Late-production Bayou 220s like the 2001 2x4 stayed carbureted right through the end of the model run, and that is good news for anyone facing a fuel hose replacement. Gravity does the pumping, a manual petcock does the switching, and a short piece of rubber hose does the delivering. Nothing is under pressure, nothing is electronically controlled, and the entire circuit can be opened with a screwdriver. The trick is emptying the system in the right order so you are not standing in a puddle of gas.

Emptying the System Before You Open It

Turn the petcock to OFF and let the flow stop. Remove the seat and whatever bodywork covers the run between the tank and the carburetor. Slide a drain pan into position beneath the engine and open the float bowl drain screw, letting the carburetor empty completely into the pan. That step gets the fuel downstream of the hose out on purpose, which matters because the bowl holds enough to make a mess when the hose comes loose.

Here is where a carbureted machine has the edge. Your Bayou lets you close a valve and be done with it, then work on an empty line. A fuel-injected quad has no petcock at all, holds residual pressure from an in-tank pump that must be bled down first, and often uses self-locking plastic quick-connect couplers instead of a barb with a hose clamp. Your 220 keeps things mechanical from tank to carburetor.

Pulling the Old Hose

Loosen the clamp at the carburetor barb and slide it well back along the hose so it is out of your way. Years of gasoline leave a varnish that effectively bonds old rubber to brass, so twist the hose a quarter turn to break that bond rather than hauling on it straight. If it stays locked on, slit it lengthwise with a sharp blade and peel it away from the fitting. The hose is being discarded anyway, and a damaged carburetor inlet turns a short job into a long one. Repeat at the petcock end with a rag positioned for the fuel still standing in the tank neck.

Since this is a 2WD chassis, the line drops on a short and mostly unobstructed path. A 4x4 quad has to route its hose around front differential hardware and extra frame clearance points, giving it more length and more bends to negotiate. Even on the simpler layout, note each clip and guide the old hose passes through so the new one goes back exactly the same way.

The Reasons a Hose Reaches This Point

Fuel line does not wear out from carrying fuel, it ages out chemically. Plasticizers keep new rubber soft, and they migrate out of the hose wall year after year until the tube is stiff and glassy. Heat radiating off the air-cooled single pushes that along, and once flexibility is gone, ordinary engine vibration works cracks into the wall. Dry, low-humidity regions make it worse still, since the outer surface loses moisture continuously and hardens from the outside in.

Ethanol-blended pump gas damages the inner liner. Alcohol draws water into the fuel and slowly breaks the liner down, and that effect concentrates on quads that sit unridden with fuel in the tank. The liner turns gummy and sheds material downstream toward the float needle, which is why a hose can look perfectly fine outside while restricting flow and contaminating the carburetor from within.

Symptoms to Watch For

  • A gasoline odor around the machine with nothing obviously dripping
  • A wet streak on the hose or a puddle beneath the engine after an overnight sit
  • Fine cracks, a chalky white bloom, or hard brittle sections you can feel by pinching
  • A caked dust ring at either barb, left by fuel that seeped and evaporated repeatedly
  • Bogging or lean running under throttle while idle stays acceptable
  • A soft, spongy stretch of hose, which signals the liner is coming apart internally

What to Have Ready and How to Stay Safe

Gather gloves, a drain pan, a sealed fuel-rated container, hose in the original inside diameter, new clamps, a flat-blade screwdriver, a small socket set, a sharp knife, and rags. Buy the hose a bit long so you can trim it to the removed piece for an exact match.

Gasoline safety on this job comes down to vapor behavior. Fuel vapor is heavier than air, so it sinks and pools at floor level rather than rising and dispersing. That puts it level with a water heater pilot, a shop heater, or a floor outlet. Work outdoors or with the overhead door fully raised so the low air actually moves, keep flame and sparks well away, and disconnect the battery before opening the system. Gloves matter too, since gasoline strips skin oils immediately.

Fitting the New Line and Checking for Leaks

Cut the replacement to the same length as the old hose. Anything longer chafes on a frame rail or drapes toward the header, which just reproduces the failure you set out to correct. Warm each end in hot water and push it fully onto its barb until it bottoms against the shoulder. Assemble dry, keeping grease, oil, and silicone completely away from the fittings, because a lubricant film gives gasoline a route to migrate out from under an otherwise good clamp. Place the clamps just behind the raised bead on each barb, snug them evenly without crushing the rubber, and return the hose to its factory guides clear of the cylinder and exhaust.

Close the bowl drain, open the petcock, and watch the line fill. Blot both joints with a clean dry rag and read the cloth, which shows a seep before your eye will catch it on dark rubber. Start the engine, let it idle several minutes, and check again while everything vibrates, since that is when a marginal connection reveals itself. Cycle the petcock to RESERVE so the lower tank port is tested as well. With the system already drained, clean or replace the petcock screen and any small inline filter element, an option carbureted owners have because fuel-injected machines keep their filter inside the tank with the pump assembly.
