Replacing a Cracked Fuel Line on a 2002 Honda TRX450 Foreman 4x4

Start with a five minute inspection, because that is usually all it takes to decide whether the fuel hose on your 2002 TRX450 Foreman 4x4 has anything left to give. This Foreman is carbureted, so the run you are examining is a short piece of rubber between the tank petcock and the carburetor inlet, fed by gravity with no pump and no pressure behind it. That makes the hose easy to reach and easy to judge by hand, and it makes replacement a hand–tool job rather than a shop visit.
Inspecting the Line Hands On
With the engine cold and the petcock closed, run your fingers along the entire length of the hose from the tank down to the carburetor. Healthy fuel hose feels springy and returns to shape when you release it. A tired one feels hard, and if you flex it into a tight bend you will see fine cracks open along the outside of the curve. Check the last inch at each barb especially closely, since that is where heat and constant flexing concentrate and where failures usually begin.
Look for a chalky gray bloom on the surface, any soft swollen area, and dark rings of dust stuck to the hose or the fittings, which is dried fuel residue marking a slow seep. If the hose has taken a permanent set in the shape of its routing and will not straighten, it is done regardless of whether you can see cracks yet. On a machine from 2002 the sensible move is usually replacement.
The Chemistry Behind the Failure
Fuel hose does not wear out from mileage. It cures. The plasticizers that keep the wall flexible migrate out over years, and the rubber left behind is stiffer, slightly smaller, and far less tolerant of flex. Engine heat drives the process, and dry climates accelerate it further by pulling residual moisture out of the hose wall and hardening the outer skin until it crazes.
Ethanol–blended pump gas comes at the same hose from the inside. Alcohol in the fuel attracts water, which slowly degrades the inner liner, and fuel that sits still for months leaves gum and varnish that both cement the hose to the barbs and break loose as fine debris headed for the carburetor jets. Age and chemistry together explain why a hose can look passable and still be causing a lean stumble.
Symptoms You Should Not Ride Through
Any of these means the hose deserves attention now:
- A fuel puddle under the machine or a wet track down the frame after it sits
- A gasoline smell strong enough to notice as soon as you walk into the shed
- Visible cracking or a hard glassy section anywhere along the hose
- Bogging under load, poor pull on hills, or the machine acting starved when the tank is not low
- Fuel weeping at a barb, often visible only as a dust–caked collar around the fitting
Since the tank sits above the carburetor on this gravity system, an unnoticed leak with the petcock open can put the contents of the tank on the floor.
Gathering Supplies and Keeping the Air Clear
Have all of this ready before anything comes apart:
- Rubber or nitrile gloves and eye protection
- A drain pan plus a sealed fuel–rated container for recovered gas
- Gasoline–rated hose in the original inside diameter, cut long and trimmed to fit
- Fresh clamps matching the factory style, worm gear or spring clip
- Screwdriver, needle–nose pliers, a pick, sockets for the seat and fenders, and clean rags
Do the work outdoors or with the door fully open. Gasoline vapor is heavier than air and slides along the floor, so a pilot light or shop heater at the far end of the building is a real ignition risk while a line is open. Keep the recovery container capped, and take the fuel–soaked rags outside when you are finished.
Getting the Old Hose Free
Turn the petcock to OFF and verify it is seated in the detent. Pull the seat and any fender panel or tank shroud that blocks the run. Slide the pan under the carburetor and open the float bowl drain screw so the bowl and hose empty through the overflow tube, then close it again. An empty line is a clean line to remove.
Work each clamp back along the hose and off the barb. Twist the hose end to break the varnish bond before pulling; on a machine of this vintage the rubber is often bonded to the fitting. If an end refuses to release, slit it along its length with a razor and peel it away rather than levering on the petcock spigot or the carburetor inlet. As you go, note the routing on this 4x4 chassis, where the front differential and driveshaft fill the lower frame and the factory clips hold the hose clear of that hardware and the exhaust. Keep the tank vent hose separated so nothing gets crossed later.
Installing the Replacement and Checking Your Work
Cut the new hose to the length of the old one. Extra slack lets it drift into the front driveline; a short piece pulls at both fittings whenever the engine rocks. Push each end on dry, seating it fully against the shoulder of the barb. Do not use grease, oil, or silicone spray to ease the fit — a lubricated sealing surface leaks and cannot be cleaned up after the fact. Dip the hose end in hot water for a few seconds if it is stubborn. Place the clamps behind the raised bead on each fitting, tighten evenly without crushing the wall, and restore the hose to every original clip.
Close the drain screw, turn the petcock to ON, and watch both joints for a full minute. Wipe them with a dry rag and look again, then switch to RES and repeat, since that position draws from lower in the tank. Start the engine and inspect once more at idle while the hose comes up to temperature, and only then reinstall the plastics. If your Foreman still hesitates after a dry, sealed install, the old hose had probably already fed debris into the carburetor, which makes the float bowl and jets the next thing to open.
