The Xpedition 425 was Polaris' answer to riders who wanted a genuine work quad with room for gear, and the 425 single that powers it breathes through a carburetor rather than any form of electronic injection. That matters the moment you start this job, because a carbureted machine gives you something an injected quad does not: a petcock on the tank that lets you shut fuel off completely before you touch a single clamp. Everything downstream of that valve is unpressurized, which turns a potentially messy repair into a straightforward afternoon task on a two decade old machine.
What Two Decades Does to Rubber
Fuel hose does not wear out the way a chain or a brake pad does. It ages chemically. The plasticizers that keep the rubber soft slowly migrate out, and the hose transitions from something that squishes under your fingers to something that feels closer to a piece of hard plastic tubing. Once it reaches that state, the constant vibration from a big thumper and the flex of the Xpedition chassis over rough ground open hairline splits, usually right where the hose bends off the petcock spigot.
Owners in arid regions watch this happen faster. Low humidity accelerates the drying process from the outside, and a machine that spends summers parked in a hot shed cooks the hose a little more each season. Ethanol blended pump gas works the opposite direction, attacking the inner liner. When a 2001 Xpedition sits for a few months with E10 in the system, the alcohol pulls in moisture and starts breaking down the hose from the inside while the exterior continues to harden. That is how a line ends up looking acceptable and still failing.
Symptoms Worth Acting On
You rarely get zero warning. Look for these before a line lets go on the trail:
- Fuel pooling on the skid plate or a damp ring on the floor where the quad sits overnight
- A gasoline smell that lingers around the tank area even hours after shutdown
- Visible checking, chalky texture, or hardened sections you can feel when you pinch the hose
- An engine that bogs under load, stumbles when you open the throttle, or runs lean and hot as if it is starved
- Dust caked rings at the fittings, which is dried fuel residue collecting grit
The lean running symptom deserves attention. A hose that has softened internally can collapse slightly under suction, restricting flow just enough to starve the carburetor at higher rpm while idling perfectly in the driveway.
Setting Up Before You Cut Anything
Have all of this within reach:
- Nitrile or rubber gloves, since gasoline strips skin oils fast
- A sealed metal or fuel rated plastic container to catch what drains out
- Fresh fuel line in the correct inside diameter to match the original run
- New clamps, either screw type or spring clips, sized for the hose you are installing
- A small flat blade screwdriver, pliers, and a basic socket set for seat and body panel hardware
- Clean rags and a drain pan
Work outside or with the door fully open. Gasoline vapor is heavier than air, so it settles and pools at floor level rather than drifting out a high window. Keep grinders, heaters, pilot lights, and anything else that sparks well clear, and let the engine cool before you start so you are not routing fresh hose past hot exhaust.
Getting the Old Hose Out
Turn the petcock to off first. Give the engine a brief run afterward to burn the fuel remaining in the bowl, or drain the float bowl through its drain screw with a hose into your catch pan. Pull the seat and whatever plastic blocks your view of the tank spigot and the carburetor inlet.
Slide each clamp back along the hose before disturbing the fitting. Old spring clips lose tension and old screw clamps seize, so replacing them is cheaper than chasing a weep later. Twist the hose gently on the barb to break the varnish bond rather than pulling straight, and if it refuses to budge, slit it lengthwise with a razor and peel it off. Prying at a plastic petcock spigot with a screwdriver is how you turn a hose job into a tank job.
Trace the routing carefully as it comes free. The 4x4 driveline on this model means the hose passes near front differential hardware and additional frame structure that a two wheel drive quad does not carry, and the Xpedition's longer cargo oriented chassis gives the line a few more clips and guides to follow. Photograph each retaining point before the old hose is fully out. If you find a small inline filter, note its flow direction arrow now.
Fitting the Replacement
Cut the new line to the length of the old one. Extra slack chafes on the frame or drapes into the steering path; too short and you pull on the spigots. Push each end fully onto its barb until it seats past the raised bead. Install it dry — no grease, no oil, no silicone spray. Lubricant on a sealing surface gives fuel a path to creep out and lets the hose walk off the fitting under vibration. If the hose is stiff, dip the end in hot water for thirty seconds and it will slide on unaided.
Set new clamps just behind the bead on each barb and snug them evenly. Overtightening a screw clamp cuts into fresh rubber and creates the leak you were trying to prevent. Return the hose to every original clip so it stays clear of the exhaust, the front driveline, and any pinch point in the suspension travel.
Confirming the Repair
Open the petcock and let the system sit for several minutes without starting the engine. Watch both fittings and run a clean, dry rag under each one to catch seepage your eye might miss. Then start the 425, let it idle, and inspect again with the fuel actually moving. A joint that stays dry through a few minutes of idle and a short low speed lap of the yard is a joint you can trust.
While you are in there, take the extra minute to look over the tank vent hose. A kinked or plugged vent starves the carburetor in a way that mimics a bad fuel line exactly, and on a machine of this vintage the vent hose has aged right alongside the one you just replaced.
