Tools, Parts, and Ventilation That Actually Matters
This job goes smoothly when you stage everything first, because once a fuel line is open you want both hands free. For a 2001 Xplorer 250 you need nitrile or rubber gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the same inside diameter as the original, a set of new clamps, a flat blade screwdriver, pliers, a basic socket set for the seat and plastics, a sharp razor knife, and a stack of rags.
The safety piece is worth more than a passing sentence. Gasoline vapor is heavier than air, so it drifts down and pools along the garage floor instead of wafting out an open window. That puts it at the same height as the pilot light on a water heater or the burner in a shop heater, which is why you shut those off before you begin and work with the door fully open or outdoors entirely. Let the engine and exhaust cool completely, keep an extinguisher nearby, and never smoke or run power tools that spark while the system is open.
Carbureted, and Why That Simplifies Everything
The Xplorer 250 runs a carburetor, not electronic fuel injection. There is no in tank pump, no pressurized rail, and nothing to bleed down before you start. Fuel flows from the tank through a petcock, down a length of rubber hose, and into the carburetor, which stores a small amount in its float bowl. Turning that petcock off isolates the entire line, so opening a fitting produces a dribble rather than a spray.
Four wheel drive on this model does not alter the steps, but it does affect the surroundings. The front differential and its supporting frame members put a few extra bends and retaining clips in the hose path compared to a two wheel drive quad, so pay attention to how the original sits before it comes out.
What Kills a Fuel Hose Over Twenty Years
The rubber ages out. Compounds that keep the material flexible gradually leave it, and the hose stiffens until engine vibration and chassis flex crack it, usually at the tightest bend near the petcock. Machines that live in dry regions harden faster because low humidity pulls the process along, and a quad stored in a hot shed cooks the hose a little more every summer.
Meanwhile ethanol blended pump gas works on the inside. The alcohol holds moisture and slowly breaks down the inner liner, which softens the hose from within and can shed debris toward the carburetor jets. Fuel sitting motionless for months makes this worse, and utility quads sit a lot. A hose can therefore fail from the inside while the exterior still looks acceptable, which is why age alone justifies replacement on a machine of this vintage.
Warning Signs to Take Seriously
- A gasoline smell around the tank that does not clear after the machine sits
- A wet patch or small puddle on the skid plate or garage floor
- Visible checking, a chalky surface, or hard spots you can feel when you pinch the hose
- Bogging under load, lean surging at steady throttle, or the engine acting starved with plenty of fuel in the tank
- Rings of grit stuck to dried fuel residue at either fitting
The starved running symptom fools people. A hose that has softened internally can partially collapse under suction, flowing enough at idle to seem fine and choking the engine only when you ask for real throttle on a climb.
Pulling the Old Line
Shut the petcock and let the engine idle until it quits, which empties the float bowl. Alternatively, back out the bowl drain screw and route the fuel into your pan through a short hose. Remove the seat and whatever plastic hides the tank spigot and carburetor inlet.
Slide each clamp back along the hose before disturbing the ends. Expect the old clamps to be rusted or slack; put new ones on regardless. Twist the hose on its barb to break the varnish bond rather than pulling straight, and when a hose refuses to release, slit it lengthwise with the razor and peel it off. Prying at the petcock spigot risks cracking a part that is much harder to replace than a hose. As the line comes free, note every clip it passes through, how it clears the front driveline, and the flow direction of any small inline filter you find.
Fitting the Replacement and Proving It Dry
Cut the new hose to the length of the old one. Excess slack rubs on frame tubes or interferes with steering, while a short piece pulls constantly on both fittings. Seat each end fully onto its barb past the raised bead, installing it dry. Skip grease, oil, and silicone entirely, since any lubricant on the sealing surface both weakens the seal and lets the hose creep off under vibration. Soften a stiff hose in hot water for a few seconds instead.
Set fresh clamps just behind the bead on each fitting and tighten evenly, firm enough to seal but not so tight that you cut into the new rubber. Route the hose back through every original guide, keeping it clear of exhaust heat, the front drive components, and any pinch point that appears at full suspension travel.
Open the petcock and wait several minutes before starting anything. Wipe a dry rag around both joints, since your fingers catch a slow seep sooner than your eyes will. Start the Xplorer, let it idle while you inspect again with fuel actually moving, then take a slow lap and check one final time. Two dry fittings after that means the repair holds. While the plastics are off, glance at the tank vent hose as well, because a blocked vent produces fuel starvation symptoms nearly identical to a failing supply line.
