Diagnosing and Replacing the Fuel Line on a 2002 Yamaha Wolverine 350

Most 2002 Wolverine 350 owners find their fuel line problem by accident. A whiff of gas in the garage, a stain on the concrete, or an engine that suddenly acts starved on a climb sends them looking, and there it is: a hardened, cracked hose that has been quietly failing for a couple of seasons. Confirming the diagnosis properly is the first half of the job.
The Inspection Checklist
Close the petcock, pull the seat and the panel over the tank, and work through this list with a flashlight:
- Wet fuel or a dried, dust-caked ring at either fitting, which is where seepage shows up first
- Fine surface cracking that widens when you bend the hose into a gentle curve
- A hard, glassy feel instead of soft springiness when you pinch the hose between finger and thumb
- Swelling, ballooning, or a soft spongy section, all signs the inner liner has broken down
- Gasoline puddling on the skid plate or floor after the quad has been parked overnight
- A persistent fuel odor around the machine long after the engine has cooled
Also weigh how the engine has been running. Bogging under load, a stumble when you snap the throttle open, and lean surging at steady cruise all point to restricted delivery. A liner that has begun to break down can partially collapse or send debris into the carburetor inlet, starving the engine without ever leaving a visible drop. If your Wolverine behaves like it is nearly out of fuel on a half tank, the hose deserves suspicion.
What Is Happening to That Rubber
Fuel hose has a service life, and two decades is beyond it. The plasticizing compounds that keep new rubber flexible slowly migrate out, leaving the wall hard and brittle. Once the hose can no longer absorb flex, vibration from the air-cooled single and normal chassis movement start opening hairline fractures that deepen with every heat cycle. Dry, arid climates accelerate this markedly, because low humidity draws moisture out of the rubber and hastens the hardening.
Working the other direction, ethanol-blended gasoline degrades the inner liner. Alcohol attracts water, and fuel left standing through a long layup leaves gum and varnish deposits inside the hose. The end result is a part that is stiff on the outside and deteriorating on the inside, which is exactly why age alone justifies replacement even on a hose that photographs well.
Verifying Your Fuel Delivery Setup
The 2002 Wolverine 350 is carbureted throughout its production. You get a manual petcock on the tank with ON, RESERVE, and OFF, a plain rubber hose feeding the Mikuni carburetor by gravity, ordinary clamps at both ends, and a float bowl drain screw for emptying the carburetor. Nothing in the system is pressurized.
That distinction matters. On a fuel-injected quad you would need to relieve line pressure, pull the pump fuse or relay, and possibly release a self-locking quick-connect coupler before opening anything, and the fuel filter would live inside the tank rather than out where you can reach it. Here, the petcock does all the shutoff work and a screwdriver does the rest. This is also a four-wheel-drive chassis, so the front differential and driveshaft crowd the space beneath the engine. The hose stays short and high, but access is a little tighter than on a two-wheel-drive machine.
Tools and a Genuine Word on Gasoline
Have these ready: gasoline-rated replacement hose in the original inside diameter, two new clamps plus a spare, nitrile gloves, eye protection, an approved fuel container, a shallow drain pan, a flat-blade screwdriver, small pliers, sockets for the seat and body panels, a sharp utility knife, and clean rags.
Handle the fuel itself with real care. Gasoline vapor is heavier than air, so it sinks and pools at floor level exactly where you will be working. Roll the machine outside or open the door completely; a high window accomplishes nothing. Shut off pilot lights and shop heaters, keep grinders and open flame out of the area, disconnect the battery negative cable so no circuit can arc, and let the cylinder cool fully before you break a fitting. Keep an extinguisher within reach and never siphon by mouth.
Removal Without a Mess
With the petcock closed and the bodywork off, slide your pan under the carburetor and open the float bowl drain screw. Let the bowl empty completely into your container, then snug the screw back down. This one step keeps most of the fuel off your floor.
Slide both clamps back along the hose, clear of their barbs. Give the hose a gentle twist at each fitting to break the varnish bond, then pull it straight off rather than prying sideways — the petcock spigot fractures easily and is not worth risking. If an end has effectively glued itself in place, cut lengthwise through the last inch with your knife and peel the rubber off the barb. Watch the routing and the clips it passes through so the new hose follows the same path, and keep drips clear of the front drive components on the way out.
Installing and Confirming the Repair
Cut the new hose to match the old one exactly, then push each end fully onto its barb past the raised bead. Do this dry. Grease and lubricant have no place on a fuel fitting; they compromise the seal and can carry contamination into the carburetor. Dip a stiff end in hot water if it resists. Place the new clamps just behind the bead on each fitting and tighten them evenly, firm but never crushing, then feed the hose back through its guides in a smooth arc clear of the cylinder head, exhaust, and 4WD hardware.
Open the petcock and let gravity fill the line and bowl. Inspect both connections for a full minute, wipe them dry, and look again — the second check on dry rubber is the one that catches a slow seep. Reconnect the battery, start the engine, and check once more at idle with the plastics still off. While you are in there, replace any inline filter fitted between the petcock and carburetor; a clogged element mimics a failing hose exactly, and fresh line will not flush it clean.
