Replacing the fuel line on a 2002 Bear Tracker is one of the few jobs on this quad where preparation matters more than skill. The machine is carbureted and gravity fed, the hose run is short, and there are only two connections to deal with. What separates a tidy repair from a mess on the floor is having the right hose, the right clamps, and a safe place to work before anything comes apart.
What You Need Within Reach
Lay these out first so you are never holding an open fuel line while hunting for a tool:
- Gasoline rated replacement hose in the original inside diameter, cut generously so you can trim it to length
- Fresh clamps, either the spring clip style or compact worm gear clamps
- Rubber or nitrile gloves and eye protection
- A drain pan plus a sealed container approved for fuel storage
- Flat blade screwdriver, needle nose pliers, and a sharp utility knife
- Clean rags, a funnel, and hand tools for the seat and side covers
Gasoline safety on this job is not a formality. Vapor sinks and collects at floor level, so open the garage door completely or roll the Bear Tracker outside, and put a fan low to the ground moving air away from the machine. No smoking, no grinding, no pilot lights, and no incandescent shop lights close to the tank. Keep a dry chemical extinguisher nearby and stow rags soaked with fuel outside rather than in a closed can in the corner.
Knowing the Fuel Path on This Machine
The 2002 Bear Tracker feeds its carburetor by gravity through a manual fuel valve mounted beneath the tank. There is no pump to depressurize and no electronics to disturb, which means the OFF position on that valve is your shutoff and the whole system can be opened with hand tools. The single hose runs from the valve outlet down to the carburetor inlet, held by a clamp at each end and supported by a clip or two along the way. Because this is a 2WD model, the run stays clear of any front differential hardware, so it is a short and largely straight path once the seat and side cover are out of the way.
Why Old Hose Stops Sealing
Rubber fuel hose has a working life, and on a machine of this vintage the original line is well past it. Heat cycling from the air cooled engine drives the softening agents out of the rubber over the years, leaving hose that is hard, shiny, and prone to splitting where it bends. Dry desert or high plains air speeds this up considerably by drawing residual moisture out of the hose wall.
The inside of the hose deteriorates on a different schedule. Ethanol blended fuel absorbs water from the air and slowly breaks down the inner liner, and a Bear Tracker parked for months with gas in the line comes out of it with a gummy varnish coating and a liner that flakes. That debris moves downstream into the carburetor jets, which is why a fresh hose is sometimes only half the repair. None of this reflects a flaw in the design. It is simply what fuel hose does after two decades of service.
Draining Down and Pulling the Line
Close the fuel valve, then remove the seat and whatever plastic sits between you and the hose. Slide the drain pan into position under the carburetor. Loosen the float bowl drain screw and let the bowl empty into the pan, which removes most of the fuel that would otherwise spill when you break a connection.
Push each clamp back along the hose before you disturb the fitting. Old spring clips lose tension and old worm gear clamps seize, so plan on replacing both regardless of how they look. Twist the hose gently at the barb to break the hardened bond, then walk it off with steady pressure. If it has fused to the fitting, run the knife lengthwise down the hose and peel it away in two pieces rather than levering on brass that can crack. Take the tank side off the same way with a rag ready underneath, and note every clip and routing point as the old hose comes out so the new one goes back the same way.
Making the New Connections
Measure the old hose and cut the new one to match. A line cut long will loop into moving parts or rub a frame edge, and one cut short keeps constant tension on both barbs. Push each end fully home until it seats against the shoulder of the fitting, and do it dry. Grease, silicone, and thread sealant all give pressurized or even gravity fed fuel a channel to escape along, and none of them help a hose grip a barb. Softening a stiff hose end in hot water for a few seconds is the correct trick when it will not slide on.
Place each new clamp just behind the bead on the fitting so it cannot walk off, then snug it down evenly. Firm is enough. Crushing soft hose with a worm gear clamp cuts the wall and starts a slow weep that shows up a month later. Reinstall the hose into its original clip so it stays away from exhaust heat and does not hang against the engine case.
Proving the Repair Is Dry
Open the fuel valve and hold off on starting the engine. Fuel will run down and fill the carburetor bowl, and that is your first and best chance to spot a leak with everything cool and visible. Wipe both joints with a clean dry rag, wait a minute, and look for fresh wetness. Then start the Bear Tracker, let it idle until warm, and check again while the engine is shaking the chassis.
Finish with a short easy ride and a final inspection before the bodywork goes back on. While you are there, clean the small screen at the petcock outlet and confirm the tank vent is open. Both restrict flow in the same way a collapsing hose does, and ruling them out now means the next bog you feel will not send you back under the seat.
