The 2001 Rubicon was the first year of Honda's big Hondamatic utility quad, and machines from that first run are still out working today. What has not lasted as well is the rubber. This model is carbureted, which is good news for anyone doing the job at home: fuel reaches the carburetor by gravity through a petcock mounted at the tank, so you can shut flow off with a twist of a lever instead of wrestling a pressurized circuit like the injected Rubicons that came later. A hose, a couple of clamps, and an afternoon are all this repair asks of you.

Two Decades Is a Long Time for a Piece of Rubber

Nothing about a fuel line's failure is sudden. The compounds that keep new hose supple gradually work their way out of the wall, leaving material that has gone hard, glossy, and prone to splitting. Every heat cycle off the 499cc single and every mile of vibration through the frame drives fine cracks deeper into that stiffened surface until the hose can no longer hold fuel reliably.

Climate pushes the timeline around. A Rubicon that lives in dry, sunny country ages its plumbing faster, because low humidity and UV exposure pull flexibility out of the outer wall. Working the other direction, ethanol–blended gasoline sitting in the line during quiet stretches draws in moisture and slowly eats at the inner liner, sometimes leaving gum behind that ends up in the float bowl. On a machine of this vintage the hose has almost certainly outlived its useful life whether it is leaking yet or not.

Symptoms Worth Acting On

  • A puddle of gasoline under the machine, or a wet trail running down the frame below the petcock
  • A gas smell in the shed that will not go away, particularly after the quad has sat with the valve on
  • Cracking you can see when you flex the hose, a chalky texture, or a section gone rigid
  • Fuel weeping at either clamp, often leaving a crust of dirt built up in a ring
  • An engine that bogs when you open the throttle, runs lean, or acts like the tank is empty when it is not

Because a carbureted Rubicon feeds by gravity, a failing line usually leaks visibly rather than misting away, so trust a puddle. It is also worth remembering that a hose collapsing internally restricts flow, and the resulting fuel starvation feels a lot like a dirty carburetor. Check the plumbing before you tear into anything more complicated.

Parts, Tools, and Fuel Safety You Should Not Skip

Collect everything before the first clamp comes loose:

  • Fuel hose in the correct inside diameter for this Rubicon, cut slightly long so you can trim it to fit
  • New hose clamps or pinch clamps to replace whatever the old line used
  • Rubber or nitrile gloves and eye protection
  • A drain pan plus a sealed container rated for gasoline
  • Basic sockets and a short flat blade screwdriver for the clamps
  • A sharp utility blade for cutting a stubborn hose off its barb, and plenty of rags

Take the fuel handling seriously. Gasoline vapor is heavier than air, so it sinks and travels along the floor until it finds a flame or a spark — a water heater pilot or a shop heater in the corner is exactly the sort of thing that catches people out. Work outdoors or with the door raised all the way, shut off any heater, and set an extinguisher on the ground next to you. Keep the gloves on the whole time, since repeated skin contact with fuel is genuinely unpleasant.

Shutting Off Fuel and Removing the Old Hose

Turn the petcock to the off position first. This is the advantage a carbureted machine gives you: with the valve closed, the tank is isolated and you can work without a steady stream running down your arm. Remove the seat and any plastics blocking access to the tank outlet and the carburetor, then trace the hose along its full length so you know where every clip sits.

With the pan underneath, drain the fuel that remains downstream. The carburetor float bowl has a drain screw for exactly this purpose, and emptying it before you disconnect anything keeps gasoline out of your engine bay. Then loosen the clamp at the carburetor end, slide it back along the hose, and work the line off the fitting. Repeat at the petcock. A hose bonded on by years of varnish comes off more easily with a slow quarter–turn twist than a hard pull, and if it is truly stuck, slit it lengthwise with the blade and peel it away rather than risking damage to the petcock spigot or the carburetor inlet.

Keep an eye on routing as it comes free. The 4x4 driveline on this Rubicon means the hose threads past front differential hardware and additional frame structure that a two–wheel–drive quad does not carry, so note each clip and guide, or photograph them, before the old line is fully out.

Installing the New Line and Confirming It Is Dry

Cut the replacement to match the old hose. Too much length lets the line rub against a frame tube or sag toward the exhaust, and too little puts constant strain on both fittings. Push each end fully onto its barb until it seats, and install it dry. Grease, oil, and silicone have no business on a fuel fitting; a lubricated barb simply gives fuel a slick path to creep out from under the clamp. If the hose is stiff, dip the end in hot water for a few seconds and try again.

Set new clamps just behind the raised bead on each spigot and snug them evenly rather than crushing the rubber. Make sure the hose runs in a smooth curve without kinks, since a gravity feed relies on an unobstructed downhill path to the carburetor. Return the line to its original clips, well away from hot exhaust and the front driveline.

Now open the petcock and watch. With the engine still off, the tank will fill the line and pressurize both joints under head pressure, which is the easiest moment to catch a weep. Wipe each fitting with a light–colored rag and look for beading or a dark ring at the clamps. Start the engine, let it idle a few minutes, and inspect again, then take a slow lap around the yard and give both ends a final look before the plastics go back on. If your fuel flow still seems weak with a leak–free hose in place, the inline filter and the petcock screen are the next things to check on a carbureted Rubicon like this one.
