Removal Starts With Cutting Off the Supply

The first move on a 2002 Xplorer 250 has nothing to do with tools. Reach under the tank, find the petcock, and turn it to off. Because this machine is carbureted rather than injected, that single valve isolates the entire fuel line, so nothing downstream is under pressure and nothing will spray when you open a fitting. Let the engine idle until it stalls to burn off what remains in the float bowl, or back out the bowl drain screw and route that fuel into a pan with a short piece of hose. Then pull the seat and any plastic panel that blocks your view of the tank spigot and the carburetor inlet.

With access open, slide both clamps well back along the hose body before you touch either end. Twenty year old screw clamps are usually seized and old spring clips have gone slack, so plan on installing new ones either way. Break the hose free by twisting it on the barb, not by pulling straight, because years of fuel varnish effectively bond rubber to brass. Any hose that will not release gets slit lengthwise with a razor and peeled away. Levering at the petcock spigot to save two minutes is how a hose job becomes a tank repair.

Internally, ethanol blended gasoline is the culprit. The alcohol content pulls in moisture and slowly breaks down the hose liner, softening it and washing loose material toward the carburetor jets. This happens fastest when fuel sits still, which describes most utility quads between work projects and hunting trips. The combination explains why a line can look presentable outside and still be shedding debris inside, and why calendar age alone is a good reason to replace one on a machine of this vintage.

Reading the Symptoms

  • Fuel odor around the tank that persists long after shutdown
  • A damp spot or small puddle beneath the machine after it has been parked
  • Fine cracking, a chalky exterior, or hardened sections you can feel when you pinch the hose
  • Bogging under load, lean surging at steady throttle, or an engine that acts starved with fuel still in the tank
  • Grit clinging to a ring of dried fuel at either fitting, which marks a slow weep

The starvation symptom is easy to misdiagnose. A hose that has softened internally can partially collapse under suction, delivering enough fuel to idle normally while choking the engine the moment you ask for full throttle on a climb.

What You Need on Hand

  • Rubber or nitrile gloves
  • A sealed, fuel rated container plus a shallow drain pan
  • Replacement hose matched to the original inside diameter
  • New clamps sized for the hose you are installing
  • Screwdriver, pliers, small socket set, razor knife, and rags

Treat the gasoline handling as the real hazard of this job. Vapor is heavier than air, so it settles and collects at floor level rather than escaping through a window, which puts it right where a water heater pilot light or shop heater burner sits. Shut those appliances down, work outdoors or with the door fully open for genuine airflow, let the engine and exhaust cool completely, and keep a fire extinguisher within reach.

Installing the New Line

Trim the replacement to the same length as the piece you removed. Extra slack chafes on frame tubes or drifts into the steering path, while a short piece keeps tension on both spigots. Push each end fully onto its barb until it seats past the raised bead, and do it dry. Grease, oil, and silicone spray all belong somewhere else on this machine; on a fuel fitting they compromise the seal and let the hose creep off under vibration. If the new hose is stiff, dip the end in hot water for half a minute and it will slide on without help.

Position new clamps just behind the bead on each barb and tighten them evenly. Firm is the goal, not maximum, since crushing fresh rubber creates its own leak path. Thread the hose back through every factory clip so it stays clear of exhaust heat, the front drive components, and any spot the suspension can pinch when the chassis works through full travel.

Leak Check and Final Details

Turn the petcock on and then do nothing for several minutes. Static pressure from a full tank will find a marginal joint before the engine ever runs. Wipe a dry rag around both fittings, since fingertips detect a slow seep sooner than eyes do. Start the 250 and inspect again with fuel actively moving, then ride a slow lap of the yard and give it one final look. Two dry fittings at the end of that sequence means the repair is sound.

Before the plastics go back on, check the tank vent hose. A kinked or plugged vent creates fuel starvation that mimics a bad supply line almost perfectly, and on a 2002 machine that vent hose has aged exactly as long as the one you just replaced. Five seconds of inspection now can save you a second teardown later.
