Diagnosing and Replacing the Fuel Line on a 2001 Bayou 300 4x4

Run This Checklist First
Before pulling anything apart on a 2001 Bayou 300 4x4, verify that the fuel line is actually the problem. Walk through the following with the machine parked and cold:
- Look under the front of the frame near the fuel valve for a wet patch or dark stain on the floor
- Open the shed or garage and pay attention to smell — a strong gasoline odor points to an active leak
- Pinch the hose along its length; good rubber is soft and springs back, while failed rubber feels like hard tubing and may creak
- Inspect the bends with a bright light for fine crazing or a chalky gray surface, since bends split first
- Check both fittings for a ring of dirt stuck to slightly damp rubber, which is what a slow weep looks like after months
- Note whether the engine bogs on climbs, hesitates off idle, or acts starved while there is still fuel in the tank
That last symptom deserves attention. Because this system is gravity fed, a crack lets air into the hose just as easily as it lets fuel out. Air reaching the float bowl produces a lean stumble that owners frequently chase into the carburetor when the actual fault is a few dollars of hose.
The Fuel System on This Machine
The 2001 Bayou 300 is carbureted. There is no fuel pump, nothing pressurized to bleed down, no injector, and no self locking quick connect coupler to release. The tank sits high beneath the front bodywork, a manual petcock threads into its underside, and gasoline drops through a short rubber hose to the carburetor inlet. The petcock is your master shutoff for the entire job, and the carburetor float bowl carries a drain screw so you can empty the bowl into a container rather than onto the engine cases.
This is the four wheel drive Bayou, so a front differential and its driveline sit ahead of the engine. The procedure is the same as on the 2x4, but the hose route can pass nearer to frame crossmembers and driveline hardware, so plan on a slightly tighter reach and a couple of additional clearance points when you route the replacement.
Why the Rubber Fails
Two processes work in parallel. From the outside, the plasticizers that keep rubber flexible slowly migrate out. What remains is stiff and glassy, and heat cycles from the air cooled single plus vibration through the frame turn shallow surface checking into cracks. Dry, sun exposed storage accelerates this substantially compared with humid shade.
From the inside, ethanol blended pump gas attacks the hose liner. Alcohol draws in moisture and gradually degrades that liner, with the worst damage happening during months of sitting with fuel in the line. The interior softens and sheds material into the fuel stream even as the exterior hardens, and that debris becomes the gum that plugs small carburetor passages. None of the internal damage is visible from the outside, which is why calendar age is a legitimate reason to fit new hose on a machine from 2001.
Tools, Materials, and Fuel Safety
Set out gasoline rated hose in the factory inside diameter, new spring clips or small worm gear clamps, nitrile gloves, eye protection, an approved fuel container, a short scrap hose for the bowl drain, line clamping pliers, a flat blade screwdriver, small sockets, pliers, a sharp razor blade, and rags.
Then set up the space properly. Gasoline vapor is heavier than air, so it sinks, gathers at floor level, and travels along the ground toward whatever can ignite it rather than venting upward. Roll the Bayou outdoors if you can. Working inside, open the overhead door completely and move air out at floor height instead of relying on a window six feet up. Shut off water heaters and shop heaters with standing pilot lights, move battery chargers and grinders away from the work area, keep the fuel container capped between pours, and hang fuel soaked rags outside to dry rather than leaving them stacked on the bench.
Disconnecting Both Ends Safely
Close the petcock. If the valve continues to pass fuel past a worn seal, pinch the hose shut with the line clamping pliers a few inches below the tank. Empty the float bowl next: attach the scrap hose to the drain nipple, route it into your container, and open the drain screw a turn so the bowl does not spill later in the job.
Pull the seat and the plastic covering the tank so both ends of the run are visible together, and note the routing and every clip supporting the hose before anything moves. Slide both clamps well back, then rotate the hose on each barb to break the varnish bond that two decades of fuel has formed. Expect resistance. When the hose refuses to release, slit it lengthwise with the razor and peel it away rather than levering a screwdriver against the petcock spigot or the carburetor inlet. Both are soft metal, and a gouged sealing surface will weep permanently no matter how much clamp torque you apply.
Installation and the Final Leak Check
Cut the new hose to match the old one laid out straight, without adding slack. A long line sags toward the exhaust or rubs a frame edge, and the front end of a 4x4 chassis leaves little margin for a badly routed hose. Push each end fully onto its fitting, dry, until it seats past the raised bead. Keep grease, oil, and silicone off the barbs entirely, since lubricant undermines the friction seal and allows the hose to walk off under vibration. Dip a tight hose end in hot water for a few seconds instead.
Position new clamps just behind each bead and snug them evenly, stopping the moment the hose stops turning by hand. Overtightening a worm gear clamp bites into fresh rubber and creates the next leak. Return the line to its factory clips so it clears the header, the steering components, and the front driveline. Confirm the fuel cap vent is open while the panels are off, because a blocked vent creates tank vacuum and starves the carburetor in a way that mimics a collapsed hose.
Then verify the work. Wipe both joints bone dry, open the petcock, and let the fuel column sit on the connections for five minutes before starting anything. Inspect each fitting closely and run a dry finger underneath, since fuel travels along hose before it drips and the wet spot is rarely at the source. With the static check clean, start the engine and inspect again at idle, because vibration exposes a clamp that only just passed. Check that the bowl drain screw is closed and dry, reinstall the bodywork, and take a short loop near home before trusting the Bayou on a long trail day.
