This generation is carbureted, so the system runs at atmospheric pressure with a manual fuel valve under the tank feeding a single carburetor. Nothing about the job requires special tooling, but understanding what has happened inside that hose over two decades will tell you why replacement beats inspection alone.

How Two Decades Ruins a Perfectly Good Hose

Rubber fuel line depends on plasticizers to stay flexible. Those compounds evaporate and migrate out slowly, and the hose that comes off a machine this age is measurably harder and slightly smaller than the day it went on. Once it stiffens, it stops conforming to the barb, and the clamp is left doing all the sealing work on a surface that no longer springs back.

Where the machine has lived changes the timeline. In dry, low-humidity country the hose wall loses moisture and turns brittle much sooner, showing surface checking and a chalky feel while a hose in a damp climate is still pliable. Ethanol-blended pump gas attacks from the other side of the wall. During any stretch of sitting, alcohol pulls in moisture and softens the inner liner, so the hose can be hardening outside and dissolving inside at the same time. The gummy residue that comes off that liner heads straight for the carburetor jets.

Reading the Warning Signs

Cold inspection catches most failures before they become roadside problems:

  • A small fuel puddle under the machine or a wet stain across the skid plate
  • Persistent gasoline odor around the tank and airbox with nothing obviously spilled
  • Hairline cracking on the hose, worst at the bends and near the valve outlet
  • A section that feels rigid and glassy when pinched instead of soft and springy
  • Bogging on hills, a lean stumble off idle, or surging that feels like a near-empty tank

Do not dismiss the running complaints. A collapsing or air-drawing hose starves the carburetor exactly the way a plugged jet does, and plenty of owners tear into a carburetor when the problem was three dollars of rubber upstream.

Assembling Parts and Working Around Gasoline Sensibly

You will want fuel-rated hose in the correct inside diameter, new clamps, nitrile gloves, an approved fuel container, a razor knife, a flat-blade screwdriver, small pliers, and rags. That is genuinely the whole list for a carbureted Sportsman.

The safety part is not boilerplate. Gasoline vapor sits low, so ventilate at floor level with the door open or a fan pushing air out along the ground. Shut down pilot lights and space heaters in the building. Disconnect the battery negative lead so no accessory can arc while the line is open, and never work over a drop light with a hot bulb. Keep the fuel you drain in a sealed container rather than an open pan left sitting in the sun.

Draining the System and Pulling the Old Line

Rotate the fuel valve to off, then remove the seat and left side panel for clear access to the tank outlet. Follow the run down to the carburetor inlet and photograph every clip, guide, and clearance point. Crack the float bowl drain and empty the bowl into your container so you are not fighting a full line.

Slide both clamps back along the hose before twisting anything loose. Old rubber varnishes itself to brass, so break the bond with a gentle rotation instead of pulling straight and hard. If it stays locked on, slit the hose lengthwise and peel it off the fitting rather than prying at the barb, which is fragile on an aged carburetor body. Because the 400 is a 4x4, the line threads past front driveline hardware and takes a slightly longer path with an extra clearance point compared to a two-wheel-drive quad, so keep that routing clear in your head before the old hose is out of the machine.

Fitting the New Hose the Right Way

Cut the replacement to match the original exactly. A hose that is too long chafes against a frame tube or drifts toward the exhaust, and either one starts the failure cycle over. Slide the new line fully onto each barb until it stops against the shoulder, and assemble it dry. Grease, oil, and silicone spray are off limits on fuel fittings, because a lubricant film keeps the rubber from grabbing and hands fuel a route past the clamp. Soften a tight hose end in hot water instead.

Place each clamp just behind the raised bead on the fitting and tighten evenly. You want the rubber compressed and held, not sliced. Return the hose to its factory clips so it sweeps smoothly from valve to carburetor, sitting clear of the front differential region and well away from anything that gets hot.

Confirming It Is Dry Before You Ride

Turn the valve back on and give gravity a couple of minutes to test your work while you watch both joints with a clean rag underneath. Reconnect the battery, start the engine, and inspect again at idle, then bring the revs up briefly because vibration finds a marginal clamp that a static check will not. Wipe each fitting dry, wait, and look one more time so you are seeing fresh fuel rather than old residue.

Finish by checking the screen in the fuel valve and any inline filter along the run. Both collect the debris a deteriorating hose sheds, and a fresh line does nothing for an engine being starved by a plugged filter. With everything dry through a full warm-up, reinstall the panel and seat, then take the 2001 Sportsman 400 on a short loop and give the joints a final look before you trust it on a long ride.
