Inspecting and Renewing the Fuel Line on a 2001 TRX400 Foreman 4x4

Ten minutes with the seat off a 2001 Foreman 400 4x4 will tell you whether the fuel hose has life left in it. This is one of the easiest inspections on the entire machine, and it is worth doing every season rather than waiting for the smell of gasoline in the shed to make the decision for you.

A Hands On Inspection You Can Do This Weekend

Pull the seat and the tank cover, then work through the hose from the petcock down to the carburetor with a flashlight and clean fingers:

  • Squeeze the hose in several places. Healthy rubber compresses and springs back. Hose that feels like a pencil is finished regardless of how it looks.
  • Flex the tightest bend in the run and watch the outer radius for fine cracks opening up as the material stretches.
  • Look for a chalky, gray, dried–out surface, which signals plasticizer loss even before cracks form.
  • Check both barbs for a caked ring of dirt, the fingerprint of fuel seeping and evaporating over time.
  • Run a dry rag around each fitting, then look at the rag for staining.
  • Try to rotate the hose on each fitting by hand. If it has bonded solid, it has been in service a very long time.

Beyond the hose itself, symptoms worth taking seriously are a puddle or wet streak beneath the machine, gasoline odor that lingers hours after shutdown, and an engine that bogs under load, surges lean, or stalls as though the tank were empty when it is not. A hose swollen internally restricts flow long before it leaks, so poor running with no visible drip still points here.

The Fuel Delivery Setup You Are Working With

Confirm this before ordering anything: the 2001 Foreman 400 is carbureted. Fuel leaves the tank through a mechanical petcock offering off, on, and reserve and travels to the carburetor by gravity, so the hose holds no pressure. That is a fundamental split from a fuel–injected quad, where an in–tank electric pump keeps the feed line pressurized after shutdown, where the correct first step is pulling the pump fuse or relay and cranking until the engine stalls, where the fuel filter lives inside the tank with the pump instead of on the visible line, and where connections may be self–locking quick–connect couplers that release by pressing tabs rather than by loosening a clamp. On this Foreman you have a shutoff lever, two clamped barbs, and a float bowl drain screw for emptying the low side deliberately.

As a 4x4, this chassis carries a front differential and propeller shaft under the frame, so the hose threads through tighter clearance than a two–wheel–drive layout would need and depends on its clips to stay off the driveline and exhaust. Photograph the routing before disturbing it.

The Reason Fuel Hose Has an Expiration Date

Plasticizers compounded into the rubber give the hose its flexibility, and they slowly migrate out and evaporate whether the quad runs or sits. Heat cycles from the air–cooled 395cc single push the process along, so the hose firms up, dries out, and finally cracks at the sharpest bend where the stress concentrates. Low–humidity climates accelerate this because arid air pulls moisture from the rubber wall.

Ethanol–blended gasoline attacks from within. Fuel standing in the hose over a long idle period draws in atmospheric water and degrades the inner liner, sending fine debris toward the carburetor and leaving gum in the petcock screen and the jets. Between the two mechanisms, a hose that has never been changed on a machine this age is due.

Preparation and Handling Gasoline Properly

Gather fuel–rated hose in the original inside diameter, fresh clamps of the same style, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, a flat–blade screwdriver, basic sockets, a sharp utility blade, rags, and good light.

Take the fuel handling seriously. Gasoline vapor is denser than air, so in a closed garage it does not rise and dissipate; it settles across the floor at the exact height you kneel while working. Move the Foreman outside if you can. Otherwise open the door wide and place a fan on the concrete blowing air out of the building. Extinguish pilot lights on nearby appliances, carry chargers and power tools out of the space, and disconnect the negative battery cable before you open a fitting.

Removing the Old Line

Turn the petcock to off. With the seat and tank cover already removed from your inspection, slide the drain pan beneath the carburetor and back out the float bowl drain screw so the bowl and hose empty into it, then retighten the screw. Walk both clamps back along the hose until they clear their barbs.

Twist the hose on each fitting to break the varnish bond before attempting to pull it, then ease it off gradually. Hardened rubber will bend a petcock spigot or crack a carburetor inlet before it releases under force, so slit any truly seized section lengthwise with the blade and peel it away in halves. Follow the line through its clips as it comes out.

Installation and the Final Wet Check

Cut the new hose to match the old one laid flat, adding no slack, since a long hose eventually contacts the exhaust or rubs a frame edge. Slip the clamps on first, then push each end fully onto its barb until it bottoms against the shoulder. Fit it dry. Grease, oil, and silicone all leave a film that lets fuel migrate out from under a clamp, and hot water is the right way to soften a stubborn hose end.

Place each clamp just behind the raised bead on its fitting and tighten evenly, firm without cutting into the rubber. Return the hose to its original clips, clear of the header and the front drive components.

Reconnect the battery and turn the petcock on. Gravity fills the line at once, so watch both joints for a full minute and look for a bead forming at either clamp. Dry the fittings with a clean rag and inspect again to distinguish residual fuel from a genuine leak. Start the engine, idle it several minutes, then check both connections under a light while everything is warm and vibrating. Dry joints mean the repair is done; refit the cover and seat and glance underneath after the first working ride.
