How to Change the Fuel Hose on a 2001 Kodiak 400 2x4

Rubber has a shelf life, and the fuel hose on a 2001 Kodiak 400 2x4 has long since passed it if nobody has touched it. Understanding why that happens is worth a few minutes before you pick up a screwdriver, because it explains why a hose that looks acceptable can still be the reason your quad bogs on a hill or leaves a stain on the garage floor.
The Chemistry of a Dying Fuel Line
New fuel hose is soft because it contains plasticizers that keep the rubber pliable. Those compounds slowly migrate out of the material over years, and what remains is a hard, glassy tube. A stiff hose cannot absorb the vibration of an air-cooled single or the constant flex of a chassis crossing rough ground, so it fractures — typically at a bend or right where a clamp has been squeezing it for two decades. Hot, dry climates pull moisture from the hose wall and accelerate the whole process, and a Kodiak stored outdoors adds sunlight and daily temperature cycling to the load.
The inside of the hose faces a different attack. Ethanol-blended pump gas draws moisture into the fuel system, and that moisture works on the hose liner while the alcohol itself softens it. Fuel left standing during long idle periods leaves gum and varnish deposits that glue the hose to its fittings and break off as flakes that travel toward the carburetor's small passages. Both processes run whether the machine is ridden or parked.
Fuel System Confirmation
This Kodiak is carbureted. That means a petcock under the left side of the tank with a functional off position, a gravity-fed hose carrying no meaningful pressure, and simple barb-and-clamp fittings at both ends. Nothing about this job requires bleeding a pressurized circuit or pulling a fuel pump fuse, both of which owners of the later fuel-injected utility Yamahas have to handle because those machines run an in-tank pump and have no shutoff valve.
The carburetor's float bowl drain screw, at the bottom of the bowl with a short overflow tube, lets you empty everything downstream of the closed petcock into a pan. This is also the two-wheel-drive Kodiak, so the hose run is less crowded than on the 4x4 version, which threads past front differential and driveline hardware. Access here is comparatively generous.
Symptoms Worth Chasing Down
- A puddle or damp spot of gasoline under the frame after the Kodiak has been parked overnight
- A fuel odor around the tank that does not clear as the engine cools
- Surface cracking, a chalky texture, or a stiff spot you can feel when pinching the line
- The engine bogging under load, stumbling off idle, or acting like it is nearly out of fuel
- Fuel stains or a dust ring at either fitting
What You Need on Hand
Collect the following before starting: nitrile or rubber gloves, eye protection, an approved gasoline container, plenty of shop rags, fuel hose in the correct inside diameter, replacement clamps, pliers for spring-type clamps, a flat-blade screwdriver, a small socket set, and a sharp razor knife.
Ventilation deserves real attention. Gasoline vapor is denser than air and pools at floor level, exactly where pilot lights and battery chargers tend to live. Work outdoors or with the garage door open all the way, put a fan low to keep air moving across the floor, and clear the space of heaters, chargers, grinders, and open flame before the first fitting comes loose. Keep gloves on throughout, since gasoline is genuinely harsh on skin over any length of exposure.
Taking the Old Line Off
Shut the petcock and let the engine idle until it stalls, which drains most of what sits downstream. Remove the seat and left side panel, slide a drain pan beneath the carburetor, and open the float bowl drain screw to capture the rest. Loosen the clamp at the carburetor end and slide it back along the hose before you touch the fitting.
Twist the hose gently on the barb to break the varnish bond, then pull it straight off. When a hose has fused solid, slit it lengthwise with the razor and peel it away instead of prying, because a cracked carburetor inlet spigot turns an inexpensive repair into an expensive one. Repeat the process at the petcock and note the routing, clips, and clearance points before the old hose is entirely out.
Installation and the Final Leak Check
Trim the new hose to match the original. Extra length lets the line droop onto the cylinder or rub a frame edge, so match it closely. Slide each end fully onto its barb, completely dry, until it seats past the raised bead. Apply nothing to the fittings — grease, oil, and silicone all interfere with the seal and can be drawn into the carburetor. Thirty seconds in hot water makes a stiff hose slide on without a fight.
Position new clamps just behind the bead at each end and tighten them evenly, stopping as soon as the hose bulges slightly. Overtightening cuts into the rubber and creates the next leak. Reseat the line in its factory guides so it stays clear of hot engine surfaces.
Close the bowl drain and open the petcock. Let the system fill and hold a clean, dry rag at each joint for a few minutes, checking for any wetness. Start the engine, let it idle and warm, and inspect both connections again with the machine running. A slow lap of the yard followed by one more look confirms the work before the plastics go back on. With everything still open, take a moment to check the petcock screen or inline filter too, because on this carbureted Kodiak that filter is accessible on the line rather than buried inside the tank as it is on fuel-injected models.
