Ethanol, Age, and Fuel Line Replacement on a 2002 Foreman 400 4x4

The fuel hose on a 2002 TRX400 Foreman 4x4 is fighting a battle on two fronts, and it has been losing slowly for twenty years. The outside of the rubber is drying out and hardening. The inside is being worked on by the fuel itself. Understanding both mechanisms makes it obvious why this particular part deserves replacing on age rather than on appearance.

Two Kinds of Damage Happening at Once

Fuel hose is soft and conformable because of plasticizing compounds blended into the rubber during manufacture. Those compounds slowly migrate to the surface and evaporate away, and heat cycling from the air–cooled 395cc single accelerates their departure with every warm–up and cool–down. The hose stiffens in stages, its surface fades to a chalky gray, and eventually cracks open along the outer radius of the tightest bend, where stress concentrates. Riders in dry inland and desert regions reach that point noticeably sooner, since low ambient humidity draws moisture out of the rubber wall from the outside in.

Modern ethanol–blended pump gas causes the second kind of damage. Alcohol is hygroscopic, so fuel left standing in the hose during a long idle stretch pulls in atmospheric moisture and begins breaking down the inner liner. That liberates fine particles that travel downstream toward the carburetor and leaves gum and varnish in the petcock screen and the carburetor's small passages. The net effect is a hose growing brittle outside while softening and shedding inside, which is exactly why a visual inspection alone can be misleading on a machine of this vintage.

Symptoms Worth Investigating

  • Gasoline pooling on the skid plate or floor under the tank or carburetor after the quad has been parked
  • A persistent fuel smell in an enclosed building long after the engine has cooled
  • Fine cracking, crazing, or a dried gray finish visible on the hose
  • Rubber that will not compress between finger and thumb
  • Bogging under load, lean surging on climbs, or a stall that feels like running out of gas
  • Switching to reserve sooner than the fuel level should require, which points to restricted flow rather than low fuel

Confirming the Fuel System on This Machine

The 2002 Foreman 400 uses a carburetor. A mechanical petcock at the tank offers off, on, and reserve, and fuel arrives by gravity, so no part of the line carries pressure. That shapes the whole approach. On a fuel–injected quad the hose remains pressurized after shutdown by an in–tank electric pump, so you would begin by pulling the pump fuse or relay and cranking until the engine stalls, the fuel filter would sit inside the tank as part of the pump module rather than inline where you can see it, and some fittings would be self–locking quick–connect couplers requiring no clamp. Here the shutoff is mechanical, the hose ends are clamped, and the carburetor has a float bowl drain screw that empties the low side on command.

Being the four–wheel–drive version, this chassis carries a front differential and driveshaft under the frame, so the hose runs through slightly tighter clearance than a two–wheel–drive layout requires and depends on its clips to stay clear of that hardware and the exhaust header.

Getting Set Up Safely

Have ready fuel–rated hose in the original inside diameter, new clamps in the original style, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, a flat–blade screwdriver for the bowl drain, basic sockets, a sharp utility blade, rags, and a flashlight.

Gasoline vapor is heavier than air. In a closed garage it does not vent upward, it sinks and pools across the floor at exactly the height you will be kneeling. Roll the Foreman outdoors if conditions permit, and if not, open the door fully and set a fan at ground level pushing air out of the building rather than merely circulating it. Extinguish pilot lights, move battery chargers and power tools clear, and disconnect the negative battery cable before you open any fuel fitting.

Taking Off the Old Hose

Rotate the petcock to off. Remove the seat and the tank cover so both hose ends are accessible. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl and the hose drain into it before you disconnect anything. Retighten the screw once flow stops.

Slide both clamps back along the hose until they clear their barbs. Twist the hose on each fitting to break the varnish bond that has built up between rubber and metal, then work it free in stages rather than pulling. Force will bend a petcock spigot or crack a carburetor inlet long before hardened rubber gives up, so slit any seized section lengthwise with the blade and peel it off in two halves. Trace the removed line back through its clips so the new one follows the same path.

Installing New Line and Confirming It Seals

Lay the old hose flat and cut the replacement to match. Do not add slack; a long hose eventually leans against the exhaust or chafes a frame edge. Slip the clamps on before installation, then press each end fully onto its barb until it seats against the shoulder. Install dry — grease, oil, and silicone spray all leave a film on the sealing surface that gives fuel a route to creep past a clamp, and none are needed. A stiff hose end softens fine after thirty seconds in hot water.

Set each clamp just behind the raised bead on its fitting and tighten evenly until the rubber is held firmly without being cut. Route the hose back through its original clips.

Reconnect the battery and turn the petcock on. Gravity means the line is full and loaded immediately, so watch both joints closely for a full minute; a marginal seal shows as a bead forming at a clamp edge. Wipe both fittings with a dry rag and inspect a second time so leftover fuel from removal is not mistaken for a leak. Start the engine and let it idle several minutes, then check both connections with a light while the machine is hot and vibrating. Dry fittings through a warm idle mean the job is complete. Reinstall the cover and seat, and take one look under the Foreman after its first working ride.
