How to Replace a Worn Fuel Line on a 2002 Polaris Xpedition 325 4x4

A 2002 Xpedition 325 4x4 has been through enough seasons that its fuel line deserves attention whether or not it has begun leaking. The failure is gradual and it comes from two directions at once, which is worth understanding before you order parts.
Two Decades of Heat, Air and Fuel
Rubber fuel hose is pliable when new because of plasticizers blended into the compound, and every heat cycle from the engine drives a small amount of that additive out. Twenty years of that leaves the material hard and glassy, no longer able to move with the chassis. Once the hose reaches that state, routine vibration and frame flex start opening hairline cracks, almost always at a bend or right behind a fitting where stress concentrates. Machines living in dry country get there sooner, because low ambient humidity pulls moisture out of the hose wall and hardens it from the outside inward.
The inner liner faces a completely different attack. Ethanol-blended pump gas draws in water and slowly breaks that liner down, and the damage compounds every time the Xpedition sits for months with fuel standing in the hose. The end result is a line that is brittle on the outside and softening on the inside, sometimes shedding material that works its way into the carburetor's small passages long before the hose actually leaks.
Carbureted, With a Valve You Can Actually Shut
This machine is carbureted, and that simplifies the entire job. A manual fuel valve at the tank stops flow when you turn it off, there is no pressurized supply hose, and nothing needs to be bled down. The carburetor also has a float bowl drain screw, which lets you empty the bowl before opening a fitting so fuel does not back out of the inlet.
Follow the full run before you cut anything. Polaris four-strokes of this era commonly use a pulse-operated fuel pump driven by crankcase pressure, so your Xpedition may have a short section from the petcock to the pump, a second from the pump to the carburetor, and a separate pulse line to the engine. All of them age together, so replace whatever feels hard rather than only the piece you first noticed. Being a 4x4, the front differential, driveshaft, and their supporting crossmembers take up space at the front of the chassis, and the hose is routed through clips that keep it away from that hardware.
Catching a Failing Line by Symptom
- A gasoline puddle or damp patch under the tank or carburetor after the machine has been parked
- A fuel smell lingering in the garage, which on a gravity-fed system means fuel is escaping while the quad simply sits
- Visible surface cracking, a chalky gray sheen, or a length of hose that stays dented after a pinch
- Bogging under load, a lean surge, hard starting, or the engine acting starved with plenty of fuel in the tank
- A varnished stain or dust-caked ring at a clamp, the usual sign of a slow weep
Because gravity never stops pulling, a cracked hose here can empty a meaningful share of the tank onto your floor overnight. Deal with the smell rather than waiting to see how big the puddle gets.
Gear Up and Ventilate
- Nitrile or rubber gloves, since gasoline strips skin oils immediately
- A sealed, fuel-rated container for drained fuel and a small pan for the float bowl
- Replacement hose in the correct inside diameter for this machine
- New clamps or a small clamp kit, because original clamps this age have usually gone soft
- Pliers, a flat screwdriver, a basic socket set, and a sharp razor knife
- Line-clamping pliers, useful if the old petcock seeps even in the off position
Gasoline vapor is heavier than air and settles into a layer at floor level where it can reach a pilot light or a trickle charger you forgot about. Work outdoors or with the door fully open and a fan pushing air out low through the space. Shut off heaters and anything that sparks, and keep a dry chemical extinguisher where you can grab it without stepping away.
Stripping the Old Fuel Line Out
Close the petcock, then remove the seat and any covers between you and the tank outlet. Trace the hose down to the carburetor so the route is clear before anything is disturbed. Slide your pan into place and open the float bowl drain to empty the bowl. If the valve weeps while shut, pinch the hose closed with clamping pliers rather than fighting an aged petcock.
Back each clamp well clear of the barb before twisting anything free. Years of fuel varnish bonds old hose to brass fittings, so break the seal with a gentle twist rather than a hard straight pull, particularly at the carburetor inlet where the barb bends or snaps easily. When a piece refuses to release, slit it lengthwise with a razor and peel it off. Photograph the routing before the hose is fully out, noting how it clears the front driveline components on this 4x4, and inspect each clip for packed grit or a polished spot on the old line that would mark a chafe point worth correcting.
Buttoning It Up Leak Free
Cut the new hose to match the original length exactly. Extra length is not insurance; slack lets the line rest against the exhaust or a frame tube until it wears through, and it can kink where the hose turns toward the carburetor. Push each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give fuel a channel to seep past a clamp, so keep them off fuel fittings entirely. If a hose end is too stiff to seat, hold it in hot water for a few seconds and it will slide right on.
Position new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Return the hose to its factory guides so it stays clear of the exhaust, the front driveshaft, and any moving linkage, then close the float bowl drain.
Open the petcock and let gravity fill the line while you watch every joint closely. Inspect by eye, wipe each connection with a clean rag, and look again for beading. Start the engine and let it idle for several minutes, then check both joints once more, because heat and vibration will find a marginal clamp that looked perfect while cold. Take a slow lap around the yard, shut down, and inspect one final time before the covers and seat go back on. With everything already open, fitting a fresh inline filter and cleaning the petcock screen is a worthwhile use of ten more minutes on a machine of this age.
