Replacing the Fuel Line on a 2002 Suzuki Ozark 250 2x4

The Ozark 250 was built around simplicity, and that philosophy extends all the way through its fuel system. A 2002 Ozark uses a single carburetor fed by gravity from the tank above it, with a manual petcock as the only shutoff in the circuit. There is no electric fuel pump, no pressurized rail, and no filter buried inside the tank. For an owner replacing a hardened fuel hose at home, that combination is about as friendly as it gets.
Confirming What You Are Working With
Take a look under the tank before you buy anything. You should find a petcock with a rotating lever, a rubber hose dropping down to the carburetor inlet, and a clamp at each end. If a small inline filter sits in that run, it is right there in the open where you can see and replace it, rather than being part of a pump assembly inside the tank.
The Ozark 250 is also a two wheel drive machine, which works in your favor here. Without a front differential and its associated driveshaft and frame structure, the hose run is short and comparatively open. You get better access and fewer clearance points to navigate than an owner working on a four wheel drive utility quad would face.
Why the Old Hose Hardened
Fuel line ages out on a calendar rather than an hour meter. Manufacturers blend flexible compounds into the rubber to keep it pliable, and over the years those compounds slowly migrate to the surface and evaporate. Once they are gone, the hose behaves like hard plastic, cracking rather than bending, and the crack almost always appears at the tightest curve in the run. Engine heat pushes that process along, and the vibration of a small single cylinder engine works the damage deeper over time.
Climate plays a part too. Dry, low humidity air pulls moisture out of the outer surface continuously, so an Ozark that lives in arid country will go brittle years earlier than the same machine kept somewhere humid. From the inside, ethanol blended gasoline attacks the liner, because the alcohol content draws in and holds water that gradually breaks down the rubber. That interior damage moves fastest when the quad sits unused with fuel standing in the line for months, which is why a hose can look presentable and still be shedding material toward the carburetor jets.
Symptoms That Point at the Line
- A damp patch or small puddle on the floor beneath the engine after parking
- A gasoline smell around the machine that lingers with the petcock closed
- Fine surface cracking, chalky white texture, or a section that stays hard when you pinch it
- A soft, gummy bulge just behind either clamp
- Bogging or hesitation on throttle, or an engine that acts starved with fuel in the tank
- Dust caked into a ring at a fitting, left behind by fuel that seeped and dried
The running symptoms matter as much as the visible ones. With gravity as the only thing moving fuel, a crack that admits air breaks the fuel column and leans the mixture. A 250 single does not have much reserve to give, so the stumble tends to show up early and clearly.
Tools, Supplies, and Gasoline Handling
- Fuel rated hose in the original inside diameter, cut long for trimming
- New clamps sized to the finished hose, spring or small worm gear
- A replacement inline filter if the machine carries one
- Nitrile or rubber gloves and eye protection
- Drain pan and a sealed container approved for gasoline
- Flat blade screwdriver, needle nose pliers, razor knife, rags, flashlight
Give the ventilation question real thought. Gasoline vapor is heavier than air, so it flows down and gathers along the floor at exactly the height where a water heater pilot or a chest freezer compressor sits. An open window at head level does not address that at all. Work outdoors if the weather cooperates, or open the garage door completely and keep air moving low. Disconnect the battery first, keep flame and sparks out of the space, and stage an extinguisher within reach. Wear the gloves rather than setting them nearby, since gasoline absorbs directly through skin.
Pulling the Original Hose
Close the petcock, then remove the seat and any panel that limits your view of the tank spigot and the carburetor inlet. Slide the pan under the carburetor and loosen the float bowl drain screw to empty the bowl before you disturb the hose. That small step keeps a cup of gasoline off your arm and off the engine.
Walk each clamp back along the hose before touching the hose ends. Rotate the hose a quarter turn on each barb to break the varnish bond that has formed, then ease it off gradually. If it will not release, slit it lengthwise with the razor and peel it away rather than pulling harder. The brass carburetor inlet and the petcock spigot are the pieces that break when patience runs out. Note the routing and clip positions as the hose comes free.
Installation and the Final Leak Check
Cut the new hose against the old for length, leaving a relaxed curve that puts no tension on either fitting and does not sag into the chain or the exhaust. Press each end fully onto its barb until it bottoms out, working dry. Do not apply grease, oil, or silicone to the fittings, because a lubricated sealing surface lets fuel creep past even a properly tightened clamp. Warm a stiff hose end in hot water for a few seconds if it resists going on.
Position each clamp just behind the raised bead so it compresses hose against solid metal, and tighten to firm rather than crushing the wall. Reinstall the hose in every clip you noted and confirm by hand that it clears the header.
Open the petcock and let the line and float bowl fill while you watch both joints. Wipe them dry with a clean rag, wait two minutes, and inspect again under good light. Start the Ozark and let it idle to operating temperature while you check a third time, then shut it down and look once more with everything hot. Reinstall the bodywork last, then park the machine on clean ground overnight and check the floor in the morning before you take it out.
