Know What You Are Working With First
Before a wrench comes out, get clear on the 2002 Xpedition 425's fuel setup. This is a carbureted machine, so there is no fuel pump running at pressure, no in tank pump module, and no need to pull a relay or crank the engine to bleed anything down. What you do have is a petcock on the tank, a run of rubber hose from that valve to the carburetor, hose clamps at each end, and a drain screw on the float bowl. Every one of those items is repairable in your own garage with basic hand tools, and the absence of pressure in the system is the single biggest reason this job is friendly to an intermediate home mechanic.
The 425 is also a 4x4, and while four wheel drive does not change the procedure, it does change the neighborhood. Front differential hardware and the extra frame structure that supports it mean the hose takes a slightly longer path with more clearance points to respect than you would find on a two wheel drive quad.
Catching a Line Before It Strands You
A tired hose telegraphs its condition. The most common tell is fuel odor around the tank that will not go away, followed by a wet spot under the machine after it sits. Squeeze the line along its whole length: any section that feels stiff, glassy, or crunchy is past its service life regardless of how it looks. Bend it into a tight curve and watch for fine cracks opening on the outside of the bend, since that is where the surface stretches most.
Running symptoms count too. If your Xpedition pulls cleanly at low throttle but bogs when you load it up with cargo or climb a grade, a partially collapsed or internally swollen hose may be restricting flow. Lean surging at sustained throttle and a hot running engine point the same direction. Fuel stains and grit rings at the barbs confirm slow weeping that has been going on for a while.
Why the Hose Degrades
Two processes work against the line at the same time. From the outside, age and heat drive out the compounds that keep rubber flexible, and the hose hardens until vibration cracks it. Dry climates speed this considerably, which is why a quad from a high desert region often has a brittle line at the same mileage where a machine from a humid area still has a pliable one.
From the inside, ethanol blended fuel does the damage. Alcohol attracts water and slowly attacks the hose liner, softening it and washing loose particles downstream toward your carburetor jets. That process runs fastest when fuel sits still for weeks at a time, which describes most utility quads between hunting seasons and work projects. Neither failure mode needs abuse or high mileage to happen, just calendar time.
Supplies and a Real Word About Safety
- Rubber or nitrile gloves
- An approved sealed container plus a drain pan for the fuel you release
- Replacement fuel hose matched to the original inside diameter and length
- A set of new clamps, screw type or spring clip depending on what is on the machine
- Flat blade screwdriver, pliers, socket set, sharp razor knife, shop rags
Gasoline handling deserves genuine respect, not a token warning. Vapor is heavier than air and collects along the floor where you cannot see or smell it as easily, so open the door and get real airflow at ground level rather than relying on a window. Shut down any water heater, furnace, or shop heater with a standing pilot before you begin, keep a fire extinguisher within arm's reach, and never work on the fuel system with a hot engine or exhaust nearby.
Removing the Original Hose
Rotate the petcock to the off position. Let the engine idle until it dies so the carburetor consumes what is left, or open the float bowl drain screw with a short piece of hose leading into your pan. Then take off the seat and the plastics that block access to the tank fitting and the carburetor inlet.
Push both clamps back onto the hose body first. Old screw clamps often refuse to release their grip on hardened rubber, and a spring clip that has lost tension will not seal a new hose anyway, so plan on fresh hardware. Break the hose loose with a twisting motion rather than a straight pull, since decades of varnish effectively glue rubber to brass and plastic. Anything that will not release should be slit lengthwise and peeled away. That protects the petcock spigot, which is the one part on this circuit you really do not want to crack.
Note where the line sits in each clip, how it clears the front driveline, and whether an inline filter is present. If there is one, mark its flow direction before it comes out.
Installing and Verifying
Trim the new hose to match the old one exactly. Seat each end all the way onto its barb, past the retaining bead, working dry. Grease and lubricants have no place here; they compromise the seal and let the hose creep off under vibration. Warm water softens stubborn hose enough to make installation easy without any lubricant at all.
Position new clamps behind the bead on both fittings and tighten them firmly but not aggressively, since crushing fresh rubber creates its own leak path. Route the hose back through every original guide, keeping it away from exhaust heat and from anywhere the suspension or steering can pinch it as the chassis moves.
Turn the petcock on and simply wait. Give it five minutes and inspect both joints with a dry rag, since a slow seep is easier to feel than to see. Fire up the 425, let it idle while you check again, then take a slow lap of the yard and give it one final look. Two dry fittings after that sequence means the repair is done. While the panels are still off, check the tank vent hose as well, because a blocked vent produces the exact fuel starvation symptoms you just spent the afternoon chasing.
