Diagnosis comes before parts. A 2002 Recon that bogs on a climb, smells like gas in the barn, or leaves a spot on the floor is telling you something specific, and fuel hose is near the top of the suspect list on a machine of this vintage. Sorting the symptoms first means you replace the right thing and understand what you are actually fixing.

What a Dying Hose Actually Feels Like

There are two symptom families. The first is leakage: a persistent raw fuel odor around the quad hours after shutdown, a damp ring or outright puddle beneath the left side of the engine, and dust caked into a collar at one of the fittings where fuel has seeped and dried repeatedly. On a gravity-fed machine, a leak upstream of the carburetor can quietly drain the tank overnight with the key off.

The second family is delivery trouble. A hose whose inner liner has swollen or collapsed restricts flow, so the float bowl cannot refill quickly enough and the engine leans out under load, bogging on hills or hesitating when you snap the throttle open. A hose shedding varnish and rubber particles plugs the jets, producing the same starved behavior in a more erratic pattern. If your Recon runs fine at light throttle and stumbles when you ask for power, the fuel supply is the first place to look.

Hands-On Inspection

  • Pinch the hose along its full length with the petcock closed and note any section that feels hard rather than springy
  • Flex the bend near the carburetor and look for fine cracks opening in the outer surface
  • Check for a chalky or gray cast, which means the compound has dried out
  • Look for staining or wetness at both barbs
  • Squeeze and release to confirm the hose recovers its shape instead of staying flattened

The Fuel System on This Recon

Your 2002 model is carbureted. Fuel leaves the tank through a manual petcock, travels down one short rubber hose, and enters the carburetor inlet by gravity alone. That means no pump, no pressure, and no electrical component to isolate. Set the valve to OFF and the supply stops, which is a considerably easier starting point than an injected quad, where the in-tank pump holds the supply line pressurized and you must pull the pump fuse and run the engine until it stalls before opening any fitting.

This is a two-wheel-drive chassis, so the hose takes a short, unobstructed path from tank to carburetor. On four-wheel-drive utility models the line has to work its way around a front differential and additional frame bracing, adding routing clips and clearance points to the job. The Recon's run is right in front of you once the seat and tank cover come off.

Why the Rubber Gave Out

Two forces work on the hose simultaneously. From the outside, heat cycles from the air-cooled single drive plasticizers out of the rubber year after year, and the hose stiffens until it cannot flex at its bend. Dry climates accelerate that hardening by pulling moisture out of the hose wall, which is why the same machine ages differently in Arizona than in Ohio. From the inside, ethanol-blended fuel attracts water and degrades the liner, and any fuel that sits still for an extended stretch oxidizes into gum and varnish that both stiffen the hose and shed debris downstream.

Preparation and Handling Gasoline

Set out gasoline-rated hose in the correct inside diameter, two fresh clamps, gloves, eye protection, a sealed fuel container with a funnel, a screwdriver and pliers, a socket set for the plastics, a razor blade, and rags. Replace the clamps rather than reusing them, since old spring clamps lose tension and worm-gear bands deform after their first tightening.

The real hazard here is vapor, not fuel. Gasoline vapor is heavier than air, so it flows down off the machine and spreads across the floor toward pilot lights, shop heaters, and battery chargers. Work outdoors or with the overhead door fully open, shut off anything with a flame in the space, keep the drained fuel capped instead of sitting in an open pan, and wear the gloves because gasoline pulls the oils right out of your skin.

Taking It Apart and Putting It Back

Close the petcock. Run a hose from the carburetor's float bowl drain into your container and open the drain screw so the low point of the system empties without spilling. Slide both clamps back along the hose, then twist the hose a quarter turn at each barb to break the varnish bond before pulling. A hose too hard to twist should be slit lengthwise with a razor and peeled off the spigot rather than pried, protecting the petcock outlet and carburetor inlet from cracking. Photograph the routing before the old piece is out.

Cut the replacement to match the original length exactly. Soften the ends in hot water, then push each fully onto its barb past the retaining bead. Install everything dry, because grease, oil, or silicone on a barb keeps the rubber from gripping and opens a weep path clamping cannot close. Position the new clamps immediately behind the bead at both ends and snug them evenly without biting into the hose. Duplicate the original arc so the line clears the exhaust and the shift linkage. Both connections on this Recon are clamped barbs, unlike the self-locking couplers found on some injected machines.

Proving the Job Before You Ride

Open the petcock and leave the engine off for several minutes so gravity can test the joints. Inspect both fittings under bright light, then wipe each with a clean dry rag and look for fuel on the cloth. When both read dry, start the engine and check again at idle, since running vibration finds seals that hold when static.

Finish by pulling the petcock screen and rinsing it in clean fuel. It is a serviceable filter on a carbureted Recon, unlike an injected quad where the filter sits inside the tank with the pump and cannot be reached from the visible line. If your 2002 Recon still shows delivery symptoms after a clean hose install and a clean screen, the carburetor jets are the next thing to open up.
