The Rincon 650 arrived as one of the first genuinely modern big bore utility quads, and its fuel system is the reason this job needs a slightly different approach than the carbureted machines of the same era. Understanding how fuel gets from the tank to the engine on a 2003 Rincon is the key to doing this repair cleanly and without a face full of gasoline.

How This Machine Feeds Its Engine

Your 2003 Rincon 650 is fuel injected. Instead of a carburetor drawing fuel down by gravity, an electric pump inside the tank pushes fuel under pressure to the throttle body, where an injector meters it. Three consequences follow directly from that. First, there is no manual fuel valve to turn off, so you cannot simply shut the flow and walk away. Second, the line is pressurized and stays pressurized for a while after shutdown, which means it has to be relieved deliberately before you open a fitting. Third, the fuel filter on this platform lives inside the tank as part of the pump assembly rather than sitting inline where you can see and swap it.

The Rincon is also a 4x4 with a front differential and driveshaft filling the forward half of the frame. The fuel run itself sits under the seat area, but the hose follows a clipped path with defined clearance points that a two wheel drive layout would not need. Duplicate that routing exactly when the new line goes in.

Why Rubber Hose Reaches the End of Its Life

Fuel hose fails from both directions at once. On the outside, the plasticizers that keep rubber flexible slowly migrate out, and the hose goes from supple to stiff to brittle. Heat cycles from the liquid cooled 649cc single, engine bay temperatures, and ultraviolet exposure all move that along. Riders in dry, high desert country see the hardening arrive years earlier, because low humidity pulls moisture out of the hose wall and leaves the surface glazed and crack prone.

On the inside, ethanol blended fuel does its own work. Alcohol in the gas absorbs atmospheric moisture, and fuel left standing through a long layup begins breaking down the inner liner while depositing gum at the fittings. That combination is deceptive: a line can look presentable and still be shedding material toward an injector with a very small orifice. On a machine two decades into service, replace the hose based on years rather than appearance.

Recognizing a Failing Line

  • A fuel smell around the tank and seat, often strongest immediately after shutdown while the system still holds pressure
  • A puddle or damp stain on the skid plate or floor beneath the machine
  • Fine cracking, a chalky texture, or a hardened section you can feel when you pinch the hose
  • Bogging under load, stumbling on hard throttle, or a stall that behaves like fuel starvation
  • A dust caked ring at a fitting where fuel has been seeping and drying

On an injected Rincon, a pressure side leak does not always leave a puddle. Fuel escaping under pressure can atomize and evaporate before it drips, so a strong smell with nothing on the ground is a real symptom and not a false alarm.

Setting Up the Job Safely

Collect everything before you begin:

  • Nitrile or rubber gloves and eye protection
  • Replacement hose rated for fuel injection pressure, matched to the original inside diameter — low pressure carburetor hose is not a substitute
  • New clamps suited to the fittings you find, plus a quick connect release tool if your Rincon uses a locking coupler at the pump module
  • Line clamping pliers, since there is no petcock to stop flow on this model
  • A drain pan and a sealable container for recovered fuel
  • Small sockets, a flat blade screwdriver, rags, and a sharp blade

Gasoline safety is not boilerplate here. Vapor is heavier than air and pools along the floor, so open the door fully and put a fan at ground level pushing air out of the space. Shut down any appliance with a pilot light, keep the extinguisher close, and cap your fuel container between pours.

Relieving Pressure and Removing the Old Hose

Begin by killing fuel pressure. Pull the fuel pump fuse or relay, crank the engine briefly until it stalls or refuses to fire, switch the key off, then disconnect the battery negative cable. Only now should you touch a fitting. Remove the seat and the plastic panels covering the tank area, slide a pan under the work, and drape a rag over the first joint you open, because even a relieved line holds residual fuel that will run out.

If you find a worm gear or spring clamp, slide it well back before twisting the hose free. If you find a quick connect coupler, press the locking tabs squarely and pull straight off — never lever sideways, as aged plastic collars snap. Break the varnish bond with a gentle twist rather than a hard pull, and if the hose has fused to the barb, slit it lengthwise and peel it away. Photograph every clip and clearance point around the front driveline before the old piece is fully out.

Installing the Replacement and Checking It

Cut the new hose to the original length. Excess length chafes on frame tubes or fouls something that moves; a short piece keeps tension on both ends. Push each end fully onto its barb dry, with no grease, oil, or silicone anywhere near the sealing surface — on a pressurized system, lubricant on a fitting is an invitation for fuel to creep out and for the hose to walk off. Dip a stiff end in hot water if it resists. Set new clamps just behind the raised bead and tighten evenly. Where the Rincon uses a self locking quick connect, push until it clicks and then tug firmly to confirm it has latched; that joint wants no clamp at all.

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the line, letting you inspect dry fittings under real pressure. Wipe both joints and look again, then start the engine and check once more at idle. Keep in mind that the in tank filter is not serviceable from the visible line, so if fuel delivery symptoms persist after a leak free install, the pump module is your next stop.
