What a Failing Line Looks and Smells Like
Owners usually catch this problem with their nose. Gasoline odor that hangs around the tank of a 2001 Xplorer 400 hours after shutdown means fuel is escaping somewhere, and on a machine this age the supply hose is the first suspect. The second clue is visual: a damp ring on the skid plate or a small puddle on the concrete where the quad parks overnight. Neither one improves on its own.
Beyond that, get your hands on the hose. Run your fingers along the full length and squeeze as you go, treating any rigid, glassy, or crunchy stretch as finished. Flex a suspect section into a tight bend and hairline cracks will usually open along the outside of the curve where the surface stretches most. Then think about how the engine has been running. A 400 that idles cleanly but bogs on a climb, surges lean at sustained throttle, or acts like it is out of gas with a half full tank may have a hose that has softened internally and collapses slightly under suction. Grit stuck to dried fuel at either fitting confirms slow seepage that has been going on for some time.
Carbureted, Unpressurized, Approachable
This Xplorer runs a carburetor, which is the reason the job is manageable at home. Fuel exits the tank through a petcock, runs down a rubber hose, and enters the carburetor, where a float bowl holds a small reserve behind a drain screw. Nothing in the circuit is pressurized, so there is no relay to pull, no rail to bleed, no in tank pump and filter assembly, and no self locking quick connect coupler to release. The petcock does all the isolating you need.
Two model notes worth having in mind: a separate oil injection line runs through the same area of the chassis, so identify both ends of any hose before cutting it, and the 4x4 front differential with its supporting frame structure gives the fuel hose a slightly longer path and more retaining clips than a two wheel drive quad.
Why Old Fuel Hose Cannot Be Trusted
Rubber fuel line ages chemically rather than wearing mechanically. The plasticizers that keep it flexible slowly leave the material, and what began as soft, pliable hose becomes stiff and brittle. From there, engine vibration and chassis flex over rough terrain crack it, almost always at the tightest bend in the run. Dry, low humidity climates accelerate the hardening noticeably, and a quad stored in a hot shed collects additional damage each summer.
Ethanol blended gasoline attacks from the opposite side. The alcohol content holds moisture and slowly degrades the hose liner, softening the wall from within and freeing particles that migrate toward the carburetor jets. That decay progresses fastest when fuel sits still for months, which is the normal pattern for a work machine used seasonally. Because the two processes run on separate clocks, a hose can present a perfectly reasonable exterior while its inside is already compromised.
Getting Ready to Work
- Nitrile or rubber gloves
- A sealed fuel rated container plus a shallow drain pan
- Replacement hose in the correct inside diameter, purchased long and trimmed to fit
- New clamps to replace the aged originals
- Flat blade screwdriver, pliers, small socket set, razor knife, rags
Take the ventilation requirement liteRally. Gasoline vapor is heavier than air, so it settles at floor level and spreads sideways instead of exiting through a window, and it can find a water heater pilot light or shop heater burner clear across the room while the air where you are standing smells fine. Turn those appliances off before you start, work outdoors or with the door fully open, let the engine and exhaust cool completely, and keep an extinguisher close enough to grab without stepping away from the machine.
Old Hose Off, New Hose On
Rotate the petcock to off and let the engine idle until it stalls, which empties the float bowl. Alternatively, back out the bowl drain screw and route that fuel into your pan through a short piece of hose. Remove the seat and any plastic covering the tank spigot and carburetor inlet, then slide the pan underneath and drape a rag over the first fitting you will open.
Slide both clamps back along the hose before disturbing the ends, and plan on new hardware since aged screw clamps seize and old spring clips lose their squeeze. Break each end free by twisting the hose on its barb instead of pulling, because long term varnish buildup bonds rubber to brass and plastic. Slit any stubborn hose lengthwise and peel it off rather than prying at the brittle petcock spigot. Photograph the routing at each clip as the line comes out and mark flow direction on any inline filter.
Cut the replacement to the original length so it neither rubs on frame tubes nor pulls on the fittings. Seat each end fully onto its barb past the raised bead, installing it dry. Grease, oil, and silicone spray all undermine a fuel joint and let the hose creep off under vibration, so keep them entirely away from the sealing surfaces. Hot water is the only assistance a stiff hose end should get. Set fresh clamps just behind the bead on both fittings, tighten evenly without crushing the new rubber, and route the hose back through every factory clip so it clears the exhaust, the front driveline, and any pinch point at full suspension travel.
Proving the Repair Holds
Open the petcock and do nothing for several minutes. Head pressure from the tank alone will reveal a marginal joint before the engine ever fires, and finding a mistake that way is far better than finding it on the trail. Wipe a clean dry rag around both connections, since a slow seep is easier to feel than to see.
Start the 400 and inspect again with fuel actively flowing, let it idle for a few minutes, then take a slow lap of the yard and give both fittings a final look. If everything is dry through that whole sequence, you are done. Take the last minute while the plastics are off to check the tank vent hose, because a kinked or plugged vent causes fuel starvation that mimics a bad supply line closely enough to send you right back into this same job.
