They notice a smell in the shed, or a dark stain on the concrete, or an engine that suddenly acts like it is running out of gas halfway up a hill. The good news is that the 2001 Bayou 300 2x4 carries one of the simplest fuel systems ever fitted to a four wheeler, and replacing the rubber that carries gasoline from the tank to the carburetor is a job you can finish in an afternoon with hand tools.
Catching the Symptoms Before You Are Stranded
A tired fuel line rarely bursts without warning. It leaks a little, then a little more, and the machine starts behaving strangely long before anything dramatic happens. Keep an eye out for the following on your 2001 Bayou:
- A small puddle or damp patch under the left side of the frame where the fuel valve sits
- A sharp gasoline odor in an enclosed garage even hours after the last ride
- Hairline cracking, crazing, or a chalky gray surface on the hose, most visible where it bends
- The engine bogging under throttle, surging at steady speed, or dying and then restarting after a minute
- A hose that feels stiff and brittle instead of soft and springy when you pinch it
That last symptom matters more than people expect. A cracked line on a gravity fed system does not only leak fuel out, it also draws air in. Air in the line starves the float bowl, and the engine leans out and stumbles exactly like a partially plugged filter would.
Confirming What You Are Working With
Your 2001 Bayou 300 is carbureted. There is no fuel pump, no pressurized rail, and no injector to worry about. Gasoline moves from the tank to the Keihin carburetor purely by gravity, which is why the tank sits high under the front bodywork and the carburetor sits below it. Fuel flow is controlled by a manual petcock threaded into the bottom of the tank, and that valve is your shutoff for the entire job. This is the two wheel drive chassis, so the hose runs a short, direct path down to the carburetor without threading around a front differential the way it does on the 4x4 version. Take advantage of that — you have more open room in front of the engine than most utility quads give you.
Gathering Tools and Setting Up a Safe Space
Lay everything out before you break a single connection:
- Nitrile or rubber gloves, since pump gas pulls the oils straight out of your hands
- A metal or fuel rated container to catch what drains out, plus a funnel
- New fuel hose matched to the original inside diameter and rated for gasoline
- Fresh clamps, either spring clips or small worm gear clamps, sized for the hose you bought
- Line clamping pliers as a backup, useful if the petcock seeps past its seat
- A flat blade screwdriver, a small socket set, pliers, a sharp razor blade, and clean rags
Now the part that genuinely matters. Gasoline vapor is heavier than air, so it settles and collects at floor level where you cannot smell it as easily. Roll the Bayou outside or open the garage door completely rather than relying on a window. Kill anything with a pilot light, a heating element, or a spark, and keep a charger or grinder well away from the work area. Never work over a floor drain.
Draining Down and Removing the Old Hose
Turn the fuel valve to the off position first. If the valve on your machine offers only run and reserve settings, or if it has been weeping past its internals for years, pinch the hose closed with line clamping pliers a few inches below the tank. Then empty the carburetor: slip a short piece of hose onto the float bowl drain nipple, run it into your container, and loosen the drain screw. Letting the bowl empty on purpose beats having it dump on your boots later.
Pull the seat and the plastic covering the tank area so you can see both ends of the line at once. Before anything comes loose, note how the hose is routed, which clips hold it, and how it clears the frame tube and the engine cases. Slide each clamp back along the hose, then twist the hose gently on the fitting to break the varnish that has effectively glued it in place. Old rubber often refuses to let go. Rather than prying at a brass barb with a screwdriver and risking a gouge, slit the hose lengthwise with a razor and peel it off. The petcock spigot and the carburetor inlet are both easy to damage and neither is cheap to replace.
Fitting the Replacement Line
Cut the new hose to match the old one laid out straight beside it. Resist the urge to add slack. Extra length lets the line sag into the exhaust or rub a frame edge, and either one will eventually wear through. Push each end fully onto its fitting until it seats past the raised bead, working it on dry. Do not smear grease, oil, or silicone on the barbs. Lubricant on a sealing surface creates a slick path for fuel to weep out, and it can let the hose creep off the fitting over time. If the hose is stubborn, dip the end in hot water for fifteen seconds to soften it.
Set the new clamps just behind the bead on each fitting and snug them evenly. Overtightening a worm gear clamp cuts into fresh rubber, so tighten until the hose stops turning by hand and stop there. Seat the line back into its original clips so it stays clear of the header and steering components, and confirm the fuel tank vent in the cap is clear while you have access. A blocked vent creates a vacuum in the tank that mimics a collapsed line perfectly.
Leak Check and Final Verification
Wipe every joint bone dry with a clean rag so any new wetness is obvious. Open the petcock and let the system sit for several minutes without starting the engine. Look at the tank fitting, look at the carburetor inlet, then run a dry finger under each. Fuel travels along a hose before it drips, so the wet spot is not always at the source. Once the static check is clean, start the Bayou and let it idle while you watch both connections again, since engine vibration will find a marginal clamp that a static test misses.
Finish by verifying the float bowl drain screw is snug and dry. Then reinstall the bodywork and take a short, slow lap around the yard before you head for the trail. On a machine this old it is worth replacing every short piece of fuel and vent hose at the same time. The rubber all aged together, and doing the whole set now saves you from crawling back under the fender in three months.
