When Yamaha stretched the Big Bear to 400cc for the 2000 model year, the fuel system stayed refreshingly simple: a carburetor fed by gravity through a manual petcock, with one rubber hose bridging the two. That simplicity is why this replacement is well within reach of an owner with basic hand tools. There is no fuel pump to depressurize, no injector rail holding residual pressure, and no plastic quick-connect coupler to release, all of which a fuel-injected quad would put in your way.
The Two Ways Rubber Fails
Age hardens fuel hose from the outside. Repeated heating and cooling drives out the compounds that keep the wall flexible, and once the rubber turns rigid, the vibration of a working 4x4 opens fine cracks at every bend. Dry, low-humidity air makes it worse by pulling moisture out of the surface, which is why hose on a desert-region machine often crumbles years earlier than the same part in a humid climate.
Ethanol-blended fuel attacks from the inside. Sitting in the line during a long idle period, E10 draws in water and degrades the inner liner while leaving behind gum and varnish that narrow the bore. Between the two, a 2000 Big Bear 400 still wearing original hose is running on rubber well past its useful life whether it looks bad or not.
Warning Signs on the Trail and in the Garage
- Fuel pooling on the skid plate or dripping onto the floor after the quad sits
- A gasoline smell that hangs around the machine with the petcock closed
- Cracking, chalky texture, or a stiff section that will not flex when pinched
- Bogging under load, hesitation off idle, or lean surging that mimics a low tank
- A dust-crusted ring at either fitting where seeping fuel has dried repeatedly
Any of these on a machine this old means the whole run gets replaced, not just the visibly bad section. Rubber that failed in one spot is the same age everywhere else.
What You Need Before You Begin
- Nitrile or rubber gloves and eye protection
- An approved fuel container plus a catch pan
- New fuel line in the correct inside diameter, cut generously and trimmed to fit
- Fresh clamps, either spring clips or miniature worm-gear style
- Screwdriver, needle-nose pliers, razor knife, clear drain tubing, rags
Because your Big Bear has a petcock, you can leave the line-clamping pliers in the drawer — those are a workaround for injected machines that lack a shutoff valve. Do the work in open air or with the door fully raised. Gasoline vapor sinks and lingers at floor level, so ventilation near the ground is what actually keeps you safe, and every pilot light, heater, and spark source in the area needs to be off before the first fitting opens.
Getting the Tired Hose Out
Turn the petcock to off, raise the seat, and remove the panels blocking access to the tank outlet and the carburetor inlet. Set the pan underneath, then open the float bowl drain screw and let the carburetor empty into your container through a short piece of clear tube. Draining that low point first keeps most of the fuel out of your lap.
Slide the old clamps well clear of both barbs. Varnish typically bonds aged rubber to the metal, so twist the hose to shear the seal rather than pulling against it. When a hose refuses to release, split it lengthwise with the razor and peel it away instead of prying — the petcock spigot and carburetor inlet are both easier to damage than they look. Note the routing as the line comes loose. This 4x4 chassis packs front differential hardware and additional frame crossmembers into the same space, so the hose follows a slightly longer, more sheltered path than it would on a 2x4 Big Bear.
Seating the New Line Properly
Match the replacement to the length of the original and trim precisely. Extra hose sags into the frame and chafes, while a short piece loads both fittings sideways and eventually pulls off one of them. Push each end onto its barb until it passes the raised bead, and do it dry. Grease, oil, and silicone on a fuel fitting create a leak path under the clamp, so keep all of it away from the sealing surface; if the hose is stiff, warm the end in hot water for a few seconds to make it cooperate.
Set new clamps just behind the bead at the petcock and the carburetor, tightening evenly so the wall is gripped but not deformed. Return the line to its original clips and guides so it stays away from exhaust heat and clear of steering movement.
Verifying the Repair
Close the float bowl drain screw, then open the petcock and let gravity refill the line while you watch both joints. A poor connection will bead up within a minute. Dry each fitting with a clean rag, inspect again, and only then start the engine, letting it idle several minutes before a third look with everything warm and vibrating. Because the 2000 Big Bear 400 runs a carburetor rather than injection, its debris screen lives in the accessible petcock instead of inside the tank on a pump assembly. If fuel delivery still feels weak after a clean install, that screen and the carburetor jets are the logical next checks.
