Access dictates the pace of this repair. The hose itself takes two minutes to change once you can see both ends, and the rest of the time goes into getting bodywork out of the way and understanding the path the line follows. On a 2001 Foreman 450 the fuel system is carbureted, meaning a manual fuel valve under the tank, gravity feed, and a clamp at each end of a single rubber hose. Nothing is pressurized, so there is no pump circuit to bleed down before you begin.

Opening Up the Machine and Following the Run

Start with the seat, then remove the fender or side panel fasteners that block the underside of the tank. With those clear you can trace the hose from the fuel valve spigot down to the carburetor inlet and see every clip holding it in place. This Foreman is a four wheel drive machine, so a front differential and its supporting frame members crowd the area and make the run tighter than the same line on a two wheel drive quad. Electric shift hardware and its wiring occupy space nearby as well, and the new hose needs to stay clear of both that harness and the exhaust. Photograph the routing and each retaining clip before anything comes loose, because reproducing the factory path is the whole trick to a tidy installation.

How Age Ruins a Fuel Hose

Fuel line rubber holds its flexibility thanks to plasticizers, and heat cycling drives them out of the compound year after year. Eventually the hose feels hard and glassy rather than springy, and once it can no longer flex with the chassis, vibration from a working utility engine focuses at the two barbed fittings. That is where the first cracks appear, tucked under a clamp where routine inspection never reaches.

Climate and fuel push from opposite directions. Arid, low humidity air draws moisture out of the hose wall, so machines in dry country harden years ahead of identical quads kept in humid regions. Ethanol blended gasoline standing in the line through long idle periods absorbs moisture and degrades the inner liner into gum and varnish, which bonds the hose to its fittings and eventually sheds loose material toward the carburetor. Between the two, a hose on a Foreman of this age is often past due even when it still looks respectable.

What a Failing Line Looks and Smells Like

Take these seriously:

  • Gasoline pooled under the machine or a stain on the ground where it normally sits
  • A fuel odor that hangs around the quad hours after the engine cools
  • Surface cracking, a chalky bloom, or a stiff section you can feel when squeezing the hose
  • Bogging under load, a rough idle, or the engine acting like it is nearly out of fuel
  • Caked dirt forming a ring at either clamp, the dried record of a slow weep

Gravity feed means a small crack can pull air in rather than push fuel out, which shows up as a lean surge and no puddle whatsoever. A dry floor does not clear the hose.

Parts, Tools, and Working Safely

Have this ready before the first clamp moves:

  • Gloves and eye protection
  • An approved gasoline container or a wide drain pan
  • Hose matched to the original inside diameter and rated for continuous fuel contact
  • New clamps or a clamp kit, and pliers matched to the factory clip style
  • Clear tubing for the carburetor float bowl drain
  • A razor knife, hand tools, and a generous supply of rags

The safety piece here is genuine. Gasoline vapor is heavier than air, so it flows downhill and settles at floor level exactly where you are working beneath the tank. Take the Foreman outdoors or open the overhead door fully so air moves at ground level, extinguish pilot lights on nearby appliances, keep torches and grinders out of the space, and keep an extinguisher within reach the whole time.

Draining and Extracting the Old Line

Close the fuel valve and disconnect the battery negative cable. Push your clear tubing onto the float bowl drain, direct it into the container, and open the drain screw to empty the bowl and the standing fuel in the hose above it. That single step is what keeps the rest of the job dry.

Slide both clamps well back from their fittings, then twist each hose end on its barb to break the varnish bond before pulling it off. Force is the wrong tool here. A hose that has bonded itself to the fuel valve spigot should be slit lengthwise with the razor and peeled away, sparing a component that costs far more than the hose. Work the line out of its clips in order so you know exactly how it goes back in.

Fitting the New Hose and Confirming It Is Dry

Cut the replacement to match the original length. Excess hose sags toward hot exhaust or rubs the frame, while a short piece pulls at both fittings each time the engine shifts on its mounts. Seat each end completely onto its barb, pushing until it stops against the shoulder, and assemble it dry. Grease, oil, and silicone create a path for fuel to escape past the clamp and can wash residue into the carburetor, so none of it goes near these surfaces. Soften a tight hose end in hot water for a few seconds instead.

Set each clamp just behind the raised bead on its fitting and tighten it evenly, secure without deforming the rubber. Route the hose back through every original clip, verify clearance from the exhaust, the front driveline, and the shift system wiring, and confirm the tank vent hose is unkinked while you have the bodywork open.

Close the float bowl drain, Reconnect the battery, and turn the fuel valve on. Give gravity a full minute to refill the line and bowl, then wipe both joints dry and inspect them closely under good light before starting anything. Any bead of fuel means a clamp needs another small turn or the hose is not fully seated. Start the engine, let it reach operating temperature, and check both connections one final time while it idles. Since this Foreman is carbureted, the inline filter or the screen at the fuel valve is right there and easy to service with the hose off, which is an advantage the later fuel injected utility models cannot match because their filter is sealed inside the tank with the pump.
