They begin as restriction, which shows up as a quad that idles fine and then bogs the moment you actually ask it to work. Understanding that is the fastest way to diagnose the problem correctly, and since this Magnum is carbureted with a manual petcock and unpressurized plumbing, fixing it once you have identified it is refreshingly simple.
How a Failing Hose Behaves
Watch for the full range of symptoms rather than just looking for a puddle:
- The engine bogging under load, stumbling lean at higher rpm, or dying as though out of fuel with gas still in the tank
- A gasoline odor around the tank that never quite goes away
- Fuel pooled on the floor or the skid plate after the machine has sat overnight
- Fine cracks, crazing, or hardened glassy sections felt by pinching along the hose
- A dried, dust caked ring at either barb where fuel has been seeping and evaporating
The drivability symptoms come from a narrowed bore. Idle needs so little fuel that a badly restricted hose supplies it without complaint, and only under throttle does the float bowl fall behind. That is why the carburetor gets blamed and rebuilt when the real culprit is a dollar's worth of rubber.
What Ages Fuel Line Out
Two mechanisms run in parallel. From outside, the plasticizers keeping the rubber pliable slowly migrate out under repeated engine heat cycles, and the hose stiffens until it no longer grips its barbs or tolerates the bends it is routed through. Arid climates accelerate this by pulling moisture out of the hose wall, so identical machines in different regions age their hose on different schedules.
From inside, ethanol blended fuel does the work. Gasoline left standing in the line during long breaks absorbs moisture and softens the liner chemically, while evaporation deposits gum and varnish that shrink the passage. That combination explains why a hose can look fine and still be both restricting flow and shedding debris toward the carburetor.
Setting Up and Handling Gasoline
Collect nitrile gloves, eye protection, an approved sealed container for drained fuel, fuel rated hose in the original inside diameter, new clamps, a flat blade screwdriver, needle nose pliers, a razor knife, and rags. Line clamping pliers are unnecessary on this Magnum since the petcock does the shutting off, though they are essential on injected machines that have no valve at all.
Then handle the fuel properly. Gasoline vapor is heavier than air and settles into a layer along the floor, right at the level your face sits when you reach under the tank, so work outdoors or with the door fully open. Clear the space of battery chargers, hot work lights, grinders, and anything with a pilot flame, and put fuel soaked rags in a sealed metal container outside when you are finished.
Removal Sequence
Close the petcock and let the engine idle until it stalls, which empties the majority of the hose. Disconnect the battery negative cable, then pull the seat and any plastic panel between you and the tank valve or the carburetor inlet.
Slide a pan into position and open the float bowl drain screw, emptying the carburetor on purpose instead of onto the ground. Move each clamp back along the hose and off the fitting. Twist the hose on the barb to break the varnish bond, then pull straight off. Hose that has bonded itself on over twenty plus years should be slit lengthwise with a razor knife and peeled, never pried, because the brass petcock spigot is easy to crack.
Trace the routing before it is gone. As a two wheel drive machine this Magnum has no front differential or front driveshaft occupying the space, so the tank to carburetor run is shorter and less obstructed than on the 4X4 version, but the retaining clips still hold the hose clear of the exhaust and need to go back the same way.
Putting the New Line On
Match the replacement to the old hose's length exactly. Too long and it sags against the frame or fouls the steering; too short and it keeps constant tension on both fittings. Push each end fully onto its barb until it bottoms against the shoulder, and do the whole assembly dry. Grease, oil, and silicone on a fuel fitting defeat the seal and let the hose walk off under vibration, so keep all of it away. A dip in hot water softens a stiff end enough to slide on with no lubricant at all.
Position fresh clamps immediately behind the raised bead on each barb so they cannot slip off, and snug them evenly — secure without crushing the hose. Reseat the line in every factory clip, well away from hot surfaces and moving suspension parts.
Confirming It Is Sealed
Reconnect the battery, open the petcock, and let the line refill. Put a clean dry rag under each joint and simply watch for several minutes with the engine off, since a gravity fed system will show a slow weep at rest. Then start the engine, examine both ends at idle, and blip the throttle to flex the whole assembly.
Ride a short loop, then check again while the machine is hot, because expansion and vibration find the clamp that looked acceptable cold. Finish by inspecting the filter screen behind the petcock and verifying the tank cap vent breathes freely. A plugged vent starves the engine identically to a bad hose, and eliminating it now means the symptoms you fixed stay fixed.
