Choosing and Fitting a New Fuel Line for a 2003 TRX400 Foreman 4x4

The 2003 model year was the last for the TRX400 Foreman, and plenty of them are still earning their keep. Replacing the fuel hose is a short job, but it goes badly when the wrong hose comes out of the box. Getting the specification right before you start is the part most people skip, and it is the part that determines whether the repair holds for another decade or weeps at a clamp on the first ride.
Getting the Right Hose the First Time
Measure the old hose rather than guessing. Inside diameter is what matters, because that dimension is what grips the barb and seals. Hose that is undersized will not slide fully onto the fitting and will tear at the clamp; hose that is oversized will spin freely and never seal properly no matter how hard you tighten. Wall thickness matters too, since a thin–walled hose deforms under a worm–gear clamp and a very thick one resists bending into the routing this chassis requires.
The material must be rated for continuous contact with gasoline, including ethanol–blended fuel. Generic rubber tubing from a hardware bin will swell, soften, and shed material into the carburetor within a season. Buy fresh clamps at the same time in the same style as the originals, whether pinch clamps or small worm–gear bands, and buy a spare pair, because a clamp that has been on for twenty years is not worth reusing.
Verifying the Fuel Delivery Layout
The 2003 Foreman 400 is carbureted. A mechanical petcock at the tank provides off, on, and reserve, fuel arrives at the carburetor by gravity, and the hose carries no pressure at any point. That is worth confirming, because the same job on a fuel–injected quad opens differently: an in–tank electric pump keeps the feed hose pressurized after shutdown, so you would pull the pump fuse or relay and crank until the engine stalls before touching a fitting, the fuel filter would be inside the tank as part of the pump assembly rather than serviceable on the visible line, and some connections would be self–locking quick–connect couplers that release by depressing tabs and need no clamp. On this Foreman you get a shutoff lever, two clamped barbs, and a float bowl drain screw for emptying the low side deliberately.
As a 4x4, the chassis carries a front differential and propeller shaft where a two–wheel–drive layout has open space, so the hose threads through tighter clearance and its retaining clips genuinely matter. Photograph the routing before anything comes apart.
Why the Original Line Has Reached Its Limit
Fuel hose is flexible because of plasticizers compounded into the rubber, and those slowly migrate out and evaporate over the years whether the quad works or sits. Heat cycles from the air–cooled 395cc single hurry that along. The hose firms up, its surface dries to a chalky gray, and hairline splits open along the outer radius of the tightest bend, where the material is most stressed. Dry inland climates shorten the timeline because low humidity draws moisture from the rubber wall.
Ethanol–blended gasoline works from the inside. Fuel standing in the hose across a long idle stretch absorbs atmospheric moisture and degrades the inner liner, shedding fine debris toward the carburetor and leaving gum in the petcock screen and jets. Practical warning signs include a puddle or wet streak under the machine, gasoline odor lingering in a closed shed, visible cracking, hose that feels rigid when pinched, and an engine that bogs, surges lean, or stalls as though the tank were empty.
Prep Work and a Word About Gasoline
Beyond the hose and clamps, have nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, a flat–blade screwdriver, basic sockets for the seat and tank cover, a sharp utility blade, rags, and a flashlight. Deliberately leave grease and penetrating oil off the bench, because neither belongs anywhere near a fuel fitting.
Ventilation is the real safety concern. Gasoline vapor is heavier than air, so in an enclosed garage it sinks and spreads across the floor at the height you kneel rather than rising and venting. Work outdoors when you can. Otherwise open the door completely and set a fan on the ground to push air out of the space. Extinguish pilot lights on water heaters and furnaces, relocate battery chargers and power tools, and disconnect the negative battery cable before opening a fitting.
Working the Old Line Free
Turn the petcock to off. Remove the seat and the tank cover to expose both hose ends. Position the drain pan beneath the carburetor, back out the float bowl drain screw, and let the bowl and hose empty into it, then retighten the screw. Slide both clamps back along the hose until they clear their barbs.
Rotate the hose on each fitting to shear the varnish bond that has developed over two decades, then ease it off in small increments. Pulling hard is what damages parts, since hardened rubber will bend a petcock spigot or crack a carburetor inlet before it surrenders. Slit any genuinely seized section lengthwise with the blade and peel it away in halves. Follow the old line through its clips as it comes out.
Fitting the New Line and Signing Off on It
Lay the removed hose flat and cut the new piece to the same length. Extra length is not a safety margin; it lets the hose sag toward the exhaust or rub a frame edge. Slide the clamps on before installing, then push each end fully onto its barb until it bottoms against the shoulder. Assemble dry, since any lubricant film on the sealing surface gives fuel a channel to escape from under a clamp. Half a minute in hot water softens a stiff hose end without leaving residue behind.
Position each clamp just behind the raised bead on its fitting and tighten evenly, firmly enough to grip the rubber without biting into it. Route the hose back through its original clips so it stays clear of the header and the front drive hardware.
Reconnect the battery and turn the petcock on. Gravity fills the line immediately, so watch both joints for a full minute and look for a bead at either clamp. Wipe the fittings with a clean dry rag and inspect again, so residual fuel from removal is not mistaken for a leak. Start the engine, let it idle several minutes, and check both connections under a light while everything is hot and vibrating. Dry fittings at that point mean the work is done. Refit the cover and seat, then check the ground under the Foreman after its first day back at work.
