Spotting Trouble Before It Costs You a Ride

Most Xplorer 250 owners discover a bad fuel line one of two ways: they smell it, or they find a small wet patch under the machine. Neither is subtle once you know what to look for, and both give you plenty of notice. Kneel down and follow the hose from the tank valve to the carburetor with your fingers. A healthy line squishes and springs back. A worn one feels rigid, sometimes almost crunchy, and shows fine surface cracks when you flex it into a tight bend.

Performance clues matter just as much. If your 250 idles fine but stumbles when you climb a hill or pull a load, a hose that has swollen or softened internally may be restricting flow. Lean surging at steady throttle, hesitation off the bottom, and a machine that acts like it is running out of gas with a half full tank all point back to fuel delivery. Grit stuck to a ring of dried fuel at either fitting is proof of slow weeping over time.

This Machine's Fuel System in Plain Terms

The 2000 Xplorer 250 4x4 is carbureted, which shapes the entire job. There is no electric pump building pressure in the lines and nothing to depressurize before you start. Fuel leaves the tank through a petcock, travels down a rubber hose, and enters the carburetor, where a float bowl with its own drain screw holds a small reserve. Shutting the petcock isolates the whole circuit, so you can open a fitting without fuel forcing its way out under pressure.

Being a 4x4 model, this Xplorer carries a front differential and the frame structure that supports it, which pushes the hose along a slightly longer path with a few more clearance points than a two wheel drive quad would have. The procedure does not change, but you will want to note the routing before you disturb anything.

Why Hoses Give Out With Age

Rubber fuel line has a shelf life whether the machine gets ridden or not. Over years the softening compounds work their way out of the material, leaving it hard and prone to splitting wherever it bends. Heat cycles from the engine and constant chassis vibration finish the job. Dry, low humidity climates accelerate the hardening noticeably, so a quad that lived in a desert region tends to have a more brittle line than an identical machine from a wetter part of the country.

Ethanol blended gasoline attacks from the inside. The alcohol content holds moisture and gradually degrades the hose liner, which can shed material into the carburetor while the outer surface still looks presentable. Fuel sitting undisturbed for long stretches makes this worse, and utility quads spend a lot of their lives parked. That combination is why a twenty plus year old hose is worth replacing on general principle even if it has not started leaking yet.

Gathering Tools and Working Safely

Set out everything before you open the system:

  • Nitrile or rubber gloves to keep gasoline off your hands
  • A sealed, fuel rated container and a shallow drain pan
  • New fuel hose in the matching inside diameter, cut a bit long and trimmed to fit
  • Fresh clamps to replace the tired originals
  • Screwdriver, pliers, small socket set, razor knife, and plenty of rags

Do this work outdoors or with the garage wide open. Gasoline vapor sinks and gathers near the floor, which is exactly where a pilot light on a water heater or shop heater lives, so shut those appliances off before you start and keep the area free of anything that sparks. Let the engine and exhaust cool completely first. A fire extinguisher within reach is not overkill.

Taking the Old Line Off

Close the petcock and let the engine run until it stalls, which empties the carburetor. If you would rather not run it, drain the float bowl through its screw into your pan with a short length of hose. Remove the seat and any panels blocking access to the tank spigot and the carburetor inlet.

Slide both clamps well back before you touch the hose ends. Screw clamps of this age tend to be rusted stiff and spring clips have usually lost their tension, so replacing them is the right call. Twist the hose on the barb to break the varnish bond instead of yanking it straight off. When a hose is truly stuck, slice it lengthwise and peel it away rather than levering at the fitting, since the petcock spigot is fragile after this many years. Photograph each clip and guide as you free the line, and if there is a small inline filter, mark which end faces the carburetor.

Installing the New Hose and Checking Your Work

Match the new hose to the original length. Too much slack invites chafing against the frame or interference with steering; too little puts steady tension on the fittings. Push each end fully onto its barb, past the raised bead, and do it dry. Grease, oil, and spray lubricants all compromise the seal and encourage the hose to walk off the fitting as the machine vibrates. A dip in hot water is all a stiff hose needs to slip on easily.

Place new clamps just behind the bead on each end and snug them evenly, stopping before you crush the fresh rubber. Feed the line back through every factory clip so it stays clear of exhaust heat, the front driveline, and any spot the suspension can pinch at full travel.

Open the petcock and leave the machine alone for several minutes. Inspect both joints with a dry rag, since fingertips find a slow seep faster than eyes do. Start the 250 and look again while fuel is actively moving, then ride a slow lap and give it one last check. If both fittings are still dry, you are finished. Take the opportunity to look over the tank vent hose too, because a plugged vent starves the carburetor in a way that mimics a failing fuel line almost exactly.
