasoline Safety
Stage the following where you can reach it:
- Nitrile or rubber gloves and safety glasses
- A drain pan and a sealed, fuel–rated container with a funnel
- Fuel–rated hose matched to the original inside diameter
- New clamps in the factory style
- Flat–blade screwdriver, pliers, a pick, sockets, and clean rags
Work outside or with the shop door wide open. Gasoline vapor is heavier than air, so it settles and creeps along the floor toward whatever ignition source sits low in the room, which describes most water heaters and shop heaters. No grinding or torch work in the building while a line is open, keep the container capped between pours, and carry the soaked rags out when you finish.
Removing the Original Line
Close the petcock, then remove the seat and any fender or tank cover that blocks your view. Put the pan under the carburetor, back out the float bowl drain screw, and let the bowl and the hose empty through the overflow tube before snugging the screw. Pulling a hose that is already empty is the difference between a few drops and a mess.
Slide the clamps back along the hose and clear of the barbs. Twist each hose end rather than pulling it, since years of varnish will have it bonded to the fitting. When an end will not let go, slit it lengthwise with a razor and peel it off, which protects the petcock spigot and the carburetor inlet from cracking. Identify the tank vent hose and keep it apart from the fuel line, and scrape any hardened rubber off the barbs before the new hose goes on.
New Line, New Clamps, and the Final Check
Trim the replacement to match the old piece exactly. Slack lets the hose sag toward the front driveline, and a short hose tugs on both fittings as the engine moves on its mounts. Push each end on dry until it bottoms against the shoulder. Skip grease, oil, and silicone entirely; anything slippery on a sealing surface gives fuel a path out and cannot be removed once it is there. Soften a tight end in hot water instead. Position the clamps just behind the bead on each fitting, snug them evenly, and put the hose back through every factory clip so it stays away from the header and the front drive components.
With the drain screw closed, open the valve to ON and watch both joints for a minute, wiping and rechecking with a dry rag. Move it to RES and check again, since that draws from lower in the tank. Then start the engine and look one more time at idle as the hose warms. Only when everything stays dry should the plastics go back on. If the Foreman still stumbles afterward, the old hose likely sent debris ahead of it, and the carburetor float bowl is where to look.
