The messiest part of this job happens in the first five minutes, so that is where the planning belongs. Your 2002 Foreman 450 is carbureted, with a manual fuel valve beneath the tank and gravity moving fuel down one hose to the carburetor. Nothing is under pressure, but the tank sits above the work area and the float bowl holds fuel of its own, so getting the gasoline out deliberately and into a container is what determines whether this stays a clean repair.
Emptying the System Before You Open It
Rotate the fuel valve to off and give it a moment. Disconnect the battery negative cable next so no tool can create a spark near fuel vapor. Now slip a short length of clear tubing over the carburetor float bowl drain, route it into your container, and back out the drain screw. The bowl empties, and so does the standing fuel in the hose above it. That is the whole trick: with the bowl drained, the hose surrenders only a small amount of residual fuel when the fittings come apart, easily caught with a pan and a rag.
Tools, Parts, and a Straight Note on Fuel Safety
Set out the following before you begin:
- Nitrile or rubber gloves and eye protection
- An approved gasoline container and a wide drain pan
- New hose matched to the factory inside diameter, rated for continuous gasoline contact
- Fresh clamps or a clamp assortment, plus pliers suited to the factory clip style
- Clear tubing for the float bowl drain
- A razor knife, sockets and drivers for the seat and fender hardware, and plenty of rags
Gasoline vapor is heavier than air. It sinks, spreads across the floor, and gathers in low areas at exactly the height you occupy while working under the tank, which is why an open window above the bench accomplishes almost nothing. Move the Foreman outside or open the overhead door fully so air moves at ground level. Shut off water heaters and any appliance with a standing pilot flame, keep grinders and torches out of the space, and set an extinguisher on the floor within reach.
Why the Original Hose Went Hard
Fuel line rubber stays flexible only while its plasticizers remain in the compound, and repeated heat cycling drives them out over the years. The hose grows stiff and glossy, loses its ability to damp vibration, and starts to crack where it stretches over a barbed fitting or sits squeezed under a clamp. That location is unfortunate, because a clamp hides it from any casual inspection.
Two additional factors matter. Dry, low humidity climates continually draw moisture out of the hose wall, hardening it years earlier than it would in a wet region. Ethanol blended gasoline works from the inside instead, absorbing moisture while the machine sits idle and degrading the inner liner into gum and varnish. That residue bonds the hose to its fittings and can eventually shed particles into the carburetor. Both processes have had two decades to work on any Foreman of this vintage.
Signals a Rider Should Not Dismiss
Check the line when you see or smell:
- Fuel wetness on the skid plate or a stain where the machine parks
- A gasoline odor lingering around the quad after the engine has cooled
- Cracks, a chalky surface, or a hardened stretch you can feel between your fingers
- Bogging on a pull, hesitation off idle, or the engine acting starved with fuel aboard
- A ring of caked dust at either clamp from fuel seeping and drying repeatedly
On a gravity fed engine, a crack sometimes lets air in rather than fuel out, giving you a lean surge and a perfectly dry floor. That still counts as a failing hose.
Working the Line Out of the Chassis
Remove the seat and whatever fender or panel blocks a clear view of the tank outlet, then slide both clamps well back from their fittings. Twist each hose end gently on its barb to break the varnish bond rather than pulling hard. If a hose has bonded solidly to the fuel valve spigot, slit it lengthwise with the razor and peel it away, because prying on that spigot risks damaging a part far more expensive than the hose. Follow the routing and note each clip as the line comes free. This is a 4x4 model, so a front differential and its supporting frame structure crowd the path more than they would on a two wheel drive quad, and the electric shift components and wiring nearby are one more thing the new hose must stay clear of.
Installing the Replacement and Verifying the Seal
Cut the new hose to the original length. Extra length sags into the frame or drifts toward the header, while a short piece pulls at both fittings whenever the engine rocks on its mounts. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone spray never belong on a fuel fitting, since lubricant gives gasoline a path past the clamp and can carry contamination into the carburetor. A stubborn hose end softens nicely with fifteen seconds in hot water.
Place each new clamp just behind the raised bead on its fitting so it cannot creep off, then tighten evenly until the hose is held firmly without being crushed. Return the line to its factory clips, confirm real clearance from the exhaust and the front driveline, and make sure the tank vent hose is open and unkinked while you still have access, because a blocked vent mimics fuel starvation almost exactly.
To finish, close the float bowl drain screw, Reconnect the battery, and open the fuel valve. Let gravity refill the line and bowl for a full minute, then dry both joints and study them under bright light. Any dampness means the hose is not fully seated or a clamp wants another quarter turn. Start the engine, let it idle to operating temperature, and inspect once more while it runs and vibrates. With the hose already off, clean or renew the inline filter or the screen at the fuel valve as well. That kind of easy access belongs to carbureted machines like this Foreman; the fuel injected utility quads that followed bury the filter inside the tank with the pump, out of reach from the visible line.
