Fuel hose is the cheapest part on a 2001 Grizzly 600 4x4 and one of the few that can leave you walking. On a machine this age the original rubber has hardened, the clamps have relaxed, and modern ethanol-blended gas has been working on the liner for years. Swapping it is a genuinely simple job with a real payoff in reliability, and this Grizzly's carbureted fuel system works in your favor throughout.
Two Kinds of Damage Happening at Once
The hardening you feel when you squeeze an old hose is the loss of plasticizers, cooked out of the rubber by years of engine heat cycles. As they leave, the wall stiffens and contracts slightly, and it stops sealing tightly against the barb underneath the clamp. Dry desert and plains air accelerate the whole process by pulling residual moisture out of the material, which is why arid-climate quads develop surface checking noticeably earlier.
Simultaneously, ethanol in the fuel draws water into the system and slowly breaks down the hose liner from within. That leaves a line that is brittle outside and soft inside, occasionally shedding material into the carburetor where it plugs a jet or hangs up a float. Fuel that sits for months evaporates and leaves varnish, cementing the hose to its fittings and disguising the first traces of seepage under dried gum.
Catching It Before It Leaves You Stranded
Look for a wet spot or a small puddle under the quad after it has sat parked with the fuel valve open. Notice whether a gasoline smell hangs around the machine, especially near the tank and carburetor. Inspect the hose visually for cracks, splits, or a chalky hardened patch, and check both fittings for a dust-caked ring where fuel has seeped and dried.
Pay attention to behavior too. Because this is a gravity fed system, a cracked hose often draws air rather than dripping fuel, so the 600 may idle normally and then bog, sputter, or feel starved when you ask it to work. If your Grizzly acts like it is running out of gas with a half-full tank, put the supply hose near the top of your list.
A Petcock Makes This Straightforward
Your Grizzly 600 is carbureted and fed by gravity through a petcock on the tank. Close that valve and fuel flow stops, with no electric pump running and no pressure trapped anywhere. That single fact means you do not need to relieve pressure, pull a pump fuse, or worry about a fitting spraying when it lets go. The carburetor also has a float bowl drain screw, so the bowl empties into a container on your terms. Standard low-pressure hose in the original inside diameter is the correct part.
Gathering Tools and Working Safely
- Nitrile or rubber gloves plus eye protection
- A drain pan and an approved sealed container for captured fuel
- Replacement fuel hose in the correct inside diameter
- New clamps or a clamp assortment, with a screwdriver and pliers for whatever style is fitted
- Hand tools for the seat and side plastics, and plenty of clean rags
Take the gasoline seriously. Vapor is heavier than air and settles at floor level, pooling under the machine exactly where you are lying. An open window overhead accomplishes nothing; open the bay wide and run a fan low across the floor, or simply do the work outdoors. Keep every ignition source away, including hot incandescent work lights, and keep a fire extinguisher on the ground beside you.
Draining and Disconnecting
Turn the petcock to OFF and verify the flow has stopped, since a tired valve sometimes seeps past its seal. Position the drain pan beneath the carburetor, back out the float bowl drain screw, and let the bowl empty into your container. Take the seat off and remove any plastics that keep you from seeing the entire hose run.
Slide the clamps well back along the hose before you disturb the connections, then cover each joint with a rag. Twist the hose gently to break the varnish bond at the barb rather than pulling hard, and if it stays locked on, split it lengthwise with a razor and peel it away. That is far better than levering an old hose off the brass petcock spigot and bending or cracking the fitting. Keep the old hose intact enough to serve as a length reference.
Note the routing on the way out and photograph the clips. Being a 4x4, this Grizzly has a front differential and driveline hardware crowding the forward chassis, so the hose follows a deliberate path through frame clearance points that keeps it away from the exhaust and moving components.
Installation and the Final Leak Test
Cut the new hose to match the old length exactly. Excess sags into hot or sharp things; too little tensions the fittings. Push each end fully onto its barb until it stops against the shoulder, working dry from start to finish. Grease, oil, and silicone spray on a fuel fitting create the very leak path you are trying to eliminate, so keep all of it off the sealing surfaces. Thirty seconds in hot water softens a hose end that does not want to slide.
Install the new clamps just behind the raised bead on each fitting, tightened evenly and firmly without cutting the rubber, then return the hose to its original guides. Close the float bowl drain screw and open the fuel valve. Gravity puts fuel at the carburetor within seconds, so watch both joints closely and check them with a clean, dry finger — moisture on fresh rubber means something needs another look.
Finish by starting the engine and letting it idle for several minutes, then inspect both connections one more time with a rag and use your nose as well as your eyes. Put the bodywork back on only after a leak-free run. While the machine is open, glance at the tank vent hose and any inline filter, because a blocked vent or clogged filter produces the same fuel-starved symptoms and is easy to address while you are already in there.
