A fuel line swap on the automatic Eiger 400 goes smoothly or badly depending almost entirely on how you prepare. The mechanical work is basic: this is a carbureted quad with a manual fuel valve at the tank, gravity feed, and a short rubber hose running down to the carburetor inlet on barbed fittings. What separates a tidy job from a gasoline-soaked afternoon is having the right hose, the right clamps, and a plan for the fuel before the first connection comes loose.
Setting Up Your Workspace and Your Parts Pile
- Fuel-rated hose in the original inside diameter, bought a foot longer than needed
- New clamps for the valve outlet and the carburetor inlet, or a small assortment
- Nitrile or rubber gloves and safety glasses
- A shallow drain pan and a sealed, approved container for recovered fuel
- Flat-blade screwdriver, small socket set, needle-nose pliers, sharp razor knife
- Shop rags, and a fresh inline filter if one sits on the visible run
Ventilation is the part of this list that actually protects you. Gasoline vapor is heavier than air, so it drops and pools at floor level, which is where you will be lying while you reach under the tank. Roll the Eiger outdoors or open the shop up and put a fan on the floor to keep air moving. Every ignition source has to go: appliance pilot lights, space heaters, grinders, sparking tools, any droplight with a cracked lens. Keep a fire extinguisher where you can grab it without standing up, and keep the gloves on, because gasoline pulls the natural oils out of your skin within minutes.
Clues That the Line Is Finished
The visible evidence is easy enough to spot. A damp patch or small puddle beneath the frame after the machine has sat with the valve open is the headline symptom. A gasoline smell that hangs in a closed garage long after shutdown is close behind. Look at the hose itself for fine surface cracks, a chalky gray cast, or hardened sections you can feel when you pinch it, and check the fittings for a ring of dust caked in place by fuel that seeped and dried.
Performance complaints come from the same failing hose. When the wall hardens enough that it no longer seals against the barb, it starts drawing air rather than holding a full column of fuel. The float bowl runs low, the mixture leans out, and the Eiger bogs under load on a climb, stumbles when the throttle opens hard, or feels like it is running out of gas with plenty in the tank. Longer cranking after several days parked completes the picture.
The Slow Chemistry of Hose Failure
Fuel hose does not wear out from use, it ages out. The plasticizing compounds that keep the wall pliable migrate away under repeated heat cycles, and after twenty years the hose behaves like rigid tubing rather than rubber. Rigid hose splits where it flexes and stops conforming where a clamp squeezes it.
Two conditions accelerate that timeline. Dry, arid air draws moisture from the outer wall, so machines in low-humidity regions show chalking and checking years earlier than the same hose would in a wet climate. Working from the other side, ethanol-blended fuel left sitting through a long idle stretch pulls in water and slowly degrades the inner liner, sometimes leaving gum or varnish that narrows the passage. Because those two mechanisms attack opposite surfaces, a hose can look acceptable outside while it is deteriorating within.
Freeing the Old Hose From Both Fittings
Turn the fuel valve off first. On a carbureted machine that fully isolates the tank, which is why you can leave line-clamping pliers out of this job entirely — those are for fuel-injected quads that have no valve and rely on an in-tank pump. Next, loosen the float bowl drain screw on the carburetor and let the bowl empty into your pan so the downstream side is dry before you disturb the hose.
Raise the seat, remove the cover over the tank, and follow the run from the valve to the carburetor. Photograph the routing and note every clip. On a four wheel drive Eiger the front differential and its drive hardware take up more room under the tank than they do on the two wheel drive version, so the hose typically works past an additional clearance point on its way down. The automatic transmission does not change the fuel path, but the belt housing and its ducting occupy space in the same neighborhood, and the new hose needs to stay clear of both.
Slide the clamps well back before pulling anything. Twist each hose end on its barb to break the varnish that has bonded the two together, then rock it free. An end that has gone rock hard is not worth prying on: slit it lengthwise with the razor and peel it away, because an aged barb cracks far more readily than a seized hose releases. Wipe the varnish film off both fittings before assembly.
Seating the New Line Properly
Lay the old hose beside the new one and cut to match. Extra length is a liability, not insurance — a long run droops toward the exhaust shield or rubs a frame edge until it wears through. Slide the clamps onto the hose first, then press each end fully onto its barb until it seats past the raised bead.
Install everything dry. Grease, oil, and silicone have no business on a fuel fitting; lubricant destroys the friction the joint depends on and opens a path for fuel to creep out under the clamp. When a new hose fights you, twenty seconds with the end in hot water softens it enough to slide right on. Position each clamp just behind the bead and tighten until the rubber swells slightly, then stop, since a worm-gear clamp cranked down bites into fresh hose and becomes the next leak. Secure the line back into its original clips, away from exhaust heat and clear of the steering at full lock, and install a new inline filter with the flow arrow pointing toward the carburetor if one is used.
The Leak Check That Ends the Job
Close the bowl drain screw, turn the fuel valve on, and then leave it alone for five minutes. Gravity does the pressure testing for you on a carbureted machine. Wipe both connections with a clean dry rag and watch for a fresh stain appearing. Start the engine and inspect again at idle, then blip the throttle a few times and inspect a third time.
Keep one thing in mind as you reassemble the bodywork: on the carbureted 2002 Eiger both joints and the fuel filter itself remain out in the open where you can watch and service them, whereas a fuel-injected machine buries its filter inside the tank alongside the pump. Once the connections stay dry through all three checks, put the cover and seat back on and get the quad back to work.
