Replacing the fuel hose on a 2002 Bayou 300 4x4 is a modest job with one hard rule: assemble everything before you break the first connection. Reaching for a missing clamp with fuel running out of a fitting is how a tidy repair turns into a mess on the floor. Put this together first:

  • Gasoline rated hose matched to the original inside diameter, bought slightly long so you can trim to fit
  • New clamps — spring clips or small worm gear clamps, sized to the hose
  • Nitrile or rubber gloves plus eye protection
  • An approved fuel container and a funnel
  • A short scrap of hose to bridge from the float bowl drain to the container
  • Line clamping pliers, useful whenever a twenty year old petcock no longer seals perfectly
  • Flat blade screwdriver, small socket set, needle nose pliers, a fresh razor blade, and rags

Do not substitute generic clear vinyl tubing for proper fuel hose. It hardens and yellows within a season on ethanol blended gas and tends to swell at the barb rather than grip it. Match the factory inside diameter as well, because an oversize hose seals through clamp pressure alone and will eventually creep off the fitting.

Handling Gasoline Without Drama

The important thing to internalize is that gasoline vapor is heavier than air. It does not rise and disappear out a window; it sinks, pools at floor level, and travels along the ground toward the nearest ignition source. Roll the Bayou outdoors if the weather cooperates. Inside, open the overhead door completely and put a fan low to move air out of the space rather than swirling it around your bench.

Then clear the ignition sources that are easy to overlook: pilot lights on water heaters and shop heaters, battery chargers, grinders, and drop cords in the work area. Avoid working over a floor drain. Keep gloves on throughout, cap the fuel container except while actively pouring, and set fuel soaked rags outside to dry rather than leaving them in a pile.

Confirming How Fuel Reaches the Engine

The 2002 Bayou 300 is carbureted, which keeps this straightforward. No fuel pump, no pressurized circuit to relieve, no injector, and no locking quick connect coupler in the line. The tank sits high under the front bodywork, a manual petcock threads into its base, and gasoline drops by gravity through a short rubber hose to the carburetor inlet. The petcock is your shutoff for the entire job, and the carburetor has a float bowl drain screw so the bowl can be emptied on purpose.

Being the four wheel drive version, this Bayou has a front differential and driveline ahead of the engine. The core procedure is identical to the 2x4, but the hose can pass closer to frame crossmembers and driveline hardware, so expect a slightly tighter reach and an extra clearance point or two when routing the replacement.

What Ruined the Old Hose

Age works on the hose from the outside in. The plasticizers that keep rubber flexible slowly migrate out, leaving stiff, glassy material that develops surface checking and then splits, always at a bend first. Engine heat cycles and frame vibration accelerate that, and dry, sun exposed storage accelerates it further because low humidity and ultraviolet exposure both strip flexibility from rubber.

Ethanol blended fuel works from the inside out. Alcohol attracts moisture and gradually degrades the hose liner, doing the most harm when the machine sits for months with fuel in the system. The liner softens and sheds material into the fuel stream while the exterior hardens, and that debris turns into the gum that plugs small carburetor passages. Symptoms to look for include a fuel stain on the floor under the petcock, a lingering gasoline smell in a closed shed, visible cracks or hardened rubber, dirt caked into a damp ring at either fitting, and an engine that bogs on climbs or feels starved with fuel still aboard. On a gravity system a crack admits air as easily as it releases fuel, so the resulting lean stumble is routinely misdiagnosed as a carburetor problem.

Removal Without Damaging Fittings

Shut the petcock off, and if it seeps past its internals, clamp the hose closed a few inches below the tank. Drain the float bowl next by fitting the scrap hose to the drain nipple, routing it into your container, and backing the drain screw off a turn. Remove the seat and the plastic over the tank so both ends of the line are exposed at the same time, and note the routing and each clip before anything comes loose.

Slide both clamps well back along the hose, then rotate the hose on its barb to break the varnish bond that years of fuel has created. Old rubber rarely lets go willingly. When it fights you, split it lengthwise with the razor and peel it off rather than prying at the petcock spigot or the carburetor inlet with a screwdriver. Those fittings are soft metal, and a scored sealing surface will weep no matter how tightly you clamp the new hose over it.

Fitting the New Line and Confirming It Holds

Lay the old hose straight next to the new one and cut to match. Do not add slack, because extra length lets the line sag toward the exhaust or chafe a frame edge, and space at the front of a 4x4 chassis is already limited. Push each end fully onto its fitting, dry, until it bottoms out past the raised bead. Leave grease, oil, and silicone off the barbs entirely; anything slick defeats the friction seal and lets the hose creep off under vibration. Hot water for a few seconds is the right way to soften a stubborn hose.

Set new clamps just behind each bead and tighten evenly, stopping as soon as the hose will not rotate by hand. Route the line back through its original clips so it clears the exhaust header, steering hardware, and front driveline. While the panels are off, check that the fuel cap vent is open, since a blocked vent creates tank vacuum and starves the carburetor exactly like a collapsed hose.

Prove the repair before you ride it. Wipe both joints bone dry, open the petcock, and let the system sit for five minutes without starting. Inspect each fitting and run a dry finger underneath, because fuel travels along a hose before it drips and the wet spot is not necessarily the source. When static comes back clean, start the engine and check again at idle, since vibration finds a clamp that barely passed. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short local ride before a long day out.
