Every fuel system has one part with a shorter life than the rest, and on the 2002 Quadrunner 500 it is the length of rubber running from the tank down to the carburetor. Confirm the layout before you order anything: this machine is carbureted and gravity fed, with a manual petcock as the shutoff, so there is no pressurized rail, no electric pump, and no in tank filter assembly. Turn the valve off and the fuel stops, which is the whole reason this job stays simple.
What Wears Out and Why
Rubber fuel line degrades on a calendar rather than an hour meter. The flexible additives blended into the hose wall slowly migrate outward and evaporate, and once they are gone the rubber acts like hard plastic. It stops bending and starts cracking, usually at the sharpest curve in the run. Heat radiating off the large air cooled single accelerates that loss, and the vibration inherent to a working utility machine works those cracks deeper season after season.
Two environmental factors compound the problem. Dry, arid climates continuously pull moisture from the outer surface of the hose, so a Quadrunner in high desert country will go brittle noticeably sooner than an identical machine kept somewhere humid. At the same time, ethanol blended pump gas attacks the inner liner, because the alcohol content draws in atmospheric water and holds it against the rubber. The interior damage is fastest during long idle periods when fuel sits motionless in the line, which is exactly why a hose can appear serviceable while shedding particles toward your jets.
Symptoms to Watch For
- A wet patch or small puddle under the engine after the quad has been parked
- A strong, persistent gasoline odor around the machine
- Visible surface cracking, chalky discoloration, or a hardened section that will not compress
- Bogging, hesitation, or a flat spot when you open the throttle under load
- Symptoms of fuel starvation with a tank that is far from empty
- Dust caked in a dark ring at a fitting, the signature of slow repeated seeping
Do not dismiss the running complaints. Without a pump maintaining pressure, a crack in the hose lets air into the fuel column and leans the mixture, and plenty of owners tear into a perfectly good carburetor chasing what turns out to be a failing hose.
Setting Up Safely
Ventilation is the safety issue that actually matters here. Gasoline vapor is heavier than air, so it flows down and pools along the floor where water heater pilots, furnace burners, and compressor motors live. An open window at chest height does nothing about a hazard that behaves like a liquid. Do this outdoors if you can, or open the overhead door completely and get air moving low across the floor.
Disconnect the battery before the first clamp moves. Keep flame, sparks, grinders, and extension cord connections out of the area entirely, and stage a fire extinguisher within arm's reach of your work position. Wear gloves for the duration, because gasoline absorbs right through skin and strips its natural oils on the way. Dry any soaked rag flat and outdoors instead of sealing it in a covered container.
Parts, Tools, and Sizing
- Gasoline rated fuel hose in the correct inside diameter, purchased long enough to trim
- New clamps sized to the finished hose outside diameter
- Replacement inline filter if the machine has one in the run
- Nitrile or rubber gloves and eye protection
- Wide drain pan plus a sealed container rated for fuel
- Flat blade screwdriver, needle nose pliers, sharp razor knife
- Clean rags and a bright flashlight
Inside diameter is the specification that determines success. Oversize hose cannot be clamped tight enough to seal against the barb, and undersize hose stretches thin as you force it on, giving you a built in weak spot.
Removal and Routing Notes
Turn the petcock off, remove the seat, and take off whatever fender hardware or side panel blocks a clear view of the tank spigot and the carburetor inlet. Slide the drain pan underneath and loosen the float bowl drain screw to empty the carburetor before you disturb anything.
Slide both clamps well back along the hose. Rotate the hose a quarter turn on each barb to break the varnish bond that has developed, then work it off patiently. When it refuses to release, slit it lengthwise with the razor and peel it away from the fitting rather than pulling harder. The brass carburetor inlet and the petcock spigot are the components that break first when force gets involved.
Record the routing while the original is still there to copy. As a 4x4, this Quadrunner carries front differential hardware and extra frame crossmembers near the hose path, and the factory clips are positioned to keep the line away from exhaust heat and clear of the front driveline. Reproducing that path exactly is part of the repair, not an optional detail.
Installing and Proving the Repair
Trim the new hose using the old one as a template so it follows a relaxed curve without tension at either fitting. Push each end fully onto its barb until it bottoms out against the shoulder, working dry. Leave grease, oil, and silicone off the fittings entirely, since a lubricated sealing surface lets fuel wick past a clamp no matter how tight it is. Soften a stubborn end in hot water for ten seconds if needed.
Set each clamp just behind the raised bead so it presses hose against metal, and tighten only until firm. Crushing the wall creates the weak point you were trying to eliminate. Route the hose through every clip you documented and check clearance by hand.
Open the petcock and let the line and float bowl fill on their own. Watch both joints for two full minutes, wipe them dry, then look again under a light. Start the engine, bring it up to operating temperature, inspect a third time, and shut it down for one final look while everything is hot and slightly expanded. Bodywork goes on last. Park the Quadrunner on clean concrete overnight and check the floor in the morning, because slow seeps only show themselves given time.
