How to Change the Fuel Line on a 2001 Honda TRX450 Foreman 4x4

Rubber has a shelf life, and on a 2001 TRX450 Foreman 4x4 the fuel hose has been quietly running out of it for a long time. This is the final year of the original Foreman 450 platform, a carbureted, gravity–fed machine with a manual petcock under the tank and a short rubber run down to the carburetor inlet. There is no pump in that circuit and no pressure in the hose, which keeps the repair straightforward. What it does have is a tank of fuel sitting above the work area, so sequence and ventilation are what make the difference.
What Kills a Fuel Hose
The failure is chemical and gradual rather than mechanical. Plasticizers that keep the wall soft slowly leave the rubber, so a hose that was once pliable becomes stiff, then brittle, then cracked. Heat from the engine bay speeds that up, and a dry climate speeds it up again, because arid air pulls moisture out of the hose and hardens the outer surface until fine fissures spread through it. Two decades of that is more than any hose was designed to absorb.
Ethanol–blended gasoline attacks the same part from the inside. Alcohol pulls moisture into the fuel, which slowly degrades the inner liner, and gas that sits still in the line during a long idle stretch leaves varnish behind. That varnish glues the hose to the barbs and can shed flakes toward the carburetor jets. It is why a hose that looks acceptable can still be the source of a running problem on your Foreman.
Signs the Line Is Ready to Go
Look for these before they become a roadside problem:
- A gasoline puddle under the skid plate or wet residue tracking down the cases
- A strong, lingering fuel smell whenever the machine has been parked in an enclosed space
- Fine cracks, a chalky surface, or a section that feels rigid instead of springy when squeezed
- Bogging when you load the engine, hesitation off the bottom, or a lean stumble like a low tank
- Dark dust rings at the petcock or carburetor barbs where seeping fuel has dried
Because the system is gravity fed, a leak upstream of the carburetor can empty the tank while the machine sits with the valve open. That makes early detection worth more than it would be on a pumped system.
Fuel System and Chassis Notes for This Model
Confirm the petcock at the base of the tank on the left, with its OFF, ON, and RES positions. That valve is your shutoff and there is nothing else to disable. On injected utility quads from later years the approach changes entirely: no petcock, an electric pump inside the tank, residual pressure that has to be bled through a fuse pull and a stall, and sometimes a locking quick–connect at the tank flange instead of a clamp. Your 2001 Foreman needs none of that.
Because it is a 4x4, the front differential and prop shaft take up room low in the frame, and the factory hose path is clipped to hold the line away from that hardware and away from exhaust heat. A two–wheel–drive quad has an emptier tunnel there. Photograph the run and every clip before removal so you can put it back exactly where it belongs.
Tools, Supplies, and Fume Control
Set this out before you begin:
- Gloves in nitrile or rubber, plus eye protection
- A drain pan and a sealed fuel–rated container with a funnel
- Gasoline–rated hose matched to the original inside diameter
- Fresh clamps to replace the tired originals
- Flat–blade screwdriver, needle–nose pliers, a pick, a socket set, and clean rags
Do the work outside or with the door wide open. Gasoline vapor is denser than air, pools at floor level, and travels toward any ignition source down low, which is exactly where water heaters and shop heaters live. Cap the drain container between pours, and remove the fuel–soaked rags from the building when you are done rather than stacking them somewhere warm.
Old Hose Out
Close the petcock and confirm it is fully in the OFF detent. Remove the seat and any fender or tank cover in the way. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl and the hose empty through the overflow tube before retightening it. Now the line you are about to pull is nearly dry.
Move each clamp well back along the hose. Twist the hose ends to break the varnish bond instead of yanking, and if one will not surrender, slit it lengthwise with a razor and peel it away from the barb. That protects the petcock spigot and the carburetor inlet, both of which are more fragile than they look on a machine this age. Keep the tank vent hose identified and out of the way, and clean any hardened rubber residue off the barbs before the new hose goes on.
Fitting the New Line and Signing Off
Cut the fresh hose to the original length. Too much slack lets it drift into the front driveline; too little puts constant tension on both fittings. Slide each end on dry, all the way to the shoulder. Leave grease, oil, and silicone out of it entirely, since any lubricant on a barb becomes a leak path that will not clean up later. Warm water softens a tight hose end without contaminating anything. Position the clamps behind the raised bead on each fitting, tighten evenly, and restore the hose to its original clips so it stays clear of the header and the front drive hardware.
Turn the valve to ON and watch quietly for a minute, wiping both joints with a dry rag and looking again. Repeat with the valve on RES, which draws from a lower point in the tank. Then start the engine, let it idle, and check both connections a third time as the hose warms. Once it stays dry through all of that, reinstall the plastics. Persistent bogging after a clean install usually means the old hose already fed grit into the carburetor, so the float bowl and jets are the next thing to open.
