Gathering What the Job Requires
Fuel work goes badly when you have to walk away mid-repair, so pull everything together before the first clamp moves. For a 2002 Big Bear 400 2x4 you want nitrile or rubber gloves, eye protection, an approved gasoline container, a wide catch pan, a length of replacement hose matched to the original inside diameter, a set of new spring clips or small worm-gear clamps, a flat-blade screwdriver, needle-nose pliers, a sharp razor knife, a short piece of clear tubing, and a generous stack of rags. What you do not need is line-clamping pliers — those solve a problem specific to fuel-injected quads that have no petcock, and your Big Bear has one.
Gasoline Safety Is Worth a Paragraph
Roll the quad into the open air, and if that is impossible, raise the shop door completely rather than settling for a cracked window. Gasoline vapor is heavier than air, so it flows downward and gathers in a layer right at floor level, which happens to be where your head will be while you work under the tank. Shut off water heater pilot lights, unplug any space heater, and keep grinders, torches, and open flame out of the area entirely. Wear the gloves the whole time, because gasoline pulls the oils out of skin within seconds and takes dissolved contaminants along with it. Keep a rag ready for the trickle that always escapes when the first fitting releases.
How This Big Bear Delivers Fuel
The 2002 Big Bear 400 2x4 uses a carburetor fed by gravity through a manual petcock. There is no electric pump in the tank, nothing in the line holds pressure after shutdown, and no quick-connect coupler needs to be unlatched. Closing the petcock is the whole isolation procedure. On a fuel-injected machine the sequence would begin with pulling the pump fuse, running the engine until it stalls to bleed the line down, and pinching the hose shut. Your carburetor additionally provides a float bowl drain screw, which lets you empty the bottom of the system deliberately instead of hoping most of it stays put.
What Ruins Fuel Hose Over Time
Heat and fuel chemistry both take their turn. Repeated warm-up and cool-down cycles drive the plasticizers out of the rubber until the wall goes rigid, and once that happens ordinary vibration cracks it at the tight bends. Dry climates accelerate the process by continually pulling moisture from the outer surface. Meanwhile ethanol-blended gasoline attracts water, and during long idle stretches that mixture degrades the inner liner while depositing gum and varnish that shrink the bore and clog the petcock strainer. The practical result on a machine this old is a hose past its service life whether or not it has cracked yet.
Symptoms That Point at the Line
- Fuel collecting on the skid plate or spotting the floor after the quad sits overnight
- A gasoline odor that stays around the machine with the petcock in the off position
- Fine cracking, chalky texture, or a section too stiff to flex when squeezed
- Bogging under load, stumbling on throttle, or lean running that feels like a dry tank
- A ring of caked dirt at either fitting where seeping fuel has dried in place
Because the run ages uniformly, treat one bad section as a reason to replace all of it.
Removal, Then Installation
Turn the petcock to off, lift the seat, and remove the panels blocking the tank outlet and the hose path down to the carburetor. Position the pan, then open the float bowl drain screw and route the fuel into your container with the clear tube. Slide both clamps well off the barbs, and twist the hose a quarter turn to shear the dried varnish bond instead of pulling straight against it. A hose that stays stuck gets split lengthwise with the razor and peeled away, which protects the petcock spigot and the carburetor inlet from cracking under a pry bar.
Note the routing as the line comes out. Since this is the two-wheel-drive Big Bear, there is no front differential or front axle hardware crowding the frame, so the hose travels a shorter and more open route than the 4x4 model requires. The original clips still exist for good reason, and the new line goes back into each of them.
Cut the replacement to match the length of the old piece exactly. Extra hose droops into the frame and rubs through, while a short piece pulls the fittings sideways until one lets go. Seat each end fully onto its barb past the raised bead, working dry. Keep grease, oil, and silicone completely away from the fittings, because any lubricant film on that sealing surface becomes the channel fuel escapes through. Warm a stiff hose end in hot water for a few seconds if it resists. Set the new clamps just behind the bead at both ends, tighten them evenly without crushing the wall, and route the finished line clear of exhaust heat and steering travel.
Confirming the Job Is Dry
Close the float bowl drain screw, then open the petcock and watch both joints for a full minute as gravity refills the hose. Wipe each fitting with a clean rag and inspect it again, then start the engine and let it idle several minutes before a final check with everything hot and vibrating. Three dry inspections and the bodywork goes back on. One closing note: because your Big Bear is carbureted, the debris screen sits inside the petcock where you can service it rather than in the tank on a pump assembly, so if fuel delivery still feels weak after a clean install, that screen and the carburetor jets are the next place to look.
