A hardened fuel hose is one of the cheapest failures on a Kodiak and one of the most likely to end a ride early. On a machine that has been in service since 2001, the original rubber has seen hundreds of heat cycles from the air-cooled single, countless hours of chassis vibration, and every fuel blend the pumps have thrown at it. Swapping the line is straightforward work, and doing it deliberately keeps gasoline where it belongs.

Catching Trouble Before It Leaves You Walking

Most fuel line failures give warning. Park the Kodiak on clean concrete overnight and look underneath in the morning — a damp spot or a small puddle below the frame rails is a clear verdict. A gasoline smell that lingers around the machine hours after shutdown counts too, since a weeping hose keeps evaporating fuel into the air long after the engine is cold.

Running symptoms matter just as much. If the 400 bogs when you lean on the throttle in high range, surges at steady speed, or acts like it is running out of fuel with half a tank showing, a collapsing or partially blocked hose can be starving the carburetor. Squeeze the line along its whole length. Rubber that feels stiff, crunchy, or chalky instead of soft and pliable is finished regardless of how it looks.

Fuel Delivery on This Machine

The 2001 Kodiak 400 is carbureted, and that shapes everything about this job. Under the left side of the tank sits a petcock with an off position, and the fuel travels from there through a short rubber hose to the carburetor inlet, secured at each end by a clamp. There is no fuel pump to depressurize and no electrical circuit to disable before you open a fitting, which is a real advantage over the injected utility quads Yamaha built later — those carry no shutoff valve at all and hold standing pressure in the line.

The float bowl on the carburetor has a drain screw at its lowest point with a short overflow hose. That drain is your friend here, because it lets you empty the last of the fuel downstream of the petcock into a container instead of onto the skid plate. Some petcocks on this family also run a small vacuum hose to the intake; if yours has one, leave it connected and undisturbed.

What Age Does to the Rubber

Fuel hose fails from both directions at once. On the outside, the plasticizers that keep the rubber flexible slowly migrate out, leaving a stiff shell that cracks wherever the hose is bent or clamped. Riders in dry, high-desert country see this happen faster because low humidity accelerates the drying, and a Kodiak that lives outdoors under sun exposure ages faster still.

From the inside, ethanol-blended pump gas does the damage. Alcohol pulls moisture into the fuel and slowly attacks the inner liner, and fuel left standing in the line during long idle stretches turns to varnish that glues the hose to the fittings and sheds particles toward the carburetor jets. A line can look intact and still be delaminating internally, which is why age alone justifies replacement on a machine this old.

Tools and a Word About Gasoline

  • Nitrile or rubber gloves, since gasoline strips skin oils on contact
  • An approved metal or plastic container for drained fuel, plus shop rags
  • Replacement fuel hose matched to the original inside diameter and length
  • New clamps or a clamp assortment, along with pliers for spring-type clamps
  • A flat-blade screwdriver, a small socket set, and a razor knife

Work outdoors or with the garage door fully open. Gasoline vapor is heavier than air and settles at floor level, so a window six feet up does nothing for you — you want air moving low across the floor. Keep every heat source, pilot light, grinder, and battery charger well clear of the work area, and never chase a stubborn hose while smoking or with a shop light resting against the frame.

Removing the Old Hose

Turn the petcock to off and let the engine idle until it stalls, which empties most of what is downstream. Pull the seat and the left side panel for access, then slide a drain pan under the carburetor and open the float bowl drain screw to catch the remainder. Loosen the clamp at the carburetor end first, sliding it back along the hose rather than fighting it in place.

Twist the hose gently on the barb to break the varnish bond before pulling. If it will not budge, slit it lengthwise with the razor and peel it off rather than levering on the fitting — a cracked carburetor inlet spigot turns a ten dollar repair into a much larger one. Repeat at the petcock, then note the routing as the hose comes out. Because this is the 4x4 chassis, the line passes closer to front differential hardware and an extra frame crossmember than it does on the two-wheel-drive version, so photograph the clips and clearance points before everything is loose.

Fitting the Replacement

Cut the new hose to the same length as the original. Extra slack sounds harmless but lets the line sag onto the exhaust or chafe against a frame tab. Push each end fully onto its barb until it seats past the raised bead, working it on completely dry. Never use grease, oil, or silicone on a fuel fitting — lubricant on the sealing surface gives fuel a path to creep out and can migrate into the carburetor. If the hose is stiff, dip the end in hot water for thirty seconds to soften it.

Set fresh clamps just behind the bead at both ends and snug them evenly. Overtightening a worm-gear clamp cuts into the rubber and creates the next leak, so tighten until the hose swells slightly and stop. Return the line to its original guides so it stays clear of the front driveline and hot cylinder fins.

Leak Check and Final Steps

Close the float bowl drain, turn the petcock to on, and wait. Let fuel fill the line and bowl while you watch both fittings for two or three minutes with a clean, dry rag against each joint — a rag shows seepage long before a drip forms. Then start the engine, let it idle and warm, and inspect again with the machine running and vibrating.

Take a short low-speed lap around the yard, shut down, and check one final time before reinstalling the plastics. While you are in there, it is worth pulling the small inline filter or petcock screen on this carbureted Kodiak and inspecting it, since that is a serviceable item here rather than being buried inside the tank as it is on later injected models.
