Start by Confirming What Feeds the Engine

Before any tools come out, be clear on how the 2002 Rubicon moves fuel. This year is carbureted, and the 499cc single is fed by gravity through a petcock valve mounted at the tank. That means you have a genuine shut–off available, no electric pump to depressurize, and a carburetor float bowl with a drain screw that lets you empty the downstream side before you disconnect anything. If you have worked on a later injected Rubicon and remember pulling pump fuses and cycling the key, none of that applies here. This is the simpler side of the family.

Setting Up: Parts, Tools, and Vapor Safety

Everything you need for this job fits on a small tray:

  • Fuel hose in the stock inside diameter, a few inches longer than the old piece
  • Replacement clamps, either worm gear or pinch style, to match what came off
  • Nitrile or rubber gloves and safety glasses
  • A drain pan and a sealed container approved for holding gasoline
  • A stubby flat blade screwdriver, a small socket set, and a fresh utility blade
  • Rags — more than you think you need

The safety note here is short but real. Gasoline vapor is denser than air, which means it sinks and creeps along the floor until it reaches an ignition source. Water heater pilots, furnaces, and portable shop heaters are the usual culprits, and they are often behind you where you have stopped noticing them. Roll the Rubicon outside or open the overhead door completely, turn off anything with a flame, and keep an extinguisher where you can reach it while kneeling. Wear gloves for the duration; fuel strips the oil out of skin fast.

How Fuel Hose Ages Out

A hose on a machine this old is well past its design life even if it has never leaked. Rubber loses the plasticizers that make it flexible over the years, and the wall left behind is stiff and glassy. Heat cycling from the engine and the endless vibration of trail work then convert that stiffness into visible cracking, working from the outer surface inward until the hose can no longer be trusted.

Where the quad lives changes how fast this happens. In arid regions, dry air and strong sunlight pull moisture out of the rubber and shorten hose life noticeably. From the inside, ethanol–blended fuel is the aggressor: left standing in the line through long gaps between rides, the alcohol pulls in water and degrades the liner, occasionally leaving gum deposits that end up plugging the carburetor's jets. Both processes run at once, and neither is visible from a casual walk–around.

Catching a Bad Line Before It Leaves You Walking

A gravity–feed system tends to show its leaks rather than hide them, so a fuel puddle beneath the machine after it has been parked with the petcock open is the clearest signal you will get. A strong, persistent gasoline smell in the shed comes a close second. Inspect the hose by hand with the engine cold: bend it gently and watch for cracks that open along the outside, feel for hard or swollen stretches, and check both clamps for a dirt–caked ring where fuel has seeped and dried repeatedly.

Performance symptoms round out the picture. A line that is collapsing internally or shedding material chokes flow to the carburetor, and the engine responds by bogging under acceleration, running lean, or acting like it is nearly out of gas when the tank still has plenty. Riders often chase carburetor problems for weeks when the real culprit is a hose that is two decades old.

Removing the Old Line

Close the petcock before anything else. With the valve shut, the tank is isolated and you can work without fuel running out of the tank outlet. Take the seat off, pull whatever plastics block your view of the tank spigot and the carburetor inlet, and follow the hose end to end so you know which clips have to release.

Slide the drain pan under the carburetor and open the float bowl drain screw to empty the fuel still sitting downstream. That single step keeps most of the mess out of the engine bay. Loosen the clamp at the carburetor, walk it back along the hose, and work the line off the inlet spigot. Do the same at the petcock. Where old varnish has glued the hose to a barb, twist it a quarter turn to break the bond instead of yanking, and if it will not release at all, cut it lengthwise and peel it away rather than putting stress on the petcock or carburetor fitting.

Pay attention to the path the hose takes on the way out. Being a 4x4, this Rubicon carries a front differential and additional frame structure that a 2WD machine lacks, which gives the line a slightly more involved route past clearance points. A photo of every clip before the last one releases saves guesswork on reassembly.

Fitting the Replacement and Verifying No Leaks

Trim the new hose to the original length. Extra line chafes on a frame tube or drifts toward the exhaust, and a piece cut short keeps steady tension on the fittings. Slide each end fully onto its barb until it bottoms out, dry. Do not apply grease, oil, or silicone spray to help it along — lubricant on a sealing surface is exactly what lets fuel weep out under a clamp. Warm the hose end in hot water for ten or fifteen seconds if it fights you.

Position new clamps just past the raised bead on each spigot and tighten them until firm, stopping before you deform the rubber. Confirm the hose runs in a smooth downhill sweep with no kinks, since gravity feed needs an unrestricted path to the float bowl. Close the float bowl drain screw, then reseat the line in its original clips clear of the driveline and exhaust.

Open the petcock and let head pressure fill the line while the engine is still off. That is your first and best leak check: wipe both joints with a clean rag and look for any beading or spreading dark ring. Then fire the engine, let it idle several minutes, and inspect again before taking a slow loop around the property and checking one final time. If flow still seems restricted after a clean install, the inline fuel filter and the screen inside the petcock are the logical next suspects on a carbureted machine like this.
