Replacing the Carburetor Fuel Hose on a 2000 Grizzly 600 4x4

Old fuel hose is the quiet culprit behind a surprising number of running complaints on a 2000 Grizzly 600 4x4. It leaks, it lets air in, and it sheds material into the carburetor, all while looking more or less normal from three feet away. Fortunately this is a carbureted, gravity fed machine, which makes the replacement one of the least intimidating fuel system jobs you can take on.
Petcock, Gravity, and a Float Bowl Drain
Understanding the layout makes the rest obvious. Fuel exits the tank through a petcock and runs downhill through a rubber hose to the carburetor. No electric pump is involved and no pressure remains in the line after shutdown, so the fuel valve is your shutoff. Turn it off and flow stops. The carburetor's float bowl has a drain screw, giving you a clean way to empty the bowl into a container before you disturb any fittings. Ordinary low-pressure fuel hose in the correct inside diameter is what belongs here.
Symptoms That Bring Riders to This Job
- A gasoline puddle or damp stain beneath the machine after it sits with the valve open
- Raw fuel odor around the quad, strongest near the tank and carburetor
- Cracks, splits, or a stiff chalky section you can feel by pinching the hose
- Grit stuck to a wet ring at a fitting, which is dried fuel collecting dust
- Bogging when you load the engine, sputtering at higher rpm, or behavior that mimics a nearly empty tank
The air-leak version of this failure catches people out. A gravity system with a cracked hose can pull air rather than push fuel out, so the Grizzly may run acceptably at light throttle and fall flat under load without ever leaving a puddle. Any of these signs is worth pulling the seat and looking closely.
Heat, Dry Air, and Ethanol
Three things conspire against fuel hose. First, engine heat cycles bake the flexible compounds out of the rubber wall, leaving hose that is stiffer and slightly smaller than new and no longer capable of hugging its barb tightly. Second, dry regional air pulls moisture from the material and speeds that hardening, which is why identical quads in arid climates crack years before those kept in humid country.
Third, ethanol-blended gasoline attracts water and slowly attacks the hose liner from the inside, softening it while the exterior grows brittle and sending loose material downstream toward the jets. Fuel that sits through long idle stretches evaporates and leaves varnish, bonding the hose to its fittings and concealing early seepage under a dried crust. On a machine of this vintage, all three have been at work for a very long time.
What to Have on Hand
Collect your gloves and eye protection, a drain pan, an approved sealed fuel container, replacement hose in the original inside diameter, new clamps or a clamp kit, a flat-blade screwdriver and pliers to handle whichever clamps are fitted, hand tools for the seat and plastics, and more clean rags than seems necessary. Line-clamping pliers are optional on this machine since the petcock handles shutoff, though they are handy if you want to isolate a section without draining the tank.
On safety, be specific rather than casual: gasoline vapor is heavier than air, so it sinks and gathers at floor level underneath the quad where you are working. Open the garage fully and run a fan low to sweep air out, or better yet do the job outdoors. No smoking, no grinders, no hot incandescent trouble lights, and put a fire extinguisher on the floor within arm's reach before anything comes apart.
Freeing the Old Hose
Rotate the fuel valve to OFF and confirm the flow really has stopped, since a worn petcock can weep past its seal. Slide the pan under the carburetor, open the float bowl drain screw, and let the bowl drain into your container. Remove the seat and enough bodywork to see the full hose run from the valve to the carburetor.
Move each clamp well back along the hose before touching the fitting. Drape a rag over the joint, then twist the hose gently to break the varnish bond at the barb. If it will not let go, slit it lengthwise with a razor blade and peel it away rather than pulling hard enough to bend the brass spigot on the petcock or stress the carburetor inlet. Keep the old piece to use as a length gauge.
Note the routing before it is out. Because this is a 4x4, the front differential and its driveline hardware occupy space a two-wheel-drive Grizzly leaves empty, and the hose threads through specific clearance points on the way to the carburetor. Reproducing that path exactly keeps the new hose off the exhaust and away from anything that moves.
Fitting Fresh Hose and Clamps
Cut the new hose to match the length you removed and resist the urge to leave extra. Slack sags toward the header or saws against a frame edge; too short pulls at the fittings and works itself loose. Push both ends fully onto their barbs until they bottom out on the shoulders, and do the whole thing dry. Grease, oil, and silicone on a fuel fitting are the classic cause of a weep that no amount of clamp tightening will cure. Soften an uncooperative end in hot water instead.
Set the new clamps just behind the raised bead on each fitting and tighten evenly to a firm grip that does not bite into the rubber. Snap the hose back into every original clip and guide, then double-check clearance to the header and the front driveline by hand before you go any further.
Restoring Flow and Checking Your Work
Close the float bowl drain, open the fuel valve, and watch. Gravity feed means fuel reaches the carburetor within seconds, so a poor joint shows itself almost immediately. Run a clean, dry finger around both the petcock end and the carburetor end — any dampness at all on brand-new hose is meaningful and worth correcting now rather than on the trail.
Then start the 600 and let it idle several minutes, rechecking both joints with a fresh rag and using your nose as well as your eyes. Reinstall the plastics and seat only after a clean run. While everything is open, it is worth inspecting the tank vent hose and any inline filter your machine carries, since a blocked vent or plugged filter produces the same starved-for-fuel symptoms you were chasing in the first place.
