Renewing the Fuel Hose on a 2003 Recon ES 250

Before ordering anything for a 2003 TRX250 Recon ES, it pays to know exactly what kind of fuel system you are opening up. That one detail determines your shutoff method, your clamp choice, and whether you need to worry about pressure at all.
Sorting Out the Fuel Delivery
This Recon ES is carbureted. The electric shift feature on the ES model handles gear selection with a pushbutton actuator, but it has nothing to do with fuel — the 229cc air-cooled single still breathes through a carburetor. No pump, no pressurized rail, no injector, and no relay or fuse to pull before you start. Fuel travels from the tank to the carburetor on gravity alone.
Under the tank you will find a petcock offering ON, OFF, and reserve. Turn it to OFF and flow stops, which is a luxury owners of fuel-injected machines do not have. Both hose ends are held by conventional clamps rather than self-locking quick-connect couplers, and the carburetor float bowl has a drain screw beneath it so you can empty the standing fuel before disconnecting anything. The filter arrangement is simple here as well, with nothing buried inside the tank the way an injected model would have it.
Why Age Beats This Hose
Two independent processes attack the rubber. Externally, heat cycling off the cylinder head and light filtering past the plastics drive plasticizer out of the compound. The hose stiffens, glazes, and cracks at whatever bend flexes most. Owners in dry country hit that point earliest, because low humidity pulls moisture out of the hose wall season after season.
Internally, ethanol-blended fuel is the problem. E10 holds water in suspension, and any period of the Recon ES sitting with gas in the line lets that mixture soften the liner and leave gum behind. On a machine two decades into its life, both processes have had ample time, and hose that appears serviceable can still be shedding material toward the carburetor.
Symptoms That Point at the Line
Keep an eye and a nose out for the following:
- Gasoline smell lingering around the quad after it has cooled
- A damp ring or small puddle under the left side of the engine
- Cracking at bends, a chalky feel, or a hose that stays rigid when squeezed
- Dirt caked in a band at either clamp, the residue of a slow seep
- Bogging on climbs, a lean surge, or an engine acting empty with fuel aboard
Because this is a gravity-feed system, take the running complaints as seriously as the wet ones. A hose swollen shut internally still supplies idle and then starves the carburetor under sustained throttle, which fools plenty of owners into rebuilding a perfectly good carburetor.
Staging the Job
Gather this before you loosen a single clamp:
- Gasoline-rated hose in the correct inside diameter for the Recon ES
- New spring clips or compact worm-gear clamps
- Rubber gloves and eye protection
- An approved fuel container along with a drain pan
- Line-clamping pliers, useful insurance since a twenty-year-old petcock may weep past OFF
- Flat-blade screwdriver, sockets, razor knife, clean rags, work light
Handle the gasoline with genuine care. Its vapor is denser than air, so it settles across the floor and travels toward pilot lights, chargers, and power tools. Work outdoors or with the door open at ground level, wait until the engine is cold, and spread used rags outside to dry instead of closing them in a container.
Pulling the Old Hose
Set the petcock to OFF, then remove the seat and the left side panel to expose the tank outlet and hose run. Being a 2WD chassis with a solid rear axle, the Recon ES has no front differential crowding this area, so the line is short and largely visible. Slide the drain pan under the carburetor, back out the float bowl drain screw, and let the bowl empty through its tube.
Push both clamps well back along the hose. Twist each end on its barb to break the varnish bond rather than pulling hard against it, and if an end has hardened into place, slit it lengthwise with the razor and peel it off. That approach protects the thin petcock spigot and the carburetor inlet, both of which crack easily and cost far more than a length of hose. Note the routing clips and the hose clearance from the exhaust before the old piece is free.
Making the New Connections
Cut the replacement to match the original length precisely. A long hose droops toward hot surfaces or rubs a frame tube; a short one puts constant tension on both barbs. Work each end on dry until it bottoms against the fitting shoulder, and keep every lubricant off the sealing surfaces — grease on a barb is the classic cause of a slow seep and of a hose that gradually walks off its fitting. Dip a stubborn end in hot water to soften it instead.
Position the clamps just behind the raised bead on each fitting and tighten evenly without crushing the rubber. Return the hose to its original clips so it stays clear of exhaust heat and any linkage.
Proving It Before You Ride
Close the float bowl drain screw and turn the petcock to ON. Watch both connections for a solid minute as the bowl refills, then wipe everything down with a clean rag so fresh seepage shows against dry metal. Start the engine and inspect a second time at idle, with vibration in the picture. Take a short ride and look once more while warm, since expansion sometimes reveals a clamp that seemed fine cold. On a machine of this vintage, give the tank vent hose a squeeze too — it hardens on the same schedule, and a restricted vent produces fuel starvation that mimics a bad supply line.
