The easiest fuel system to service is the one that has nothing hiding in it, and that describes the 2002 Eiger 400 2x4 Auto well. Fuel leaves the tank through a manual valve, drops by gravity through a single rubber hose, and enters the carburetor. Nothing is pressurized once the engine stops, nothing is buried inside the tank, and every connection is a barbed fitting with a clamp on it. With two wheel drive keeping the area beneath the tank uncluttered, this is a job you can finish in an afternoon with hand tools.

Confirming the Setup on This Machine

Verify the layout before ordering anything. The manual fuel valve offers on, reserve, and off positions and doubles as a complete shutoff, which means you never need the line-clamping pliers a fuel-injected quad requires when there is no valve to close. Nor is there any residual pressure to relieve, and no self-locking quick-connect coupler to release with a tool. Also worth noting for later: on a carbureted machine like this the fuel filter sits out on the visible run where you can reach it, while fuel-injected models typically place the filter inside the tank as part of the pump assembly.

Symptoms Worth Acting On

Owners usually catch this one of three ways. They find a damp patch or small puddle under the frame after the machine has sat with the valve open. They notice gasoline odor that refuses to clear out of a closed shed hours after the engine cooled. Or they run the hose through their fingers during another job and find hardened, chalky sections and fine cracks that open when the hose is flexed. A ring of dust cemented around a fitting belongs on the list too, since that is what slow seepage and evaporation leave behind over months.

Riding symptoms are the fourth path, and the one most often misread. When a stiffened hose stops sealing on its barb it draws air rather than holding a fuel column, so the float bowl runs low and the mixture leans out. The Eiger bogs under load on a climb, stumbles when the throttle opens hard, feels like it is out of gas with fuel still in the tank, and cranks longer than usual after a few days parked. Check the hose before you go looking at jetting.

The Reason Rubber Line Expires

Fuel hose is flexible when new because of plasticizing compounds in the rubber, and heat cycling drives those compounds out gradually. Two decades on, the wall has stiffened enough to crack at bends and to stop conforming to a barb underneath clamp pressure. That process runs on calendar time, not hours of use.

Two outside factors set the pace. Dry, arid air pulls moisture from the outer wall, so a hose in low-humidity country develops chalky discoloration and fine checking years earlier than the same hose in a humid region would. Ethanol-blended gasoline goes after the inner liner, drawing water into the line during long idle stretches and slowly degrading it, occasionally leaving gum or varnish deposits that narrow the passage. Since those mechanisms operate independently on opposite surfaces, an original hose can look serviceable and still be well past its useful life.

Preparation, Tools, and Fuel Safety

  • Fuel-rated hose in the original inside diameter, purchased a bit long
  • New clamps for the valve outlet and the carburetor inlet
  • Rubber or nitrile gloves and eye protection
  • A drain pan and a sealed, approved container for the fuel you catch
  • Screwdrivers, small sockets, needle-nose pliers, and a razor knife
  • Rags, plus a replacement inline filter if one is fitted where you can reach it

The gasoline deserves genuine caution. Its vapor is heavier than air, so it sinks and pools at floor level and lingers there instead of drifting out an overhead window — which happens to be the air you will be breathing while lying under the tank. Work outdoors or with the shop opened wide and a fan pushing air low across the floor. Clear the space of every ignition source, appliance pilot lights, space heaters, and grinders included, and keep an extinguisher where you can reach it without standing. Gloves stay on, because gasoline dries and cracks bare skin within minutes.

Removal Without a Mess

Turn the fuel valve off, then loosen the float bowl drain screw on the carburetor and let the bowl drain into your pan. Emptying the downstream side first is what keeps this from becoming a spill when you pull the lower fitting.

Raise the seat, remove the cover over the tank, and follow the hose from the valve outlet to the carburetor. Photograph the routing and note every clip and clearance point before disturbing it. Two wheel drive means no front differential hardware crowding the space, so the run is shorter and more accessible than on a 4x4 Eiger. The automatic transmission does not affect fuel delivery, though its belt housing and ducting sit in the same neighborhood along with the exhaust shield, and the new hose should be routed clear of all of it.

Slide both clamps well back, twist each hose end on its barb to break the varnish bond, and rock the end free rather than yanking. Any end that has hardened solid should be slit lengthwise with the razor and peeled off instead of pried, because a twenty year old barb cracks with almost no leverage. Wipe both fittings clean of varnish film before assembly.

Installing and Signing Off on the Repair

Cut the new hose to the exact length of the old one. Extra length lets the run droop into the exhaust shield or rub a frame edge until it wears through, so match the original. Slide the clamps onto the hose first, then push each end fully onto its barb until it seats past the raised bead.

Everything goes together dry. Grease, oil, and silicone destroy the friction a barbed fuel joint relies on and give fuel a path to creep out under the clamp, so keep all of it away from the fittings. Hot water on a stubborn hose end is the only assembly aid worth using. Position each clamp just behind the bead and tighten until the rubber swells slightly, then stop, since overtightening cuts into new hose. Clip the line back along its factory path and install a new inline filter with the flow arrow pointing toward the carburetor if one is used.

Close the drain screw, turn the valve on, and let it stand five minutes while gravity fills the line. Wipe both connections with a clean dry rag and watch for a stain returning, then start the engine and check again at idle, and once more after several throttle blips. Three clean inspections and the 2002 Eiger 400 2x4 Auto is ready for the trail.
