Buy the right hose and the right clamps, and this job takes under an hour on a 2002 Magnum 500 4x4. Buy the wrong hose — generic tubing, the wrong inside diameter, something not rated for gasoline — and you will be doing it again before the season ends, possibly after cleaning fuel off the garage floor. Parts selection and workspace setup deserve as much attention as the wrenching itself.
Choosing the Correct Hose and Clamps
Match the inside diameter to the original. Hose that is slightly oversize will not seal against the barbs even with a clamp crushed down on it, and undersize hose stretches thin and splits at the fitting. Buy a length a few inches longer than you need so you can trim precisely rather than settling for whatever the package happens to contain.
Clamps matter just as much. Fresh spring clips or properly sized worm-gear clamps both work; what fails is reusing the originals, whose tension has relaxed after twenty-plus years of heat cycling. Pick up a couple of spares, since these things have a habit of springing off into places you cannot reach.
The Rest of the Kit
- Nitrile or rubber gloves and safety glasses
- A drain pan plus a sealed metal or approved plastic container for captured fuel
- Flat-blade screwdriver and needle-nose pliers for clamps
- A small socket set for seat and bodywork fasteners
- Clean rags, a sharp utility blade, and a flashlight for working around front driveline hardware
Gasoline, Vapor, and Ventilation
Gasoline vapor is denser than air. It sinks, spreads across the floor, and stays there for a long time, which is why a cracked window at head height accomplishes essentially nothing. Push the Magnum outside or open the overhead door completely so air moves at ground level.
Before opening a fitting, extinguish anything with a pilot light, move grinders and torches out of the space, and disconnect the battery negative terminal so a dropped tool cannot arc against the frame. Keep gloves on the entire time, because gasoline strips the oils out of skin on contact and soaks into clothing that stays flammable for hours. Fuel-wet rags go into a sealed metal can, never a shop trash bin, and a dry chemical extinguisher within arm's reach is cheap insurance.
Confirming What You Are Working On
The 500 is carbureted with a gravity-feed supply. Fuel exits the tank through a hand-operated petcock, travels down a single rubber hose under nothing more than the fuel column's own weight, and enters the carburetor at the float bowl inlet with a clamp securing each end. There is no pump and no pressure, so nothing needs to be relieved before disassembly, and turning the petcock off genuinely stops the supply.
This four-wheel-drive model carries a front differential and driveshaft, and the hose usually threads a slightly longer route around that hardware through an extra retaining clip. The procedure is the same as on a two-wheel-drive machine; you simply have less room for your hands, so trace and photograph the routing before anything comes loose.
Why the Old Line Needs Replacing
Fuel hose ages out regardless of use. The plasticizers keeping the rubber pliable leach out over time, and a hose without them stiffens until it cracks wherever it bends over a barb. Heat from the 499cc single accelerates it at the carburetor end, vibration hammers both fittings, and dry climates dehydrate the rubber further.
Inside, ethanol-blended fuel breaks down the liner, and gas standing in the line for months leaves gum that narrows the passage. Symptoms show as fuel puddling under the machine, a persistent gasoline smell, visible cracking or a hardened section, and an engine that bogs under load, surges lean, or acts starved with a full tank.
Removal and Reassembly
Close the petcock and let the engine idle until it stalls so the carburetor empties. Remove the seat and any panel in the way, slide the drain pan underneath, and open the float bowl drain screw to release the remaining fuel before disturbing a clamp. Push both clamps back onto the hose body so they stay captive.
Twist the hose gently on each barb to break the varnish bond that has formed over the years, then work it off. If an end will not release, slit it lengthwise with the blade and peel it away rather than prying — the brass carburetor spigot and the petcock outlet both crack easily. Extract the line from its clips and past the front differential brackets in sequence, noting the path, and keep the old hose for length reference.
Cut the replacement to match the original exactly. Slip the new clamps on, then push each end fully onto its barb until it seats against the shoulder. Assemble dry — grease, oil, or silicone on a fitting builds a leak path and swells the rubber over time. Hot water for a few seconds softens a tight end. Position each clamp just behind the raised bead and tighten only until the hose wall bulges slightly; a clamp crushed down hard slices into the rubber and creates the weep you are trying to prevent. Return the hose to every original clip so it stays clear of the header, the steering, and the front driveline.
Testing and Buttoning Up
Open the petcock and let gravity fill the hose and float bowl while you watch. Wipe both joints with a clean rag and look for beading or a spreading wet edge over the next several minutes. Start the engine and repeat the inspection at idle, since vibration reveals slow seepage a static test cannot.
Let it warm up, shut it down, and check a third time as everything cools. Cycle the handlebars fully both directions to verify clearance through the whole range of steering travel. If your Magnum has an inline filter along the run, swap it while access is easy, because a new hose feeding a clogged filter still leaves the 500 short on fuel. Two clean inspections and the bodywork goes back on.
