Installing a New Fuel Line on Your 2000 Polaris Xplorer 400 4x4

By the time a 2000 Xplorer 400 reaches its second quarter century, the fuel supply hose is often the last piece of original rubber nobody has touched. It is also one of the least expensive parts on the machine and one of the few whose failure can put gasoline on a hot exhaust. This is a carbureted quad, so the entire circuit is unpressurized and the repair sits comfortably within reach of a rider with average tools and intermediate mechanical confidence.

Identifying the Fuel Path

Trace the layout before you touch anything. Fuel leaves the tank through a petcock, travels down a rubber hose, and enters the carburetor, which holds a small reserve in a float bowl with a drain screw beneath it. There is no electric pump pressurizing the line, no relay to remove, no in tank pump and filter module, and no locking quick connect coupler at either end. Shutting the petcock quiets the whole system.

Two things specific to this Xplorer. A separate oil injection line runs through the same area of the chassis, so verify both ends of any hose before the razor comes out. And the 4x4 driveline means the front differential and its supporting frame members send the fuel hose along a slightly longer route with extra clips relative to a two wheel drive machine.

The Two Ways a Hose Dies

Externally, fuel line hardens with age as the compounds that keep it flexible migrate out of the rubber. Once stiff, the hose cracks under nothing more demanding than engine vibration and chassis flex, and the split shows up at the sharpest bend in the run. Riders in dry, low humidity areas see this earlier than owners in wetter climates at the same hours, and each summer spent baking in a metal shed pushes the process further.

Internally, the culprit is ethanol blended pump gas. Alcohol attracts moisture and slowly breaks down the hose liner, softening the wall while freeing particles that drift toward the carburetor jets. Fuel sitting motionless for months accelerates this substantially, and a utility quad spends most of its life parked between jobs. Because the outside and inside deteriorate independently, a hose can look entirely acceptable while its interior is already coming apart, which is exactly why age alone is grounds for replacement here.

Symptoms That Point at the Line

  • Gasoline odor that lingers near the tank long after the engine is off
  • A wet ring or small puddle where the machine has been sitting
  • Fine surface cracking, a chalky texture, or hard sections you can feel by pinching the hose
  • Bogging under load, lean surging at steady throttle, or an engine that acts starved with fuel available
  • Dried fuel residue at a fitting with dust and grit stuck to it

Give the running symptoms weight before you pull the carburetor apart. A hose that has softened internally can partially collapse under suction, delivering enough fuel to idle beautifully while starving the 400 the moment you load it on a climb. That behavior sends a lot of riders down the wrong diagnostic path.

Preparation, Tools, and Ventilation

Set out gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the matching inside diameter, a set of new clamps, a flat blade screwdriver, pliers, a small socket set for the seat and plastics, a sharp razor knife, and rags. Having it all staged means you never leave an open fuel fitting unattended to go hunt for something.

The gasoline safety piece is genuine. Fuel vapor is heavier than air, so it drops to the floor and spreads rather than exiting through an open window, and it can travel at that level until it reaches a water heater pilot light or a shop heater burner well away from where you are kneeling. Shut those appliances down first, work outdoors or with the overhead door fully open so you get airflow low to the ground, wait for the engine and exhaust to cool completely, and keep a fire extinguisher within arm's reach.

Working the Old Hose Free

Close the petcock, then either let the engine idle until it stalls or open the float bowl drain screw and route the fuel into your pan through a short hose. Remove the seat and any plastic panel blocking the tank spigot and the carburetor inlet. Slide the drain pan into position and lay a rag over the first fitting you plan to open.

Move both clamps back along the hose body before disturbing either end. Original clamps are usually rusted stiff or have lost spring tension at this age, so install new hardware regardless. Break each end loose by twisting the hose on its barb rather than pulling straight, since decades of varnish bond rubber to brass and plastic. If a hose refuses to release, slit it lengthwise and peel it away instead of levering at the petcock spigot, which has grown brittle and would escalate this job considerably if it cracked. Photograph the routing at every clip before the line is fully out, and mark flow direction on any inline filter.

Fitting the Replacement

Cut the new hose to match the original length. Excess slack chafes on frame tubes or drifts into the steering path, and a short piece keeps both spigots under tension. Push each end fully onto its barb until it seats past the raised bead, working entirely dry. Grease, oil, and silicone spray all compromise the seal and allow the hose to walk off the fitting as the engine vibrates, so keep them off the barbs completely. A stiff hose end softens in hot water in about thirty seconds.

Position new clamps just behind the bead on each end and tighten them evenly, firm without cutting into the fresh rubber. Feed the hose back through every original clip so it stays clear of exhaust heat, the front drive components, and any point the suspension can pinch when the chassis works through full travel.

Leak Check and Wrapping Up

Open the petcock and leave the machine untouched for several minutes. Static head pressure from a full tank will find a marginal connection before the engine ever runs, which is the cheapest possible way to catch an error. Wipe a clean dry rag around both joints, because a slow seep registers on your fingers well before you can see it.

Then start the 400 and inspect again with fuel actively moving through the line. Let it idle a few minutes, take a slow lap of the yard, and give both connections one last look. Two dry fittings after that means you can trust the repair. Before the plastics go back on, spend a moment on the tank vent hose, since a plugged vent starves the carburetor in a way that closely resembles a failing supply line.
