Changing the Fuel Line on a 2001 Polaris Xpedition 325 4x4

Before a wrench comes out, spend five minutes understanding the fuel system on your 2001 Xpedition 325 4x4. It is a carbureted machine, which means the job is mechanically simple, and it also means the parts you replace may add up to more than a single piece of hose.
Mapping the Fuel Circuit on This Xpedition
A manual fuel valve sits at the tank. Turn it to the off position and flow genuinely stops, with no pressurized supply line to bleed down and no pump running with the key on. From that valve, fuel travels through rubber hose to the carburetor, and the carburetor has a float bowl with a drain screw that lets you empty it before you open a fitting.
Follow the whole run before cutting anything. Polaris four-strokes from this period frequently use a pulse-operated fuel pump driven by crankcase pressure to lift fuel to the carburetor. If yours is so equipped, expect a short length from the petcock to the pump, another from the pump to the carburetor, and a separate pulse line running to the engine. All of them age at roughly the same rate, so plan on replacing whatever is hard rather than the one section you happened to see. Because this is a 4x4, the front differential, driveshaft, and supporting crossmembers occupy space near the front of the chassis, and the hose is routed through clips and clearance points that keep it away from all of that.
The Wear Mechanisms That Kill Rubber Hose
Fuel hose stays flexible because of plasticizers blended into the compound, and each engine heat cycle drives a little more of that additive out. After twenty-plus years the material is typically hard and glassy, unable to flex with the chassis, and that is exactly when vibration and frame movement begin opening cracks at bends and just behind fittings. Dry, low-humidity air accelerates the whole process by pulling moisture out of the hose wall and hardening it from the exterior inward.
Inside the hose, ethanol-blended pump gas does its own work. Alcohol content attracts water and gradually breaks down the inner liner, and that breakdown moves fastest when the machine sits for months with fuel standing in the line. The finished result is a hose brittle outside and soft inside, often shedding particles that end up restricting the carburetor's small passages.
Symptoms Owners Report Most
- A wet spot or pool of gasoline beneath the tank or carburetor after the quad has been standing
- A gasoline smell in the garage, which on a gravity-fed system means fuel is escaping while the machine sits
- Cracking you can see, a chalky texture, or a section that stays deformed after you squeeze it
- Bogging under throttle, a lean surge, hard starting, or the engine behaving as if it is out of fuel with plenty in the tank
- A varnished ring or dust crust at a clamp where fuel has been weeping slowly
Gravity does not stop when the engine does, so a cracked hose can drain a substantial portion of the tank overnight. Investigate the smell the day you notice it.
Preparation, Protection and Airflow
- Nitrile or rubber gloves
- A sealed, fuel-rated container for drained fuel, plus a small pan for the float bowl
- Replacement hose in the correct inside diameter for this machine
- New hose clamps or a small clamp kit, because clamps this old rarely hold their original tension
- Pliers, a flat screwdriver, basic sockets, and a sharp razor knife
- Line-clamping pliers, useful if the aged petcock weeps even when closed
Gasoline vapor is heavier than air and pools across the floor, where a water heater pilot, a battery charger, or a plugged-in power tool can ignite it. Work outdoors when you can, and otherwise open the shop door fully and put a fan on the floor moving air out. Shut down anything with a flame or a spark, and keep a dry chemical extinguisher within arm's reach for the duration of the job.
Removing the Hardened Hose
Close the petcock first, then pull the seat and any covers standing between you and the tank outlet. Position your pan and open the carburetor's float bowl drain to empty the bowl, so fuel does not run back out of the inlet when the hose comes off. If the valve seeps while shut, which happens on valves this age, pinch the hose closed with clamping pliers rather than wrestling with it.
Slide each clamp well clear of the barb before you twist anything. Decades of fuel varnish bonds hose to brass, so break that bond with a gentle twist rather than hauling straight back, especially at the carburetor inlet where the barb is easy to bend. If a section will not release, slit it lengthwise with a razor and peel it off the fitting. Before the hose is entirely out, photograph how it threads past the front driveline hardware on this 4x4 chassis and check the clips for packed grit or a shiny worn area on the old line that signals a chafe point.
Fitting the New Section and the Final Inspection
Cut the replacement to the same length as the piece you removed. Longer is not better, since slack lets the hose lie against the exhaust or a frame tube until it abrades through, and it can kink where the line bends toward the carburetor. Seat each end fully onto its barb dry. Grease, oil, and silicone all belong away from fuel fittings, because a lubricated sealing surface gives fuel a path to weep past the clamp. Soften a stubborn hose end in hot water for a few seconds instead of forcing it on.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without cutting into the rubber. Route the hose through its factory guides, clear of the exhaust and the front driveshaft, and close the float bowl drain before restoring flow.
Turn the petcock on and let gravity fill the line while you watch each joint. Look, wipe with a clean rag, and look again for beading. Fire the engine and let it idle several minutes, then check both connections once more, because warmth and vibration expose a clamp that seemed adequate cold. Ride slowly around the yard, shut down, and inspect a final time before the covers and seat go back on. With everything already open, replacing the inline filter and cleaning the petcock screen is time well spent on a machine of this vintage.
